Film Faced ReverseThe smooth film face on the reverse providesprotection from damp environments.

GUIDANCE FOR INSTALLATION

Resealing of Cut or Drilled AreasOur phenolic mesh faced plywoods are edgesealed at the factory. To obtain long life, all cutedges and drilled holes must be sealed beforefixing. Water entering unsealed areas cancause localised swelling and reduce the servicelife of the plywood.

FixingsGalvanised or stainless steel fixings will resistcorrosion and unsightly damage to the board.

Mechanical SupportAdequate mechanical support will preventexcessive flexing of the board in service andreduce the possibility of fracturing the phenoliccoating.

Regular MaintenanceThe boards require minimal maintenance innormal use. However, removal of any build upof dirt and algae on the mesh surface willprevent reduction of slip resistance.

Our phenolic mesh faced plywood features quality face veneers in hardwood of consistentspecies and grade. As with the film-faced plywood, the veneers are bonded with phenolic‘weather and boilproof’ glue lines throughout. The mesh face is produced with a heavier weightof phenolic film pressed with a mesh platen to create a slip-resistant surface.

ABS Plastic is a cost effective alternative to traditionally fitted aluminium castings and is easier toassemble, saving time and money. The caps are essentially an ‘add on’ component and can beeasily replaced in the event of damage. To ensure positive and consistent results the followingprocedures should be followed:

● The cap should be checked against the finished roof assembly for orientation and fit.

● Both the inside surface of the cap and the adjacent aluminium sections should be abradedlocally along the bold line, (not necessary on anodised aluminium) immediately prior toapplying a one-part adhesive. A bead of 5-6mm diameter applied continuously inside the cap,as shown in Fig.1. The cap should be pressed onto the roof assembly to leave an apparent gapof 2mm between its edgeand the adjacent sections.

● Two No. 6 x 15mm long PanHead, Self Tapping Screwsshould be placed throughexisting holes in the verticalcorners of each cap to locateit, whilst the adhesive cures.

● No additional beads or filletsof adhesive are necessary ordesirable and no ‘clean-up’should be required.

● The cap is intended to fitover any projections on theoutside of the adjacentsections. Do not trim the capto achieve a close fit.

● A number of one part sealantadhesives have been tested inbonding ABS to Aluminium,under workshop conditions,and have generally proved tobe satisfactory. Best resultswere obtained from Detaflex4000 which can be suppliedby Aalco.

LoadsMORE Curtainsided BodyworkIntroductionIn response to a number of requests from commercialvehicle body builders, Aalco has designed a suite ofsections for the construction of 3.5 tonne GVW vehicles.

The objective of the exercise was to achieve a payload of 1400kg or more by careful design of dedicatedextrusions from scratch, rather than relying on existingsections which, for this class of vehicle are overengineered and overweight.

Design PhilosophyMarket research has shown that in the 3.5 tonne GVWrange, it is difficult to achieve a payload in excess of1100kg within a body length of 5000mm and whilstcurtain sided bodywork may be desirable in this class ofvehicle, currently available material to build suchbodywork have restricted payload to unacceptable levels.

LoadsMORE addresses this situation. Each section has been specifically designed to keep weight to aminimum whilst achieving the best payload and thelargest load area.

Certain features of the body construction are novel, but good design practice has been adhered tothroughout and current construction and use of codes of practice observed.

ProcedureAalco, working with commercial body builders anddesigners has established the following specifications:

The prototype LoadsMORE, which has been extensively tested in daily service, comfortably achieves its target payload of 1400kg within a body of approximately 21.5 cubic metres capacity.

ConstructionFloorTransversely laid extruded aluminium half-lapped planks,secured directly to special section runners and providedwith eight recessed lashing rings, each of 500kg SWL.

RoofSingle skin GRP laminate bonded to roof sticks andperiphery frame with 28mm radiused cantrails and frontheadbar. Tongue and groove edge capping sectionseliminate the need for rivets through the upper surfaceof the roof and vacuum moulded ABS caps are bondedto each corner on final assembly of the body.

Bulkhead (Front and / or Rear)Vertically planked in aluminium extrusion betweendedicated corner pillars housing curtain poles and ratchettensioners. Bulkhead secured to floor with heavy-dutyangle section and braced with intermediate horizontaltop hat tie rails.

Side ClosureA pole mounted curtain each side into fixed sockets atrear and dedicated tensioner units at front.

Rear Curtain ClosurePole mounted curtain full width across rear aperturewith fixed sockets on offside and ratchet tensioner tonearside, mounted in corner pillars.

Rear Door ClosureDouble rear doors of lightweight sandwich constructionwith built-in strong points for mounting internal three-way rod lock. Each panel periphery framed in extrudedaluminium channel section with integral hinges to corner pillars.

AssemblyThe body may be assembled from a complete kit of parts,comprising all aluminium sections and steel cornergussets with integral curtain tensioners and sockets.

