In spite of that long period of time oil, gas and engineering companies as well as many organisations like NACE or EFC are still working on improved sour service regulations in order to avoid severe and dangerous damage of the equipment. General rules or recommended practices treat mainly the prevention of sour service related hydrogen induced cracking (HIC). This article summarises such requirements in the field of pressure vessel applications especially focussing on specification requirements for the selection and treatment of the steel plates. It will also be shown in which way a steel producer uses his know how and his large experience to assure a homogeneous HICresistance of the pressure vessel plates. This is only possible by applying a special production route. Sometimes steel plate specifications are made in order to prescribe the manufacturing process and the material properties aiming to receive a high quality product with excellent in service behaviour. However this has to be done only with the necessary knowledge about the influence of the specific steel making parameters on the sour service properties in order to reach the aimed resistance and to avoid non acceptable or contradictory specification items. Although the problem of failure of pressure vessels operated in sour services has been faced for several decades, research is nowadays still going on to enable end users to operate their installations safely. The phenomenon of hydrogen induced cracking (HIC) seems to be understood and the existing standards as, for example, NACETM0284 (1), EFC16 (2), which enable the operators to specify the appropriate steel plates for sour service environment are widely used. As these prescriptions are additionally mixed with further requirements eg from oil and gas companies the variety of sour service specifications is very large. It is a challenge for the steel manufacturer to cover these specifications by an appropriate production and marketing concept for these special steels. It is important to establish an economic plate production route providing plates with warranted homogeneous HIC resistance. Corrosion mechanisms The first step to hydrogen induced corrosion damages is the absorption of hydrogen by the steel. Basic condition therefore is a corrosion reaction in a wet and sour environment under presence of H2S as promoter. The corrosion reaction creates a source of atomic hydrogen moving free in the sour atmosphere. After the atomic hydrogen is absorbed in the steel it will migrate to areas such as imperfections or inclusions where it recombines to H2. This may lead to enormous pressures causing cracks. The principle of the damage reaction is shown schematically in Fig. 1. Among the various types of damage mechanisms which can be found in the presence of H2S the mostly understood case is HIC. Cracks of this type are more or less parallel to the plate surface with some steps. Mostly they are located in mid thickness position of the plate.     Formorethan50yearsdocumentshavebeenpresentedaboutthesourservicedamageofsteel.Inspiteofthatlongperiodoftimeoil,gasandengineeringcompaniesaswellasmanyorganisationslikeNACEorEFCarestillworkingonimprovedsourserviceregulationsinordertoavoidsevereanddangerousdamageoftheequipment.Generalrulesorrecommendedpracticestreatmainlythepreventionofsourservicerelatedhydrogeninducedcracking(HIC).

    TestspecimenscutfromtheplateinaccordancewiththetestmethodareexposedinaH2SsaturatedsolutionwithdefinedpHlevel.Afterexposureoftypically96hoursinthesolutioneachspecimenisequidistantlycutintothreecrosssections.ThesesectionsareinvestigatedafterpolishingfortheamountofcracksasshowninFig.2.

    ThemostcommonspecificationforevaluationofHICsusceptibilityisNACETM02842003:EvaluationofPipelineandPressureVesselSteelsforResistancetoHydrogenInducedCrackingOrigin:1984forevaluationandcomparisonoftestresultsTestsolution:pH3(solutionA)orpH5(solutionB)bothsaturatedwithH2STestspecimens:positiondimensionsandpreparationdefinedDuration:96hEvaluation:equidistantcuttingmetallographicevaluationnoacceptancecriteriadefinedthesearetobeagreedbetweenpurchaserandsupplier.

    Specialproductionroute

    AtDillingerHtteallHICresistantplatesbothforpressurevesselsandforlinepipeareproducedfollowingaspecialroutewhichensuresgoodmaterialpropertiesinregardtosourserviceoperation.TheproductionrouteisappliedtoobtainahomogenousHICresistanceleveloverthewholeplateandconsistsofspecialtechnicaltreatmentsandimprovedqualityassurancemeasures(3).

