Dear readers, customers and business partners,

It is notoriously difficult to depart from old habits – but, as a forward-thinking industry, we must accustom ourselves todoing exactly this. On an almost daily basis we are confron-ted with changes directed toward innovation and progress. But amid this constant change, how can we guarantee consistent quality? One factor is capable personnel: highly qualified specialists as well as managers with a vision. People who are ready to move with the times, continuously learn and further develop their skills.

If you also believe that education and further training repre-sent factors for success, then let yourself be guided by us. The content of our training courses and exams is developed directly by automotive specialists – from practice for prac-tice. With our range of products, we make sure that you as our customer are always up to date.

For this reason, we are adding the Formula Q – Compact Training to our programme, for which the Volks-wagen Bildungsinstitut (Volkswagen training institute) has awarded official permission to VDA QMC and its licensed partners. In this training course you will be introduced to the customer-specific requirements of the Volkswagen Group. Please refer to page 102 for further information.

Please also note the transition periods for our revised QM standards that expire in 2018: As VDA 6.3 auditor, you must have completed the upgrade training course at the latest by 30 June 2018 (page 63), whereas as IATF 16949 auditor, you have until 14 September 2018 to update your qualification (page 46).

If you need any help with orientation*) in the sea of training opportunities, please do not hesitate to contact me or my team. We will keep you on course in 2018.

Best wishes from Berlin

Heinz Günter Plegniere, Director VDA QMCQuality Management Center in the German Association of the Automotive Industry e. V.

PREFACE

*) As the theme for this year’s brochure we have chosen lighthouses, since orienta-tion in times of change is especially important. On the title and on the chapter openers you will find attrac-tive lighthouses from many different parts of the world, specifically from regions with VDA QMC licensed partners!

The Quality Management Center (QMC) has been available to German automotive manufacturers and their suppliers since 1 August 1997. The QMC is attached to the Verband der Automobilindustrie e. V. (VDA) in Dr. Joachim Damasky’s division under the management of Mr. Heinz Günter Plegniere.

The tasks and services provided by the QMC are as varied as the issues in automotive quality management that we deal with every day. The spectrum ranges from the development of systems and methods to the design of the future of quality management systems in the automotive industry.

These developments and the orientation of the QMC are controlled by the top committee in German automo-tive quality issues: the QM Committee.

The QM Committee is supported by the VDA member organisations. Their QM managers represent all auto-motive manufacturers, as well as a representative selection of automotive suppliers in this committee; a managing director represents the VDA.

The QM Committee determines quality standards and further develops them. It sees itself as a common plat-form to develop and implement harmonised quality strategies and methods within the automotive industry.

The great advantage of VDA QMC professional development is that the subject matter, previously developed in working groups and published in the VDA bodies of rules, is imparted to automotive industry personnel in sector-specific quality management training courses by qualified trainers from the working groups.

E-LEARNINGVDA TRAINING ONLINE

Time is in tight supply nowadays. Flexibility is in demand.

For this reason, there are more and more e-learning services offered on the education market. These are computer-based learning programmes that are flexible in time and space and do not require direct contact with a trainer.

For several years now, we also have been offering web-based e-learning, and we are continually expanding our portfolio. We make a point of only offering subjects for e-learning that contain basic knowledge a person can learn on their own. Complex subjects, where the trainer’s practical experience is indispensable for trans-ferring knowledge, will in future also be taught in the classroom. With this so-called “blended learning”, we can combine the flexibility of electronic forms of learning with the practical and social aspects of traditional classroom training in the best way.

At present, our portfolio comprises the training courses “Quality Management Basics” (ID 115) and “Maturity Level Assurance for New Parts” (ID 603). Both courses have been revised and updated to the state of the art. These programmes are also available in English.

In the meantime, many of our customers have come to appreciate the advantages of e-learning for them-selves. Some large suppliers offer their employees our courses through their own Intranet. If you are also interested in implementing our e-learning in your organisation, please contact us!

ID 115Quality Management BasicsThis basic knowledge is an absolute must for every quality management beginner, and also offers insights for experienced quality managers! (See page 24)

Our basic qualification courses have been developed for your first steps into the extensive issues of “quali-ty management in the automotive industry”, and they teach prospective auditors the necessary expertise – in soft skills as well as sector-specific knowledge.

The well-known standard ISO 19011 is still consid-ered a solid foundation for the subject of auditing, and it is the focus of our VDA auditor qualification. This course enables you to conduct audits and gives you the necessary skills to be successful as an audi-tor in the automotive industry.