FinishNormal paint processes may be applied, but exposed sections; bulkhead, raves, cantrails, headbars, corner pillars and all door sections will be supplied in silver anodised finish as standard.

All steel components will be supplied zinc plated andpassivated and ABS roof corner caps will be moulded in silver grey material to match the anodised finish.

Aluminium floor, runners and internal framing sectionswill be supplied in mill finish.

AssemblySubframeThe Subframe is designed to mount directly to the chassispedestal brackets. It comprises two ‘J’ section runnerswhich should be marked out and drilled for mountingbolts of minimum 10mm diameter to suit the respectivechassis frame and mounting brackets.

Drawing No. TD/HAE2299 shows the orientation of the runner sections (LM/RN02) when fitted to the vehicle chassis.

The channel sections are secured at each end to theinside of the runner webs by cleat angles (LM/CL01) eachsecured by 6 off fastenings of 6.4mm (1⁄4”) diameter.

FloorFront and rear bearers are positioned at the ends of thesub-frame members – LM/FB02 Front, LM/FB01 Rear.

Cleat angles (LM/CL02) are fitted to the bottom flange ofeach bearer as shown in Section ‘HH’ of Drawing No.TD/HAE2290 and secured with 2 off fastenings of 6.4mm(1⁄4”) diameter each. They are spaced to fit over the endof each runner web.

Plated steel Corner Gussets are attached to each end ofeach bearer using fastenings of 8mm diameter.

For bodies with Rear Door Closure: Gussets (LM/CG01 – 2 pairs) are mounted front and rear.

For bodies with Rear Curtain Closure: Gussets (LM/CG01 – 1 pair) are mounted to the front bearer and (LM/CG03 – 1 pair) are mounted to the rear bearer.

Note: The rear bearer for bodies with curtain closure isreduced in length from 2036mm to 1876mm.

All bearer/gusset assemblies measure 2144mm overall(width taken inside side raves).

Floor end finishers (LM/FP01E) are fitted into the upperflanges of each bearer ensuring that the rear finisher isinverted relative to the front (i.e. 6mm edge uppermostat front and 4mm edge uppermost at rear).

Each bearer assembly is fitted to the end of the runnersand secured with No 14 Pan Head Self Tapping Screws orM6 Pan Head Taptite Screws, through the uppermostflanges of the runners. Additional screws are placed atapprox 200mm pitch either side of and between therunner centres to secure the end finishers.

The assemblies are completed by securing the cleatangles beneath the bearers to the runner web with6.4mm (1⁄4”) diameter fasteners in two positions, throughweb and cleats. Sections ‘HH’ and ‘JJ’ on Drawing No.TD/HAE 2290 illustrates this assembly.

The floor plank is designed to accommodate extrusionand build tolerances and is intended to be laid andsecured without the need to cut down the width of anyplank. The planks are laid transversely across the runnerswith half lap joints and are spaced evenly along thelength of the floor before securing to the top flanges.

A side rave (LM/SR01) is attached to the front and rear corner gussets on one side with 8mm diameterfasteners, prior to laying the planks. The planks are thenabutted to the inside of the rave and secured throughthe rave flange.

The opposite rave is assembled to the corner gussets andends of floor planks in a similar manner.

Securing of the floor planks to the runner and raveflanges is from the top through the recessed channelsection of each plank.

The following fasteners, all of 6.4mm (1⁄4”) diameter, arerecommended.

The fasteners are positioned as indicated on Drawing No.TD/HAE 2290 (Plan View) with a fastener at each end ofeach plank into the side raves.

Bulkhead AssemblyThe bulkhead comprises 20 off interlocking verticalplanks tied by 2 off horizontal load bar (top hat) sections (LB01).

Intermediate planks (LM/BHI01) and outer planks(LM/BHP01) should be assembled on a flat surface andadjusted square to give an overall width of panel equalto the length of the load bars.

The bulkhead is positioned against the up stand of thefront bearer LM/FB02 and fixed.

Corner pillars (LM/FCP01) are notched at the bottom endof the front flange to accept the front bearer and aresecured to the front corner gussets by the ratchettensioner assembly (LM/RT01) with M8 countersunksocket head screws and self locking nuts.

Sealant/adhesive is applied to the inner face of thecorner pillar flanges and the bulkhead positionedbetween the pillars. The bottom rail is then fitted to thebulkhead and adjacent floor plank.

Section ‘AA’ and ‘BB’ on Drawing No. TD/HAE 2290illustrates this assembly.

Note: Prior to commencing assembly of the bulkhead,cable runs for top corner marker lights should bedetermined and any drilling of holes in the framemembers carried out beforehand.

AssemblyRoof AssemblyThe roof frame is of orthodox construction comprisingcantrails (LM/CR01) roofsticks (LM/RS01) and frontheadbar (LM/FHB01). Rear headbars (LM/RHB01 – RearDoor Closure) and (LM/CR01RC – Rear Curtain Closure)are fitted as required.

