ELECTRICAL TRAINING MANUAL
ELECTRICAL TRAINING MANUALThe most basic question asked by many people is: Whatis electricity? Without getting too complex, we’ll have toimagine that we can look inside materials common in oureveryday lives, so that we can see the atoms that makeup every material known to man. See Figure 1-1.Electricity is a movement of electrons, the negativelycharged particles that are a part of every atom.
Electrons are moved from atom to atom as a result ofmany different conditions, such as friction, which canresult in static electricity, or from light, using aphotoelectric cell, or electric eye. See Figure 1-2.
In our use of electricity in Scag equipment, a chemicalreaction in a battery, or the effects of magnetism from analternator are the ways of causing electrons to move, creating electron flow, or electricity.
Figure 1-1 Atoms
Figure 1-2 Atoms Moving Through Conductor
Voltage is the electrical pressure that causes electronflow. Current is the measure of electron flow, the amountof electricity that is moving through a material. Current ismeasured in amperes, or amps. For current to flow, weneed a continuous path, or circuit. In a battery poweredsystem, this is a path between the battery positiveterminal and the battery negative terminal, connectedthrough the electrical system. See Figure 1-3.
The materials used in an electrical circuit are importantfor proper system performance and operation. Theatoms in some materials have loosely held electrons thatcan move easily from atom to atom through the materialwith little to oppose electron flow. These types ofmaterials are called conductors. Examples are copper, aluminum, and iron, the most common materials used forcomponents such as wires, connectors, and switches.
Other materials have tightly held electrons, and allow littleelectron movement. These materials are calledinsulators. Rubber, plastic, and ceramic materials are themost common insulators, and are used to keep electricityflow isolated to only the intended conductors.
Even in conductors with little opposition to electron flow, there is still some friction as the electrons bounce offeach other, and other atoms. Like the friction we feelwhen we rub our hands together, the movement createsheat. This electrical friction is called resistance. As youmight expect, a material of high resistance would allowless current to pass through compared to a material oflow resistance, with the same voltage applied. Thischaracteristic of electricity can be compared directly tothe flow of water through a hose, where a high resistanceresults in an obvious reduction in flow, even though thesupply pressure stays the same.

