ZEUSZEUS is a wide range of oil-free water cooled chillers equipped with centrifugal high-speed compressors with magnetic bearings.These chillers grant astonishing energy performances and extremely low maintenance costs.

Thanks to it, ZEUS chillers are an optimal solution for a wide range of applications, such as:• Comfort cooling: retail buildings, hotels, office buildings, hospitals, theatres, district cooling• Process cooling: industrial facilities• IT cooling: data centers

ZEUS chillers can be provided in heat pump version (reversibility on hydraulic circuit) for hot water production up to 52°C.In all cases, end users will easily appreciate the benefits of these machines in terms of operating costs and respect of the environment.

CONTROLS

Two PLCs, one for generic chiller function, and a dedicated controller for compressor’s management. Integrated driver for electronic expansion valves.

ZEUSZEUS units are available with two refrigerants:

• R134a, for a nominal capacity 270 ÷ 3900kW• HFO1234ze, 200-2340kW

R134a machines are available in two series:• BUSINESS version, optimized for comfort cooling applications• PREMIUM version, designed for process & IT cooling applications

Note:R134a can be replaced with lower GWP refrigerant R513A, with negligible differences in terms of capacity and efficiency.

Energy efficiencies are extremely high, especially at partial load, as shown in Fig. 1.

To evaluate energy efficiency levels at various operating conditions, refer to ZEUS Selection Software: performance tables generated by this tool accurately represent machine’s behavior at constant plant side temperature and variable source temperature.

Overall energy efficiency can be emphasized by the adoption of variable flow (VPF): in addition to it, chiller controller is able to manage water flow autonomously, in order to optimize the potential savings connected to VPF systems and to simplify plant management.

Operating costsand technical solutionsZEUS units are designed to offer great energy performances with lower maintenance costs.To achieve this target, all ZEUS units are equipped with DANFOSS TURBOCOR compressors, oil-free centrifugal twin stage compressors with magnetic bearings, and high performances shell & tubes exchangers.Frictionless high speed centrifugal compressors allow significant reduction in maintenance operations due to the total elimination of oil: with respect to standard chiller with screw compressors, maintenance costs are expected to be reduced by 80%.The combination of extremely low maintenance costs and outstanding levels of energy performances strongly reduces operating costs of ZEUS units: since operating costs represent the greatest portion of machine’s life cycle costs, ZEUS units usually grant interesting pay-back periods.

ZEUS machines are not only a good investment for the business, but also a great contribution to the respect of the environment: lowest indirect emissions associated to great COP levels are associated to lowest direct emissions obtained by the usage of poor refrigerant content and by the adoption of refrigerants with low GWP (in particular, HFO1234ze has a GWP100<1).

As a general rule, PREMIUM chillers are optimized for process cooling and IT cooling: heat exchangers are sized to cover all operating range of the machine with high performance levels. Higher initial costs can be usually recovered by energy savings in a short period.On the other hand, BUSINESS chillers are optimized for comfort cooling, and lower water temperature in general. These models usually offer the best solution in terms of Life Cycle Cost when operating hours per annum is below 2000.Anyway, the best choice for any specific application can be easily adopted starting from ZEUS Selection Software: this tool automatically selects the best heat exchanger configuration in terms of no. of passes in order to grant the max of benefits also in terms of water pumping costs.Performance tables cover all possible operating conditions, thus EER/COP values here reported can be used to estimate the overall energy costs for any building load profile.

Water temperature control and required water content

Thanks to infinite modulation associated to full inverter equipment, ZEUS machines grant a very precise control temperature. Please refer to the following table to determine the minimum water content of the hydronic circuit in relationship to design capacity:

In VPF systems, water flow can be reduced with a maximum ratio of 15% each minute.

Main componentUnit’s frame

Components

ZEUS chiller frame is consisting into five main elements:

1. Self-supporting evaporator (square plates with lifting holes)

2. Self-supporting condenser (square plates with lifting holes)

3. Coupling frames (bolded to heat exchangers square plates)

4. Welded shelves, fora. Compressorsb. Electrical panelsc. Filters (not visible)d. BPHE economizers (not visible)

5. Mounting brackets for isolators

For units having three compressors or more, an additional beam joins the two coupling frames, and it is used as main support for eventual BPHE economizers.