The series of courses for qualification as VDA qual-ity manager and internal auditor, on the other hand, teaches the sector-specific aspects of quality work in the automotive industry. Due to the modular struc-ture, the specific knowledge components are taught in compact learning units that can be booked indi-vidually or as one-week training courses.

In order to be able to conduct targeted and constructive audits, you need factual expertise as well as tact for widely differing audit situations and interview partners. This requires a large measure of social competence above and beyond the mastery of audit methods.

During the three-day training course, all relevant points from the DIN EN ISO 19011 (guidelines for auditing management systems) are dealt with. We will explain and apply the main terms and definitions, and practise the central tasks of audit preparation, conduct and post-processing using an exemplary organisation.

We will supplement your factual and methodical competence with a preceding e-learning module, which teaches you aspects of communication and interview techniques, as well as basic psychological knowledge related to human interaction. These issues are re-addressed in the training course, and together we will ap-ply the content to audit situations with the help of examples and specific exercises.

A special offer within the course is an audit simulation, which enables you to contribute experiences from different areas and transfer them into practice. You will receive professional feedback from two expert train-ers.

You may optionally add an exam day and earn a VDA auditor certificate as well as the certificate of attend-ance for the three-day course. This creates the foundation for a 1st/2nd/3rd party auditor qualification. We can also offer you additional training courses based on a standard or a body of rules.

Auditors have to prove themselves every day anew in practice, in order to react flexibly and professionally to changes in legal and customer requirements and operational management. VDA standards represent the “state of science and technology”, which makes continual further qualification necessary, i.e. on changes in ISO and VDA standards. For this reason, we recommend attending a refresher course every three years.

The competence of quality managers and internal auditors is very important for the successful implementa-tion of a QM system according to ISO 9001 and higher. In the orientation as well as the assessment of one’s own QM system and the whole supply chain, the auditor’s competence plays a decisive role.

This refresher serves as an update and an exchange of experiences regarding the knowledge and capabili-ties of the auditors according to the current standards. The focus is on the further development of the ISO 9000 family, the VDA standards and experiences in practical application. The issues are further explored in case studies and group work.

Auditors have to prove themselves every day in practice. Changes in the standards underlying the audits and in management must be quickly comprehended in order to incorporate them into everyday work. For this reason, every three years a re-qualification for 1st/2nd party auditors is necessary to maintain auditor qualifi-cation (ISO TS or IATF 16949 certificates).

The competence of 1st/2nd party auditors is significant for the implementation of the automotive require-ments of IATF 16949. For the alignment and assessment of one’s own QM system as well as along the supply chain, the auditors’ competence plays a decisive role.

This re-qualification serves as an exchange of experiences and to update the knowledge and capabilities of the auditors according to the current standards. The emphasis is on topical issues and updates in IATF 16949 and the certification rules, as well as typical areas in implementation that still often have potential for improvement. Group work and subsequent discussions with all participants serve to consolidate IATF 16949 implementation expertise. The dialogue with colleagues from different organisations creates synergy effects.

Prerequisites

*) Prerequisites see New Qualification

In 2016, the established audit standard VDA 6.3 (2nd edition 2010) was revised by the VDA working group and specified on the basis of experience and feedback.

The aim was to simplify evaluation and align the questionnaire with the new requirements. The revision focussed on auditability on site in the processes and a limitation to process-specific content. Thus, the risks in the supply chain and product life cycle processes can be specifically analysed, so that weak-nesses in the procedures and their interfaces can be identified, corrective action can be introduced and opportunities for improvement can be determined.

Simultaneously, the existing questionnaire was further consolidated and the terms and definitions were harmonised, in order to guarantee consistency with VDA maturity level assurance as well as further VDA volumes and the resulting applicability.

Increased customer expectations, safety requirements, statutory requirements as well as the increased use of electronic components and software lead to more complex products.

End customer expectations can no longer only be determined in specifications. Automotive manufacturers and the supplier industry must identify these product characteristics independently and transfer them into the products. This focus must also be taken into account when conducting product audits.

Meanwhile, product quality is assured by consistent implementation of preventive quality planning methods. For this reason, product audits have the task of not only assuring quality but also providing evidence.

Within the process chain, product audits are expected to highlight the quality level of the internally / exter-nally manufactured products.

Customer requirements can best be fulfilled when process audits are carried out for the sectors of unit pro-duction and job shop production.

After successfully completing this course, you will be able to analyse complex workflows as well as identify weak points and their causes: you will feel comfortable monitoring initiated improvement actions and will be able to evaluate their effectiveness. You will achieve stable processes and reduce failure costs and waste by identifying deficits and opportunities for improvement (as well as by reviewing the effect of improvement actions).