BASIC ELECTRICAL TESTS
Once the circuit to be tested is determined, the electricalschematic is used to identify all the components in thecircuit. If a 12 volt power circuit is being tested, such asthe cranking or PTO clutch circuit, begin testing at thebattery. Trace through the wires and start at thecomponent to be grounded, such as the ignition module, testing the wiring and components until ground is reached.
When tracing a circuit, note the required switch positionsfor the circuit to be closed. Make sure switches arebeing fully activated before further testing.
The most basic system troubleshooting is checkingcontinuity, or simple voltage readings, at various points inthe system. The electrical schematic is used to determinethe path the circuit takes, and the components involvedfor a specific function.
Circuit tests should be taken at each component andconnection to confirm the presence of system voltage orcontinuity to ground. Follow the wiring schematic to testeach component in order as they are listed.
When testing a 12-volt power circuit, connect the testerground clip to a good ground. Probe a 12-volt source toverify the ground connection is good.
If testing a ground circuit, connect a test light clip to a 12-volt source. If using a voltmeter, connect the positivelead to the 12-volt source. Check the connection byprobing to ground, and checking for continuity.
Testing should be performed, whenever possible, in thecircuit, as connected in normal operation.
Figure 1-5 Open Circuit Figure 1-6 Closed Circuit
Figure 1-4 Current Flow vs. Resistance
When current passes through a material with resistance, some of the voltage is ‘used up’ in the process. Thismeans that a voltage drop occurs as current passesthrough a resistance. The greater the resistance, thegreater the voltage drop. See Figure 1-4. Resistancethrough a component such as a light bulb or solenoid isnormal. Resistance in other places in the circuit, such asin a wire or connection, is a faulty connection. Very highresistance means that a circuit is open and current cannot flow through. Very low resistance indicates that thecircuit is closed and current can flow. These conditionsare often described using the term continuity. If a circuitis open, it does not have continuity. See Figure 1-5. If acircuit is closed, or continuous, there is continuity.See Figure 1-6.
Before testing, it is important to evaluate the symptomsand determine which circuit should be the focus of yourtroubleshooting. For example, if a customer states thattheir machine does not start, determine if the starter isengaging and the engine does not start or the starter is notengaging at all. Knowing whether to focus on thecranking circuit or ignition is as important as the actualtesting.
5
ELECTRICAL TRAINING MANUAL
does not crank, or cranks slow, and the voltage falls offbelow 9 volts, the battery may be faulty, or an excessiveload is present. If an attempt is made to crank the engine and neither thebattery voltage drops or the engine cranks, the problem iselsewhere in the system, and further testing is required.
TROUBLESHOOTING EXAMPLE
We will explain some of these principles using the PTOcircuit of an STT, Turf Tiger. Follow along referencingthe STT wiring diagram through the following steps.Performing this example on an actual machine will helpyou better understand the logical process of tracingthrough a circuit.
Though we trace a circuit from the battery toward theelectrical load, testing can be performed in eitherdirection. The most important thing is to remember totest components in the order of their position in thecircuit.
The STT has a 12-volt power circuit, so we will begin ourtests by connecting the clip of the test light to a goodground. Probe a 12-volt source to verify the connectionof the test light and to verify the test light itself worksproperly.
Trace the wire from the PTO connector to the clutch, andtest for 12 volts at the blue wire. If the light glows, thevoltage circuit to the clutch is good. This however doesnot indicate that the clutch is faulty. If the light does notglow, further testing is required to find the fault in thesystem.
Move the test light clip to a 12 volt source, and probe agood ground to check the connection. Test for ground atthe black wire at the PTO clutch.
If the light does not illuminate, a ground is not present andneeds to be repaired before further testing. Begin tracingthe ground wire back through the circuit to identify thepoor connection or broken wire.
If there is no voltage at the clutch connector, the nextcheck is at the PTO switch-to-clutch wire terminal, andclutch power feed wire terminal.
A continuity test with an ohmmeter may indicate a closedcircuit through a component. However, the resistance inthe component may be excessive and will prevent thenormal flow of current when in operation.

B
Figure 1-7 Continuity Testingbefore any individual testing is done. In many cases, youwill be able to locate and remedy the problem with asimple inspection.
Check the fuses with a test light. Turn the ignition key tothe ‘on’ position, and check both sides of all fuses. Thelight should come on when testing each side of the fuse. This test is more reliable than a visual inspection, where afuse may look good, but is actually defective.
Make sure switches are properly adjusted to bedepressed when the controls are activated. Note: If aswitch is overdepressed or "bottomed out", the connectioninside the switch may be lost and the switch may bedamaged. Test the battery to be sure it is properlycharged, and in good condition. Place a voltmeter acrossthe battery terminals. Open circuit battery voltage shouldbe approximately 12.0 to 12.8 volts. If the battery voltageis below specifications, recharge the battery beforeperforming further testing. If the open circuit voltage is satisfactory, place a load, such as cranking the engine, on the battery. If the engine
-NOTE-Never use an ohmmeter in a circuit while powered bythe machine battery. Serious damage to the metermay result. Reference the operators manual includedwith your tester.
Begin testing for continuity in a wire at the connectorends (A). See Figure 1-7. If continuity is not present, test at the wire itself (B), bypassing the connectors. Bytesting at the wire itself, you can identify a poorconnection between the wire and the wire conector. Ifcontinuity is not present at the wire, the wire should bereplaced or repaired.Several basic electrical checks need to be performed