Evaporator is in upper position. Its placing optimizes the suction line and general layout of the piping, with a positive impact on refrigerant pressure drops and accessibility of all components.

Handling and lifting is possible by using dedicated lifting holes located on heat exchangers square plates; in some cases, wood base is available and useful to handle the unit by using a forklift.Always refer to Instruction & Operation Manual and general documentation of the unit for detailed handling & lifting procedures.

Machine’s foundation

ZEUS chiller can be supported by continuous elastomeric pads in correspondence to the frame base (these pads are NOT supplied with the unit).In some cases, dependent from building structure, it is recommended to use rubber-metal dampers to reduce the transmission into foundations of some vibration frequencies generated by frequency converter(s).Refer to Instruction & Operation Manual for more details and to general documentation of machine for operating weights and drawings.

Compressors

Capacity modulation

Infinite variation, typically 25-100% per compressor (without the practice of hot-gas bypass). Multiple compressor configuration allows wider range of modulation, down to 5% of chiller’s nominal capacity.Methods of capacity modulation (in sequence): continuous variation of compressor speed, Inlet Guide Vanes opening, progressive activation/deactivation of compressors (for chillers with multiple compressors), Hot-gas bypass (on the last compressor running).

Motor and frequency driveSynchronous permanent magnets motor, driven by IGBT inverter. Automatic switch into generator mode to stop the shaft in a safely manner in case of power outage.Motor and power electronics cooled by refrigerant.

Controls

Compressor CPU transfers all information about compressor’s operating condition to a dedicated controller, totally focused on compressors management. This concept allows the widest exploitation of compressor’s operating range, and the achievement of the best performances in terms of energy savings and reliability.

Maintenance

Compressor is virtually maintenance-free, thanks to its frictionless, oil-free operation.Compressor is a hot-spare component: suction shut-off butterfly valve and check valve allows to replace compressors even with unit in function.Compressor weight is depending from model (always less than 150kg).As option, standard discharge check valve can be replaced with a stop & check valve.

Evaporator

Type and performances

Flooded, with patented “spray” system conceived to distribute small size drops of liquid refrigerant over the tubes, thus allowing a significant reduction of the refrigerant charge. A further step in the respect of the environment, in addition to the usage of low GWP refrigerants and the great efficiency levels.A design approach of 1K (or even less for some models) is used to ensure the best overall efficiency of the chiller. Approach trend at partial loads is similar to the one of conventional flooded evaporator.

No. of passesTwo as standard. Four passes are automatically selected by ZEUS Selection Software in case of higher design water delta-temperature or in case of lower nominal water flow (close to laminar flow or not compatible with the required level of water flow modulation).

Economizer

Economizers are available for various models (see general data). They are of closed circuit type, consisting in high efficiency BPHE with low pressure drop.

BPHE economizer increases the cooling capacity by reducing the liquid temperature: quality of refrigerant at EXV inlet is modified and the delta-enthalpy available for evaporating process is raised-up.

Even if the advantages granted from economizers in terms of COP are higher when the pressure ratio increases, the usage of BPHE are justified also for water cooled machines: in facts, an overall improvement of 5÷8% of EER is obtainable in standard operating conditions.

With the scope to maximize the potential advantages of BPHE economizer, refrigerant flow is controlled through an electronic expansion valve, with a superheat setpoint compensated with the actual pressure ratio.

In ZEUS chillers, compressors and economizers are coupled in a 1-to-1 configuration, for an optimized combination of compressor and BPHE sized, to get always the maximum of performance.

All units have a single refrigerant circuit as standard. For units with even number of compressors, double circuit version is available as option.Each refrigerant circuit includes:

Electrical cabinet is divided in three sections:

Heat exchanger options

Electric heaters (evaporator only)Electric heaters can be selected as additional direct protection against the risk of freezing of evaporator, in addition to the compressor shutdown and to the activation of water pump(s), on the basis of refrigerant pressure and/or water temperature.Design pressureStandard water side design pressure is 10barg. Other design pressure levels are available upon request.Contact the factory for quotation.

Water boxWater box can be selected for both heat exchangers as well as individually.The installation of water box impacts on the length and on the operating weight of the machine, as indicated in the general documentation of each unit.

