Technical Sessions: Wednesday

Wednesday, April 299:00 am – 11:00 am

Session II: Coal Crushing and Applications of Thermal ImagingChair: Robert Hollis, Vice President, Preparation, James River Coal Co.

9:00 am – 9:30 am

Fording River Upgrade• Jared Musschoot, General Foreman Process Operations, Fording River Operations, Elk Valley Coal CorporationThe Fording River wash plant has been gradually improved since 2002 to increase capacity and improve efficiency. However, it was realized that the coarse coal circuit was losing recoverable material and required a significant proportion of the plant equipment to produce only a minor proportion of the product. Test work showed that additional product could be liberated and recovered from the coarse feed which would enable a major fraction of the plant to be shut down. The installation of toothed roll sizers to liberate the coal has resulted in increased recovery, reduced maintenance costs, reduced operating costs and eliminated a number of operating problems. The use of liberation techniques is not common in coal processing – but has proven to significantly enhance the operation of the Fording River wash plant.

9:30 am – 10:00 am

Application of Crusher Types• Bruce Daskivich, General Manager - Mineral Division, McLanahan CorporationReduction of coal from open pit or underground ROM sources to transportable and marketable product sizes and further process by cleaning plants can be accomplished with a variety of crusher types. Consideration of the application details such as; feed size, desired product size, capacity, HGI, percentage of rock and hardness of rock in the feed, are some of the factors that dictate the selection of the crushing equipment. Since many of the available types of crushers cross over the application lines, other considerations such as; space restrictions, mining methods and cost may also figure into the final decision of crusher selection. This paper will describe the general design of Feeder-Breakers, Rotary Breakers, Direct Drive Two-Roll Sizers, Single Roll Crushers, Double Roll Crushers, Two-Stage Triple and Quadroll Crushers and where each can be applied.

10:00 am – 10:30 am

Impact of Crusher-Type and Pre-Screening on Fines Generation• Kip Alderman, President, Advanced Coal Technology, Inc.Fine coal particles create dust problems in material handling and are more costly to clean in the preparation plant, so minimizing the generation of fines in the crushing process can provide tangible benefits to the mining company. The hardness of the coal probably has the greatest impact upon product fineness, but the type of crusher employed and the crusher settings also have significant impacts upon the ultimate product fineness. A study was performed to evaluate the difference in crushers on fines generation. In addition, tests were performed to compare two types of crushers, and to evaluate the impact of pre-screening ahead of the crusher on fines generation. Test data is presented and discussed. Data will also be presented to show the impact of coal washing processes on fines generation. Process degradation, in some cases, may be a more significant source of fines than crushing.

10:30 am – 11:00 am

Thermal Imaging and Its Many Applications in the Coal Industry• Harold Van De Ven, Instructor & Consultant, The Snell GroupThe coal industry presents many unique opportunities for inspections using infrared equipment. Assets that might be considered non-critical in a typical industrial situation, say for example a fan, can be vital to the opera-tions of a prep-plant or mine. Drawing on his considerable personal experience of over 30 years in the industry, the presenter will discuss the logistics and safety considerations needed when conducting infrared inspections. This presentation will also include an overview of the many areas in which infrared can assist your predictive maintenance program. It will focus on the electrical, mechanical and heavy/mobile equipment applications in the area of coal production.

2:00 pm – 4:00 pm

Technical Sessions: Wednesday

2:00 pm – 4:00 pm

Session IV: New Technology• Chair: Dan Yanchak, CONSOL Energy

2:00 pm – 2:30 pm

Dry Coal Technology From Australia• Jan Verboomen, Marketing Manager, Director, Australian Inspection TechnologiesWash plants have been in use for over 50 years to clean coal to the required quality specifications. The use of water in wet coal preparation plants has inherent performance, economic and environmental issues that affect the results of mines. These include availability and cost of water, lower specific energy level for moist steaming coal, clay-related problems, added costs for dewatering and finally, environmental problems associated with waste water & tailing dams. This paper brings to the industry the research findings, methods and tools to ascertain the feasibility and incorporation of the DRYSCAN technology in coal preparation plants. The DRYSCAN technology looks at the optical characteristics of particles rather than the density to identify ash levels. Compressed air blasts ensure an accurate and economical physical separation of product and waste. The entire process runs without water, offering potential economic and performance gains while reducing environmental impacts.