ELECTRICAL TRAINING MANUAL
Gain access to the rear of the PTO switch, and attach thetest light clip to a good ground. Confirm the connectionby placing the probe at a 12-volt supply.
With the clutch switch in the on position, the blue wiremust have 12 volts present. If no voltage is read at theblue wire, check for 12 volts at the red wire. If voltage ispresent at the red wire and not the blue wire, the PTOswitch is defective and needs to be replaced. If there is no voltage at the red wire, continue checkingthe supply back to the ignition switch. If voltage isdetected at the igntion switch, the fault lies between thePTO switch and the ignition switch. A continuity checkshould be performed on the red wire to find the looseconnection or broken wire.
Using these procedures on any circuit will makeelectrical troubleshooting easy and accurate.Always test all of the components in sequence asthey are in the circuit.
BENCH TESTING COMPONENTS
Components can be removed from the circuit for testing.Testing for continuity can be performed with anohmmeter, or other type of battery powered circuit tester.Never use an ohmmeter in a circuit while powered bythe machine battery. Serious damage to the metermay result. Reference the operators manual includedwith your tester.
The simplest components to check are wires and terminalends. Other components, such as fuses, bulbs andswitches can easily be tested on the bench using thesame methods.
SWITCHES
A single pole switch normally has one set of contacts. When the switch plunger or handle is moved to oneposition, the internal switch is open. The switch positionchanges the continuity. These switches are used asneutral interlocks and operator presence switches. Totest this type of switch, connect an ohmmeter to theterminal ends and reference the switch legend. SeeFigure 1-8.
A double pole switch normally has two sets of contacts. When the switch plunger or handle is moved to oneposition, one internal switch is open, while the other isclosed. The switch position changes the continuity in bothinternal switches at the same time. This type of switch is
used as neutral lever interlocks or brake interlock and areactivated with a mechanical plunger. To test this type ofswitch, connect the meter leads to the "A" terminals.See Figure 1-9.There should be continuity in the outward switch position. There should not be continuity when the switch isdepressed. Move the leads to the "B" terminals. Thereshould be continuity when the switch is depressed and itshould show no continuity when the switch is in theoutward, relaxed position.however the basic principles of circuit identification andcomponent testing apply to all parts of the electricalsystem. Make comparisons between the demonstrationsyou have seen in the video and an actual situation in your

The toggle type and push-pull PTO switches are multi-pole switches, which means that a single power terminalcan be connected to several different switched terminals,in each switch position.
To test this type of switch, connect one lead of the meterto the center powered terminal. Connect the other leadto one switched terminal. There should be continuity inone switch position and not the other. Without moving theswitch position, move the lead from one switched terminalto the other. There should be continuity when connectingand no continuity when the switch is moved to the otherposition.

ARELAYS
Relays are often used in Scag equipment to switch alarge electrical load with a small signal voltage from otherswitches, or to alter the action of switches which mayhave multiple functions. Examples are the start relays, and the starter solenoid on some engines.
A relay has two terminals that connect to a winding(B & D). When voltage is applied to the winding, themagnetic field pulls internal switch contacts together, closing the circuit through the other two terminals(A & C). See Figure 1-15.
When testing a relay with an ohmmeter, there should becontinuity through the D & B leads. When connectingthe meter to the A & C switched leads, there should beno continuity.
If voltage is supplied to the winding leads, the contactsclose, and a circuit is established between the switchedleads. An ohmmeter can be used to check continuitythrough the relay contacts.
All possible situations would be impossible to review, however the basic principles of circuit identification andcomponent testing apply to all parts of the electricalsystem. Make comparisons between the demonstrationsyou have seen in the video and an actual situation in yourdealership.
With a thorough knowledge of the system, you should beable to identify a method of testing which will be quickand accurate.

ELECTRIC MODULE TESTING
ELECTRICAL TESTING
The electrical system on the STT incorporates a solidstate module, which controls the function of the enginecrank and operator presence interlock circuits. The basicfunction of these circuits is the same as with otherproducts. However the use of the module simplifies thewiring system because all basic switch and circuit testscan be performed at the interlock module connector.
Two different interlock modules are used on the STT,determined by the engine option. The Kohler engine usesa magneto type ignition system, which requires anexternal grounding of the magneto kill wire to stop theengine. This ground is provided through the interlockmodule at the white wire.
The Kawasaki engine uses a battery type ignition, whichis supplied battery voltage to operate. The voltage supplyfor this ignition is provided through the interlock modulefrom the white wire.
These different modules each require a different methodof testing the output from the white wire.
The following series of tests are all that is required to testthe entire electrical system. If all tests are up tospecifications and a system fault exists, the module isdefective.
Remove the four bolts holding the top of the instrumentpanel in place. See Figure 1-16.
Carefully tip the panel toward the seat until access isgained to the interlock module. Confirm that your testlight is working by checking across the battery.
Connect the test light clip to the battery positive terminal, and test for a good ground at the black wires in theinterlock module connector. The test light shouldilluminate, indicating a ground, regardless of interlockswitch positions.
Next, confirm voltage to the module from the key switch.Verify the fuses in the fuse block are in good conditionwith a test light before continuing. Move the test light clipto the negative battery terminal, and test the red wires atthe interlock module connector. The light shouldilluminate when the key switch is turned on.