TARGET AUDIENCEProcess optimisers, auditors

IMPORTANT! All participants are required to bring an appropriate workflow from their own organisation (order/project) with them to the training course. At the beginning of the course, the participants will select two different workflows in consultation with the trainer. In group work and role-play, auditing will be practised with these workflow examples.

Suppliers delivering their products to German and North American manufacturers (OEM) are obliged to as-sess their FMEA based on the differing charts for severity, probability and detection according to the FMEA manuals of VDA and AIAG. This leads to confusion and increases the complexity and activities of product development and improvement by suppliers. The common requirements and expectations for FMEA enable suppliers to determine an FMEA process and the requisite methods and tools that deliver a robust and complete FMEA fulfilling the needs and expecta-tions of their customers.Beginning with the criteria severity, probability and detection in the assessment charts, the VDA and AIAG manuals were adapted and standardised. OEM representatives were involved (BMW, Daimler AG, Daimler Trucks, Fiat Chrysler, Ford, General Motors, Honda, Opel, Volkswagen) as well as suppliers (Bendix, Continen-tal, GKN, Knorr Bremse, Lear, Nexteer, ON Semiconductor, Robert Bosch, Schaeffler AG, ZF Friedrichshafen).

With the help of the system analysis approach, potential failure causes can be identified at an early stage in new and changed concepts during the development and planning phases, and their risks can be assessed and prevented or reduced with suitable methods. Thus, FMEA is an important management instrument that supports interdisciplinary cooperation. FMEA also demonstrates a risk has already been reduced or can be reduced in future by experience, calculation, testing and inspection. This minimises costs resulting from error so that FMEA is of great benefit to organisations.

Suppliers delivering their products to German and North American manufacturers (OEM) are obliged to as-sess their FMEA based on the differing charts for severity, probability and detection according to the FMEA manuals of VDA and AIAG. Together, a process for FMEA has been described that enables suppliers to fulfil their customers’ require-ments and expectations for FMEA. OEM representatives were involved (BMW, Daimler AG, Daimler Trucks, Fiat Chrysler, Ford, General Motors, Honda, Opel, Volkswagen) as well as suppliers (Bendix, Continental, GKN, Knorr Bremse, Lear, Nexteer, ON Semiconductor, Robert Bosch, Schaeffler AG, ZF Friedrichshafen). Thus, FMEA is an important management instrument that supports interdisciplinary cooperation. FMEA also demonstrates a risk has already been reduced or can be reduced in future by experience, calculation, testing and inspection. This minimises error follow-up costs so that FMEA is of great benefit to organisations.

To mark the new 3rd edition of VDA Volume 16, our training course on this subject has also been re-vised.Surfaces dependent on their look and feel play a decisive role in the product engineering process and throughout the supply chain. If surface specifications are determined too late, right into series pro-duction, the consequences can occasionally mean significant expenditures such as selection, scale determination and processing of complaints, and thus cause increased quality costs. Complying with a zero-error agreement is not feasible due to absent or not clearly specified characteristics. The objective of the course is to show participants an approach for determining specifications of differ-ent look-and-feel characteristics of decorative surfaces. Framework conditions such as tests and test workplace design are taken into consideration to avoid process disturbances throughout the supply chain.Early definition/determination of the surface specifications in the product engineering process, in the sense of a maximum tolerable process state during the feasibility/manufacturability analysis, helps to minimize error costs and optimise cross-departmental cooperation throughout the whole process and supply chain. This course conveys the basic approach and the implementation of surface specifications using exam-ples from various products/parts. Furthermore, the issue of the necessary inspector qualification and “inspector calibration” is presented using attributive MSA.

In the automotive and supplier industry, product safety and product liability have always been high-priority issues. Nations throughout the world have set this down in national and international laws that have been transferred into contractually agreed, specific automotive requirements. These are valid not only for the OEMs themselves but also for the whole supply chain (e.g., as described for VW in the ‘Formula Q’). The supplier organisations are required to nominate and install a so-called product safety representative. Thus, throughout the whole product creation process, liability risks can be determined by relevant expert knowl-edge, identified, avoided or minimised in product development, and controlled by process development. In the case of product liability incidents and findings from product observations in the organisation itself and in the market, the product safety representative is meant to be a competent contact person for management, customers and legal representatives. In these cases, it is important to suitably co-ordinate proceedings ac-cording to legal statutes and also customer-specific requirements.

To know and understand these manifold tasks a product safety representative is faced with, requires com-prehensive information and qualification. Experienced trainers teach the participants the necessary broad theoretical knowledge, accompanied by explanations and examples from practice. The practical application of this knowledge in the form of group work is central to this training course.