2:30 pm – 3:00 pm

Risk Analysis and Seepage Diagnosis for Slurry Dams: A Promising New Approach• Paul Rollins, Willowstick Technologies LLCThis paper will examine the coal-preparation applications of an emerging water-mapping procedure that can effectively assess structural compromises and locate seepage paths in dam structures. This procedure does so rapidly and with minimal disruptions—without drilling or drawing down the reservoir—thus making it a par-ticularly promising solution to many of the complex challenges of slurry impoundment. This procedure begins by charging the reservoir and monitoring wells with a low voltage, low amperage, audio-frequency electrical current. That current gathers in areas with the highest concentrations of water and total dissolved solids, which means that it will seek out leaks—at virtually any stage of development—in the damming structure and will also concentrate within subsurface pollution plumes. Captured by a properly tuned receiver, the magnetic signal emitted by this electrical current indicates both nascent and fully realized seepage flowpaths through the damming structure, thus facilitating remediation, containment, and preemptive risk analysis. When filtered and analyzed, the data generated by this process can be translated into both two-dimensional water maps and three-dimensional models of the site. This method of slurry dam diagnostics offers a number of potential advantages for coal-preparation professionals. This paper will consider both its promise and its limitations.

Development of an Optimized Control System for Dense Medium Cyclone Circuits• Coby Addison, Rick Jones, Frank Addison and Fred Stanley, Alpha Natural Resources, LLC• Gerald Luttrell and Robert Bratton, Department of Mining & Minerals Engineering, Virginia Polytechnic

Institute & State UniversityDense medium cyclones (DMCs) have become the workhorse of the coal preparation industry due to their high efficiency, large capacity, small footprint and low maintenance requirements. Since their introduction nearly half a century ago, DMCs have grown in popularity to the point that they now collectively represent an installed capacity in the U.S. of more than 80,000 tons per hour. Although the advantages of DMCs make them highly desirable, field studies have shown that some industrial DMC circuits suffer from poor control due to fluctuations in the density cutpoint caused by inconsistencies in feed quality. To address this problem, a multi-stream monitoring system was designed and installed to simultaneously monitor the feed, overflow and underflow circulating medium from an industrial dense medium cyclone circuit. Algorithms were then developed to use these real-time measurements to predict and optimize the density cutpoint in response to variations in feed consistency. This presentation will describe the key features and benefits of this new approach to monitoring/control of industrial DMC circuits.

Studies on Reducing Low Rank Coal Moisture• Wenhui Zhang, Huijun Xu, Shun Lu, Shunwei Gao, Xiaodian Wang, and Xirong Qiao, China Shenhua Energy

Company LimitedBituminous coal produced by China Shenhua Energy Company Limited is low rank coal, is called Shenhua Coal. Output of Shenhua Coal in 2007 was more than 230 million tons. Shenhua coal is good for power generation and gasification plants. The characteristics of low rank coal produced by Shenhua are that the content of ash, sulfur and phosphorus are low, but some low rank coal produced by Shenhua have high moisture levels so that net calorific value is low. High fuel moisture leads to low power plant thermal efficiency, increased stack emissions of pollutants and maintenance and operational problems. One solution is to dry the coal before burning it. In order to reduce moisture of low rank coal produced by Shenhua, a process of drying coal with mixture of air and flue gas has been developed. The characteristic of drying coal process with mixture of air and flue gas is that the temperature of the mixture of air and flue gas is below 200º C which is below the ignition temperature of low rank coal. The content of oxygen in mixture of air and flue gas is below 19%. The explosion and combustion during drying coal do not take place below 200º C and oxygen content of 19%. The humidity of mixture of air and flue gas is so low that the rate of drying coal is high. In order to increase the rate of drying coal, the size of particle of coal is below 30mm.