    ThevariousdifferentprocessesappliedinthesteelplantareshowninFig.3.Afterapredesulphurisingthedecarburisationdenitrogenisationanddephosphorisationintheconvertertakeplace.Afterwardstheanalysisadjustmentisperformedintheladle.Inafirststeptogetherwithadjustmentoftemperatureoftheheatforlatercastingaroughadjustmentofthechemicalanalysisiscarriedout.

    Subsequentlythefineadjustmentofthechemicalanalysisandtheremovalofnitrogenhydrogenandsulphurarecarriedoutundervacuum.Oneofthemaintargetsincastingbesidestoobtaintheinitialgeometryforrollingistoavoidsegregationsinthesteel.IncontinuouscastingverticalcastertypesshowbestresultsinregardtohomogeneouslowleveldistributionofnonmetallicinclusionsandsegregationswhichisessentialforHICresistantsteels.ThereasonisshowninFig.4.Inthecurvedcastertypetheinclusionsgettrapedatthesoliduslineinroughlyquarterthicknessoftheslab.Inverticalcastingthecaststrandwillonlybebentaftercompletesolidificationthisallowsnonmetallicinclusionsmostlyoxidesintheliquidsteeltofloattothesurface.Thecentrelinesegregationandshrinkagecavitiescanbeminimisedbysoftreductionandexactalignmentoftherollsofthecaster.IngotcastingisalsousedtoproduceHICresistantplates.

    Platemakingprocess

    Aftercastingtheslabswillbepreparedforthefollowingrollingprocessasegnotthewholelengthofthecaststrandcanbeusedforplateproduction.Reasonsthereforemaybeegsocalledcastingincidentsinfluencingthehomogeneityoftheslab.Thiscanoccurifoneofthelargenumberofproductionparametersisoutofthespeciallyadjustedtargetvalue.Qualityassurancemeasureshavetobetakenatthebeginningandtheendoftheincidentriskrange.

    Afterbeingreheatedinthepusherfurnacestoalevelof1100to1250Ctheslabsarerolledtoplates.Theapplicationofthehighshapefactorrollingensuresacompletedeformationeveninthecoreofthefinalplatebyusingveryhighformingforcesandcreatesahomogenousmicrostructure.Afterhydrogeneffusionoftheplatethefinalstepintheplatemillisthenormalising.HoweverthefullHICresistanceoftheplatecanonlybeobtainedafterastressrelievingtreatment.Asnormallytheplatesundergoastressrelievingafterweldingatcustomer'sworkshopthisisusuallynotdoneinthemill.

    TheeffectofthespecialproductionrouteontheproductpropertiesisshowninFig.5.InthispicturetheHICvaluesobtainedintheHICtestaccordingtoNACETM0284betweenintentionallyproducedHICresistantplatesandplatesspecifiedwithsome(eglowsulphur...)elementsofthespecialproductionroutearecompared.ThesesocalledPseudoHICplatesshowaprobabilityofabout37percentforobtainingvaluesoflessthan2percentCLRwhereasplatesproducedfollowingtheentirespecialproductionroutearelikelytoobtainCLRvaluesbelow2percentinapproximately88percentofthecases.ThismeansthatthespecialrouteprovidesnotonlyclearlybetterresultsinregardtotheHICpropertiesbutalsothedeliverytimesaresaferastheriskinfailingtheHICtestisverysmall.

    ThemarketinHICresistantplatesiscomplexasalmosteveryoilandgascompanyaswellasmajorengineeringcompaniesissuetheirownspecificationforHICresistantplates.Oftenthesespecificationsincluderestrictionsforseveralproductionparameters.SpecifyingproductionparameterslikesulphurphosphoruscalciumtosulphurratioZ35propertiesandsooninducesdifficultiesasthislimitsthepossibilityofspecialsteeldesign.

  • TheresultofthispracticeisoftenenoughthatasteelwithalltherestrictionsandhomogenousHICresistancecannotbeproduced.Insteadofinterferingsteelproductionbyadditionalprescriptionsitwouldbemorehelpfultogivefreedomforsteeldesigntothemanufacturerandspecifyotheritems.IfHICresistantmaterialisneededtheresistancelevelshallbespecifiedproperlytogetherwithamanufacturerswarrantyforhomogenousmaterialpropertiestoavoidPseudoHICmaterialtobeoffered.TheuseofPseudoHICplatescreatesanadditionalriskinoperatinginstallationsasshowninFig.5.