The key switch must remain on for all other switch tests.Tests can be performed in any order after the first test.
The orange wire is connected to the speed control leverswitches. The test light should illuminate when both thelevers are out in the neutral lock position, and should goout when either or both of the levers are moved inward.Be sure to test both steering levers.
The seat switch is tested at the brown wire. The testlight should illuminate when pressing down on the seatswitch, and go out when releasing the switch.
The pink wire is connected to the brake switch. Thelight will be on when the brake is on. Release the brake, and the test light should go out.
The light blue wire is connected to the PTO switch. When the switch is moved to the off position, the test lightwill be on, and will go out when the PTO switch is pulledto the on position.
The green wire supplies a ground to the starter relay toassist in completing the starting circuit. Reference theEngine Cranking Circuit for testing procedures.

To test the ignition interlock circuits, reference theappropriate Interlock Module Section (Kohler orKawasaki).
KOHLER INTERLOCK MODULE
When testing the ignition circuit, white wire, on a Kohlerpowered STT, you will be testing for a ground to kill theengine. To begin, place a test light clip on the batterypositive terminal. Place the probe on a known goodground to test the connection, then place the probe into themodule connector with the white wire. The test light willilluminate when a ground is present to kill the engine. Thetest light will not illuminate if the following parameters aremet:
1.) Ignition switch is in the "on" position.
2.) Seat switch is depressed.
3.) Steering control levers are in the outward, neutral lock position.
4.) PTO switch is in the off position.
5.) Brake in the engaged position.
When the controls are moved from any of these positions, the ground through the module will be a closed circuit, andthe test light will be on.
Proper operation of a Kohler powered STT machineprovides that for the operator to leave the seat and theengine to stay running, the PTO must be disengaged, thespeed control levers in the neutral lock position, and theparking brake applied.
Two basic ignition interlock tests are performed whilethe test light is connected to the white wire.
The first is a safety check to determine if the engineignition will be stopped when the operator leaves theseat when either the brake is off, the PTO is on or thespeed control levers are moved from the neutral lockposition.
The second is a drive system protection check todetermine if the engine will be stopped if the speedcontrol levers are moved to the drive position while thebrake is applied.
For the first check, place the test light clip to the positivebattery terminal. Test the light at the negative batteryterminal to verify proper connection. Place the test lightprobe at the white wire in the interlock moduleconnector. The ignition switch must be in the onposition, the brake must be in the engaged position, thespeed control levers in the neutral lock position, and thePTO switch off.

The light in the engine ignition wire will be off with theseat switch up or down. Allow the seat switch to remainin the up position. Moving any one of the controls to itsopposite position while the seat switch is up will cause thelight at the white ignition wire to go on.
For the second test, press the seat switch down with thebrake on, and the speed control levers in the neutral lockposition. The test light should be off. Move either speedcontrol lever out of neutral lock. The light should go on.Leave the speed control lever moved inward, and movethe brake to the off position. The light will turn off.
Moving any one switch to its opposite position will causethe light to go out. Be sure to test each switch for acomplete test of the interlock circuit.
KAWASAKI, STT-BSG & STT-BSDINTERLOCK MODULE
When testing the interlock module on a Kawasakipowered unit, begin by checking for 12 volts through thewhite wire in the module. Attach the test light clip to agood ground. Place the test light probe on the white wireat the module connection. The test light will light, indicating 12 volts through the module, only when all ofthe following parameters are met:
KAWASAKI INTERLOCK MODULE - PART NUMBER 481668
1.) Ignition switch is in the "on" position.2.) Seat switch is either engaged or disengaged.
3.) Steering control levers are in the outward neutral lock position.
4.) PTO switch is in the disengaged position.
5.) Brake in the engaged position.
When the controls are moved from any of these positions, the 12 volt supply will be interrupted, causing the engineto die. Proper operation of a Kawasaki powered STTmachine provides that the engine will stop anytime theoperator leaves the seat without stopping the PTO,engaging the parking brake, and placing the steeringcontrol levers in the neutral lock position.
Two basic ignition interlock tests are performed while thetest light is connected to the white wire at the interlockmodule connector.