Technical Sessions: Thursday

Thursday, April 309:00 am – 11:00 am

Session V: Dense Medium Cyclones• Dieter Ziaja, Senior Process Manager, KHD Humboldt-Wedag AG

9:00 am – 9:30 am

A New Development in Dense Media Cyclones: Performance Evaluation and Benefit Analysis• Rick Q. Honaker, PH.D., Chair & Mining Foundation Distinguished Professor, Department of Mining Engineer-

ing, University of KentuckyA newly designed Dense Media Cyclone (DMC) has been installed at an eastern Kentucky coal preparation plant to determine design efficiencies as related to maximizing clean coal recovery while minimizing refuse by-pass to the clean coal product. The cyclone is a composite comprised of a ceramic core and bonded urethane housing. The new design, which is a result of expertise developed in pump manufacturing, offers the potential of improv-ing separation efficiencies at lower feed pressures. The performance of the installed DMC unit will be evaluated over a range of operating parameters and includes the quantification of organic efficiency, probable error and by-pass on a particle size-by-size basis. The study has been undertaken by the University of Kentucky and Weir Minerals North America. The results of the study will be presented and discussed thoroughly in this publication.

9:30 – 10:00 am

Guidelines for Low-Density DMC Separations• Robert G. Moorhead, Krebs EngineersThe recent increase in world-wide demand for coking coal has resulted in a rush of new dense-media-cyclone circuits being commissioned. At least in the United States, the last time the metallurgical coal market dictated these formidably difficult, low-density dense-media-cyclone separations was 25-30 years ago and unfortunately, most if not, all of those individuals knowledgeable about these types of separations are now retired. In addi-tion, since the last period of high coking-coal demand, the evolution of large-diameter dense-media cyclones has taken place. This has left us with little or no empirical data on the response of large-diameter cyclones to high-near gravity and low-dense media. This paper will research historical technical information on low-density separations to provide general guidelines for dense-media-cyclone applications including what adjustments need to be made to these guidelines for larger-diameter cyclones as well.

10:00 am – 10:30 am

Performance of Large Diameter Dense Media Cyclones – An Australian Perspective• Andrew Swanson, General Manager, Engineering and Strategic Consulting, Downer EDI EngineeringLarge diameter dense media cyclones are the ‘workhorse’ of the Australian coal preparation industry. This paper will present the outcome from industry funded R&D on the performance of large diameter heavy media cyclones. Operational data will be presented on cyclones ranging from 1000 to 1300 mm diameter

10:30 am – 11:00 am

Operational Implications of Dense Medium Cyclone Multiphase Flow Modeling• Andrew Vince, Elsa Consulting Group Pty Ltd, Mackay, AustraliaThe paramount importance of dense medium cyclones (DMCs) has led to their continued development since their invention and commercialization by Dutch State Mines in the immediate post-war period. The size of DMC units has grown significantly in recent times, with 1500mm (59 inch) units now being commercially available. Their remarkable simplicity and high capacity belies the complexity of the separations inherent in their opera-tion. Given the high level of technical difficulty and costs involved in undertaking a comprehensive empirical evaluation of such large units, a fundamentally-based approach was adopted and is to be presented in this paper. Using suitably validated CFD and CFD/DEM fundamentally-based models of air-water-magnetite-coal flows in a DMC a much greater understanding of the separation of gangue from clean coal has been devel-oped. The effects of adjusting cyclone geometry (e.g. of vortex finder, spigot, etc) can be quantified. This paper will describe the approach used, the validation results as well as the effects of geometric changes on cyclone partition coefficient curves. In addition, the results will be presented in terms of internal contours of important parameters, e.g. medium and coal velocities and direction, vortex position, pressure. Examples of conditions that lead to unwanted surging phenomena will be given and, during the presentation, further details would be communicated by animated videos.