    ToofferbestservicetoendusersDillingerHtteisalwaysinterestedtobeincontacttospecificationwritersinordertogivesupportfrommanufacturer'ssideandtodiscussspecifications.AdiscussionwithenduserssharingtheirexperiencesusingHICresistantplateswouldalsobeveryfruitfulandnecessaryforthefurtherdevelopmentofthesesteeltypes.WhoeverwantstodiscussthisshouldfeelfreetocontactDillingerHtte.

    Apartfromspecificationsthemanufacturersfaceotherchallenges.VeryoftentherequestedquantitiesofHICresistantmaterialareverysmallandgodowntoasfewas20tperorder.Ifyoutakeintoconsiderationthateconomicsteelproductionisboundtolargecastingsequencesitisclearthattherehavetobemeasurestoenablehighqualityproductionatreasonablecost.Toalloweconomicalproductionacertainstandardinproductionwasdefined.Fig.6showssuchastandardisationforplatematerialforsourservice.

    TheCLRCTRandCSRvaluesshowninFig.6canbeofferedasaverageofallthesectionsexamined.Howeverseveralspecificationsrequirethesevaluesasanaverageofthreesectionsorevenassinglevaluesoutoftheinvestigationofonesection.Inthesecasesthetechnicalfeasibilitydecreasesasproductionriskincreases.

    RecentinvestigationsshowedthatthestandardisedofferschemedisplayedinFig.6canbeextended.Theprogressconcernsboththerollingofthickerplatesandimprovedcapabilitiesinregardtoinvestigationsofsinglecrosssectionsorcrosssectionsfromonetestbar.Fig.7showstheseextendedpossibilitiesofDillingerHtteGTS.InadditiontothepublishedvaluessofarDillingerHttenowoffersDICREST5materialuptoaplatethicknessof110mmandisalsoabletoofferegCLRvaluesof10percentasanaverageofthreesectionsexaminedandCLR15percentforsinglesectionexamination.AnyotheradditionalrequirementissubjecttoagreementbetweenDillingerHtteandthepurchaser.

    AnotherchallengeamanufacturerfacesforHICresistantplatesistheurgentneedformaterialincaseofinstallationbreakdown.Inthiscasetheuserimmediatelyneedsplatesfulfillingall(most)requirementsoftheinitialspecification.Theshortdeliveriesandsmallorderbatchescannormallynotbemetbyamanufacturer.FortheseurgentcasesDillingerHttetogetherwithAncoferWaldramSteelplatesintheNetherlandsandDillingerMiddleEastintheUnitedArabEmiratesoffersHICresistantplatesfromstockwithastrongspecificationcoveringalotofthemostcommonrequirements.ThismakesitpossibletogetHICresistantplatesevenwithshortdeliveriesincaseofemergency

    Conclusion

    H2Srelatedcrackingisrecognisedasadangerinthepetroleumindustryandtheimportanceoftheissueisgrowingasmoreandmoreequipmentoperatesundercriticalsourserviceconditions.

    ToobtainplateswithhomogenousHICresistanceoverthewholeproductaspecialproductionrouteisnecessary.Aplatemanufacturercanbefacedwithproblemsduetospecificationsprescribingelementsoftheproductionroutebylimitingcertainparameterssuchascalciumtosulphurratioorphosphoruscontent.

    Themorecustomersspecificationstakeinfluenceonthesteeldesignthemorethiscancreatedifficultiestoapplyanadaptedproductionroute.Thiscanleadalsotounnecessarycostincrease.ThebetterwaytospecifyHICresistantplatesistodefinetheacceptancecriteriaandthetestmethodandtospecifyamanufacturerscommitmenttoachievethisminimumspecifiedtestcriterialevelhomogeneouslyoverthewholeplate.ThemethodtocalculatetheHICacceptancecriteriameanshowtocalculatetheaveragevaluesstronglyinfluencestheacceptancelevelforHICrequirementsastheproductionriskchangesadequately.