Water connectionsStandard water connections depend on the shell diameter, as indicated in the Technical Data machine by machine. Standard connections are female thread (for shell diameter up to 559mm) and VICTAULIC (for diameter above 559mm).Flanged connections (with PN depending on the required design vessel pressure) can be selected as option.VICTAULIC can be required as well for smaller diameter.Standard orientation of water connection is on the right side of the machine (front side being defined by the positioning of electrical panel) for both heat exchangers. Different orientation is possible upon request: contact the factory for this purpose.

Mechanical flow switchAs standard, unit is provided with a differential pressure switch on evaporator for chillers.Mechanical flow switch is part of standard equipment only for unit in heat pump version.

Condenser marine versionMarine version of condenser is based on:• Water tubes CuNi 9010• Tube sheets and water box coated with BELZONA 1331 or equivalent coating• Sacrificial anodeContact the factory for other configurations, to be evaluated case by case as special versions

Mechanical options

Soundproofing compressor boxZEUS chillers have low noise levels in their standard configuration. For a further reduction of noise impact, especially at high frequencies (indicatively above 2.5kHz), soundproofing compressor boxes are available. Refer to technical datasheet of each single unit to estimate the benefit of this option.

Anti-vibration mountsZEUS chiller can be supported by continuous elastomeric pads in correspondence to the frame base (NOT part of chiller’s supply).

Rubber metal dampersIn some cases, dependent from building structure, it is recommended to use neoprene isolators to reduce the transmission into foundations of some vibration frequencies generated by frequency converter(s).

Anti-vibration seismic mountsAlternatively, mounts with anti-seismic structure are available as option.

type of isolators.• Both types of isolators are mounted on lateral mounting brackets, to minimize the impact on the chiller’s height.

Main optionsRefrigerant circuit

Compressor discharge shut-off valveCompressor is normally equipped with low pressure drop check valve. Combined stop & check valve is available as option.

Leakage detection systemTwo versions of leak detectors are available for units with R134a or R513A:1. Semiconductor sensor with two alarm relays2. Infrared version with analog signal (two alarms threshold configurable by software)Infrared type is standard for unit with HFO1234ze.

Relief valve with changeoverStandard equipment entails one or two relief valves, each one with shut-off valve with security seal. Double valves with changeover switch can be selected as option for both exchangers.

Pump on compressor cooling circuit (Low Lift Kit)Pump on compressor cooling circuit is mandatory in case of continuous operation at low lift (pressure ratio below 1.5), favored by the availability of low condenser inlet temperatures (example: ground water). Water pump management can be easily configured by software in combination to an automatic adjustment of condensing pressure control signal curve.

Power supplySome voltage levels are available, as shown in the tables below. Refer to Technical Data to determine the compressor model for each machine’s size.

Stainless steel electrical panelMade of AISI 316L.

SPD Surge Protection DeviceOptional SPD are of Class II, DIN-rail mounted, with zinc oxide varistors.In/Imax (8/20 μs): 15/40kA; Up≤1.5kVFor Class I version, contact the factory for quotation.

Ground Fault RelayEarth fault definite time residual current relay with single operation threshold. DIN-rail mounted.

Power Network AnalyzerDIN-rail mounted version of optional Power Network Analyzer is connected in Modbus to main controller. Real-time energy efficiency measurement kitThis kit includes:• Power Network Analyzer, for a direct measure of electric power input• Analogue flow meter, for a real-time estimation of machine’s capacityMachine controller, on the basis of the reading of the two instruments above, calculates the energy efficiency and provides a real-time calculation of unit’s EER (Energy Efficiency Ratio) or COP (Coefficient Of Performances).A monthly report is also calculated, in order to allow the easiest control of performances and the correct evaluation of pay-back period of such machines.

Set point compensationAvailable in two versions:1. based on external analog signal 0-10V2. based on external air temperatureIn both cases, user can easily define the magnitude of the compensation in correspondence to the desired interval of input signal: outside this interval, set point is limited to its min or max value.

Demand limitUser can limit the power absorption of the unit in defined periods of time (function is activated through a volt-free contact).Limitation can be roughly implemented by limiting the max number of compressors in operation (only for units with multiple compressors, without any specific option), or by a direct comparison of the power input and the actual threshold: in this second case, Power Network Analyzer is necessary.