The frame is assembled around corner gussets.(LM/UGF01) – 1 Pair at the front end and for bodies withrear door closure (LM/UGR01) – 1 pair at the rear end.

For bodies with rear curtain closure (LM/UGR02) – 1 pairis used at the rear end.

The frame is assembled with blind fasteners of 6.4mm(1⁄4”) diameter as previously recommended. Roofsticks – 6off, are equally spaced and secured along the length ofthe roof and a roof sheet of 1.3mm translucent GRP cutfrom coil stock, bonded to the sticks.

The sticks are designed to take gun applied adhesive and adhesive tape should not be used to secure the roof sheet.

Edges of the roof sheet are trimmed back to the groovesin the upper faces of cantrails and headbars, and cappedwith sections (LM/RSC01) along each edge. The cappingsare secured by adhesive gunned, full length into eachgroove, sufficient to spread around the edge of the roofsheet when the capping is inserted and pressed down.

The assembled roof should be allowed to stand flat forsufficient time to allow the adhesive to cure.

Sections ‘CC’, ‘DD’ and ‘EE’ on Drawing No. TD/HAE 2290(available on request) illustrates the assembly of the roof.

Note: Prior to assembly of the roof frame an apertureshould be cut in the bottom/inner flange of each cantrailcurtain track, sufficient to accept the curtain rollers. Care should be taken to avoid sharp internal corners inthis aperture which should be of a minimum size,compatible with fitting the curtain, and as near to therear end as practical.

This procedure should also be applied to the rearheadbar (curtain rail) of the roof frame for bodyworkwith rear curtain closure. The aperture is on the righthand side of the frame.

Rear Corner PillarsDedicated rear corner pillars are provided for rear doorclosure and rear curtain closure: they comprise:

The sub-frame assembly is completed by attachingrave/bearer corner gussets (LM/GC02) to the underside ofeach corner, front and rear, with 6.4mm (1⁄4”) diameterblind fasteners, as previously recommended, at 150mmpitch. The bottom end of the inner pillar of the left handassembly needing to be relieved to clear fillet weldssecuring the ratchet tensioner to the gusset.

AssemblyFinal AssemblyThe body structure is completed by lowering the roofassembly onto the bulkhead and rear corner pillars, to secure with 6.4mm (1⁄4”) diameter blind fasteners as recommended.

At this stage upper sockets (LM/US01) are fitted in allfour corner pillars.

Roof corner caps of vacuum-formed ABS are fitted to allfour corners. They are secured by gun appliedadhesive/sealant with a single blind fastening througheach corner into the roof cantrail and headbar.

Corner Caps required for bodies with rear door closure:

(LM/RC01) – 2 off, Front(LM/RC02L) – 1 off, Rear L.H.(LM/RC02R) – 1 off, Rear R.H.

Corner Caps required for bodies with rear curtain closureor a fixed rear bulkhead:

(LM/RC01) – 4 off are fitted front and rear

A gutter moulding (LM/M107) is provided to fit the rearheadbar on bodies with rear door closure depending onthe type of rear door to be fitted.

Fit rear doors as supplied.

Moulded polyethylene mud flaps are positioned directlyto the underside of the floor above the rear axle and aresecured through the floor plank sections withappropriate fasteners.

Front and rear marker lights with associated wiring arenot supplied with the kit and should be obtained andfitted by the bodybuilder.

Recessed floor lashing rings of 500kg maximum capacityare supplied and may be fitted directly to the floorplanks in positions specified by the end user.

CurtainsCurtains are not supplied with this body kit, allowing theend user or bodybuilder to make their own choice,tubular aluminium poles of 31.75mm (11⁄4”) O/D x 10 swgwall are supplied in alloy 6082 T6. 5 metre lengths aresupplied which must be cut to length. These will need tobe opened at each end to allow fitting to the tensioner.

FinishAll visible, periphery frame and bulkhead sections arefinished anodised, eliminating the need for further paintfinish, but providing an excellent ‘key’ should specialliveries be required.

Floor planks and sub-frame members (runners and ties)are supplied in mill finish. All fabricated steelcomponents are pre-drilled for the appropriate size of fastener; Zinc plated and passivated to reduce any Bi-metallic corrosion between contact surfaces.

On all versions, it is recommended that an aluminiumValance is used to cover the rear ends of the Runners.This item is not supplied as part of the system and shouldbe cut from a suitable piece of aluminium sheet.

Important information to note before ordering curtains

● Curtain pole centres are 60mm from outside of pillarfront & rear

● Curtain poles are 30mm Diameter

● Internal dimensions of the curtain track are 34mm X 34mm

● Standard drop from the bottom of the curtain trackwhere the wheel rests to the bottom of the siderave on vehicle height of 2350mm is 2140mm

● Curtain length must provide a maximum 120mmwrap-around the tensioned end-pole

● Standard 2ft centres for straps & buckles

● If using a bolt through the pole the head must beshaved down, if using a roll pin it must be flush tothe pole otherwise they will catch
