ASTRO ENVIRONMENT LTD

Astro Environmental Ltd was established in 1997, by David Quickenden. The company was set up set up after David saw an opening in Nelson on the back of the upgrade of the Bells Island sewage plant.

When Astro won a contract with the Nelson City Council for the Spraying of biosolids (treated sewage) into the pine plantations on Rabbit Island, Richmond, Nelson, David designed and built the specialised track and pumping equipment required. The Company then continued to grow, with the establishment of a septic Waste Division and the acquisition of an imported vacuum truck from Japan.

With the destruction of inner Christchurch after the earthquake, Astro was contracted to City Care (along with other vacuum truck operators). This was a defining moment for Astro as seeing and inspecting specialised vacuum equipment from all over the world motivated David to build a new Hydro Excavator, having previously building 6 vacuum trucks and trailers. To do this Astro purchased a 2006 8x4 Foden 450 hp fuel tanker and converted its 6000 litre tank, with the help of TED Engineering in Taupo, into the required 8000 litres.

The tank was taken to Warner Construction in Waitara for the building phase , where a new sub frame was constructed to house the equipment for the hydro excavator. To complete the build, an Iveco 360 hp motor was installed to power the twin

vacuum pumps; as were cyclones, piping and bubbler tanks.

A wide range of technical support was required in determining the location of the specialist equipment on board, which included hydraulic systems, electrical wiring, hydraulic boom, valves and finally the paint job in what, all up, was a 6 month build process and 3 day commissioning. What was created is certainly impressive and included some, but far from all, of the following specs’:-Lube blowers with 3000 cfm @ 27 inches of mercury-12 vacuum pumps powered by a 360 hp diesel engine-6 inch valves controlled by air operated 24 volt solenoids-3000 ltr reservoir for two water blast system (5800 psi and 3600 psi)-8000 ltr debris tank

The Hydro Excavator is used to locate power cables, dig holes for highway safety barriers, locate gas pipelines, and locate telecommunications. They replace the mechanical excavators and eliminate damage to this infrastructure by locating them in a more friendly and safe manner. As a result utility companies are now requesting Hydro Excavators to undertake their work

HIGH FEED MILLING Q & ACOMMON CARBIDE INSERT EDGE DAMAGEThis month we explore insert wear and failure, and what you should look for when your insert fails. we have selected some of the more common problems you can encounter.

FLANK WEARFlank wear or Abrasion is considered normal tool wear. It occurs between the flank of the tool and the workpiece. It is directly related to the cutting

conditions. The higher the speed and feed the more quickly flank wear will develop. As this is normal wear it is the type of wear that you should expect and is predictable on all cutting operations. Possible Solutions for excessive flank wear: • Reduce the Cutting Speed • Select a more wear resistant grade

NOTCH WEAR Tool failure through notching is normally associated with machining Stainless Steels and High Temperature Alloys. The notch condition develops on the depth of cut line. It is caused by Oxidation of the machined surface and local stress concentration, causing the complex Oxide formed at high temperatures to break off the insert, taking particles of carbide with it. Surface hardening from the previous cut and hard micro inclusions in the workpiece material also cause a notch to form. Possible Solutions for Notch Wear:• Reduce the Cutting Speed• Select a more wear resistant grade• Reduce the Feed• Select a smaller entering angle

CRATER WEARTool failure through Cratering is a common form of wear. This type of wear is associated with cutting Steel as opposed to nonferrous materials, which

cause Abrasive wear only. It is caused by the chip welding to the insert surface as it passes over it. The welding action causes the chip to break off minute articles of the insert as it moves across the tool. This forms a crater in the insert directly behind the cutting edge. The cutting edge will be weakened if the crater depth is excessive. Possible solutions to stop Crater Wear:• Select a more wear resistant insert grade in the steel area of application.• Change the chipbreaker geometry.• Use coolant.• Reduce the cutting speed.

PLASTIC DEFORMATION Plastic Deformation is the result of high mechanical stresses and excessive temperature. The heat softens the insert structure and the high pressure on the insert causes it to deform. Plastic Deformation can occur either as a raising or as a lowering of the cutting edge. Possible

solutions to Plastic Deformation include:• Reduce the cutting speed.• Reduce the feed.• Select a harder and more wear resistant insert grade.• Use coolant.• Select an insert with a larger nose radius.

BUILT UP EDGEBuilt up Edge is the adhesion of material to the cutting edge and will occur when turning and milling certain grades of steel which have a tendency to adhere to the tool. This is most likely to occur at low cutting speeds and/or when using an insert with to small a rake angle. This builtupedge breaks off and takes pieces of the coating and substrate material with it. Possible solutions are:• Increase the cutting speed.• Use a coolant or stop using a coolant.• Select an insert with a sharper cutting edge geometry.• Increase the feed.

INSERT CHIPPINGInsert Chipping can be caused by abrasive wear and local stress concentration. Hard micro inclusions in the workpiece material cause

local stress concentration. Interrupted cuts and vibrations also cause local stress concentrations. Possible solutions to Insert Chipping: • Increase the cutting speed.• Reduce the feed (especially at the entrance or exit).• Select a stronger cutting edge geometry.• Select a tougher insert grade.• Reduce the risk of vibrations.

THERMAL CRACKINGThermal Cracking is caused by the rapid change in the thermal load or operating temperature at the cutting edge. Temperature differences between warm and cold zones cause thermal stress. This causes fatigue which leads to small cracks forming along the cutting edge. Possible solutions to Thermal Cracking are:• Use an abundant supply of coolant or alternatively do not use coolant at all.• Reduce the cutting speed.• Reduce the feed.• Select a tougher hard insert grade.• Use a different machining method (ratio between time in cut and time out of cut).

CHIP HAMMERINGChips colliding with the cutting edge cause chip hammering. This action causes Abrasive wear and mechanical overload which damages the cutting

edge. Possible solutions to Chip Hammering

include:• Change the feed.• Change the cutting depth.• Select a different entrance angle.• Select a different chip-breaker geometry.• Select a tougher insert grade.

INSERT BREAKAGECan be caused by Mechanical overload or a combination of mechanical and thermal load that is so great that the insert breaks during the first seconds in cut. Another cause is when one of the earlier mentioned wear patterns has become too severe. Possible solutions to Insert Breakage include any of the following:• Reduce the feed.• Reduce the cutting depth.• Select a tougher insert grade.• Select an insert with a stronger cutting edge or with a chip-breaker geometry for larger feeds.• Select a thicker insert.• Check the workpiece for hard inclusions or difficult entry.

VIBRATIONSThis can be caused by a number of problems including that the machine, workpiece or the tool is insufficiently sturdy or stable.Always try to determine the source of the vibrations. Possible solutions to Vibration problems:• Improve the stability of the tool and workpiece.• Change the cutting speed.• Increase the feed.• Reduce the cutting depth.• Select a sharper cutting chip breaker geometry.

POOR SURFACE FINISHOnce again this can be caused by a number of reasons including the machine, workpiece or tool is insufficiently sturdy or stable. The combination of cutting edge geometry and cutting conditions is incorrect. Possible ways to improve the Surface Finish include:• Reduce the feed.• Increase the cutting speed.• Use coolant. • Improve the stability of the tool and workpiece.• Select a sharper cutting chip breaker geometry.• Use a wiper geometry.

To sum up what has been covered, some of the early indications of insert cutting edge failure include:• Excessive Heat development • Excessive Insert wear• Insert chipping • Higher power required• Poor heat dispersal • Tolerances of workpiece• Poor chip control • Reduced Surface finish• Noise during machining • Workpiece Burring• Vibrations