control levers are moved to the drive position while thebrake is applied.
For the first check, the ignition key must be in the onposition, the brake must be in the engaged position, thespeed control levers in the neutral lock position, and thePTO switch off.
The test light in the white, ignition wire will illuminate withthe seat switch up or down.
Allow the seat switch to remain in the up position.Moving any of the controls to its opposite position whilethe seat switch is up will cause the test light to turn off.
Note: The Kawasaki engine allows for a slight delaybefore cutting off ignition to prevent backfiring if theoperator bounces in the seat on rough terrain.
For the second test, press the seat switch down with thebrake on, and the speed control levers in the neutral lockposition. The light should illuminate. Move either speedcontrol lever out of neutral lock. The light should go out.Leave the speed control lever inward, and move thebrake to the off position. The test light should illuminate.
Moving any one switch to its opposite position will causethe light to go out. Be sure to test each switch for acomplete test of the interlock circuit.
ENGINE CRANKING CIRCUIT
In order for the engine to crank and to test the enginecranking circuit, all of the following parameters must bemet:
1.) The brake lever in the engaged position.
2.) The speed control levers in the outward, neutral lock position.
3.) PTO switch in the disengaged position.
4.) The seat switch depressed.
5.) The ignition switch in the start, engine crank, position.
Start by testing at the interlock module connector. Placethe test light clip on the positive battery terminal to testfor a ground at the green, engine crank wire. Place thetest light probe at the interlock module connector at the
green wire to test the engine cranking circuit. The testlight should illuminate, indicating a ground is present.Next, with the ignition key in the start position, place thetest light probe at the green wire on the back of theignition switch. The test light should illuminate.
Follow the green wire from ignition switch to the starterrelay. Place the test light probe at the green wire (A)going into the starter relay. See diagram below. Thetest light should illuminate with the ignition key in the startposition. Test the green wire (B) on the opposite side ofthe relay with the test light to confirm that the circuit iscompleted through the relay. The test light may illuminatedimly on the green-white wire leaving the relay. This isnormal. It is being caused by resistance in the coil insideof the relay.
The starter relay has a constant twelve volt supply ofelectricity from the battery and is dependant upon therelay to complete the engine cranking circuit. If all thecircuits test correctly, move the test light clip to a groundto begin checking for voltage in the circuit. Using the testlight probe, test both of the fuses. Test for twelve volts atthe red-yellow wire (C) going into the starter relay.Twelve volts should pass through the relay from the red-yellow wire into the green-white wire (D) energizing thestarter solenoid if the conditions listed at the begining ofSection 3.4 are met.
Moving any of the switches to their opposite position willcause the light to go out. Be sure to test each switch fora complete test of the cranking circuit.

PTO CIRCUIT
In order for the PTO to engage and to test the PTOelectrical circuit, the following parameters must be met:
1.) The ignition switch in the on position.
2.) PTO switch in the engaged position.
Place the test light clip on a ground. Place the test lightprobe on the light blue wire at the interlock moduleconnector. The test light should illuminate with the switchin the off position.
OPERATOR PRESENCE CIRCUIT
The following switches are involved in the operatorspresence circuit:
1.) Parking brake switch.
2.) Steering control lever switches.
3.) PTO switch.
4.) Seat switch.
The safety interlock circuit on the STT machine preventsthe mower from starting unless the PTO is disengaged, the parking brake is engaged, the speed control levers arein the neutral lock position, and the operator is in the seat.
Once the engine has been started, the engine will stayrunning when the operator leaves the seat only if thePTO is disengaged, the parking brake is engaged, and thespeed control levers are in the outward, neutral lockposition.
All tests on the machine are to be performed with theengine NOT running. Prepare the machine so there iseasy and safe access to the work area. Maintain allsafety related work procedures. Always wear eye andhand protection.
Never operate the mower with the interlocksystem disconnected or malfunctioning. Do notdisengage or bypass any switch; injury toyourself and others or property damage couldresult.