TARGET AUDIENCEExecutives and personnel from the automotive industry who are to be deployed or already are deployed as product safety representatives.

Successful system certification (e.g., according to VDA 6.1 or IATF 16949) requires an organisation to be familiar with the basics of contractual and product liability. Personnel in the organisation must be aware of the effects of nonconforming products, as relevant to their tasks. The consequences of product liability for the organisation must be basically known to personnel. Contractual and product liability is not only based on continually changing legislation but also on jurisdiction; ignoring this can have grave consequences. Es-pecially within the framework of compliance requirements for the automotive value added chain, personnel must be familiar with the basics of legal business activities.

We want to enable you to successfully implement the basics of contractual and product liability in your field of work.

TARGET AUDIENCE(Prospective) executives and personnel from all areas of the organisation (development, planning, produc-tion, quality assurance, sales, customer service, management) with technical and commercial training.

Many organisations find themselves in a dilemma. In most organisations, significant effort is put into prevent-ing errors, but on the other hand, the same organisations have more or less large areas devoted to eliminat-ing and overcoming errors. Statistically speaking, they have already reached a very low error level, which can only be maintained or even further reduced with inordinate expenditure of technical effort. Often, apart from a few “slumps” there are usually a large number of virtually individual errors.

This course shows that, in the end, almost all errors are caused by human failure. Their effects on the organi-sation depend on the prevalent error culture and management’s mind-set in shaping this culture.

Starting from various results in experimental psychology (such as, e.g., the paradoxical influence of lower error expectation by stringent prevention on the severity of errors if they do eventually occur), and taking into account one’s own (and also management’s) fallibility, the conscious handling of errors (own errors and the errors of colleagues, employees and superiors) is practised. The participants should realize that the errors are not the problem, but their consequences. Errors should be seen as an opportunity for improvement. The participants discuss and develop thought patterns, behaviour patterns and methods in support of modern error management, the challenge of which is the prevention of repeated errors and the minimization of the consequences of errors.

TARGET AUDIENCEThis course is especially suited for management executives from technical areas (e.g. design and develop-ment, planning, production, logistics, quality management) as well as commercial areas (purchasing, control-ling).

CONTENT• The customer’s zero-error expectation as the starting point• Why errors are really inevitable, yet what you can do about them• Analysis of the role of error culture and mind-set in the organisation • Executives and their handling of errors • Error prevention and error management as a sensible supplement• Error management to minimize error consequences, prevention of repetitive errors • Methods and tools for effective error management

PREREQUISITES FOR ATTENDANCEManagement responsibility and willingness, within the framework of this course, to admit the realization of one’s own fallibility as well as interactive teamwork and case studies.

Executives from top management are mostly not able or not prepared to “sacrifice” 1 ½ or 2 days for an issue they hardly know anything about. The lecture will familiarize the decision makers with the main topics of the course. They will be given an introduction to current error research and the fundamental concepts of error management.

TARGET AUDIENCETop executives, top management

CONTENTThe lecture introduces you to the main content of the course:• Introduction to error research• Fundamental concepts of error management • Culture and mind-set of good error management • Tool overview The following topics will be presented and explained:• The main aspects of culture and mind-set of good error (management) culture • Overview of main tools for error management • Dealing with errors, the main (human) causes of errors, the mechanisms of subsequent errors and error

cascades

The term error is defined in a broader sense, going beyond “standard definitions” and based on the theory that, in the end, all errors, even technical ones, are induced by human behaviour.

Central Messages• Everyone makes mistakes; mistakes are unavoidable• The error is not the problem, it is the negative consequences of the error• You can learn to deal with errors in a positive way and to pass this behaviour on.• The way executives deal with their own mistakes and the mistakes of colleagues and employees defines

the culture of an organisation• A positive way of handling errors reduces the error risk for customers• Good error culture has a positive effect on profitability

These statements are made plausible by analyses and reports from real experiences. At the same time, the decision makers are made aware of the idea that preventive efforts alone are not sufficient. Convincing evidence for this is that despite significant expenditure on error prevention almost every organisation still has a high overhead for eliminating errors and solving problems.

The objective of the standard is the sustainable improvement of start-up, delivery and field quality of all supplier parts, components and systems through process-accompanying assurance of product maturity at the start of production. By applying a standardised method, projects are segmented, assessed early on and corrected.

This system for maturity level assurance describes a standard concept for cooperation and communication in complex product development projects with many parties involved in the supply chain. Therefore, it provides a standard set of measured values and criteria with the corresponding methodology. Since planned compre-hensive use of the standard in the automotive and supplier industries requires knowledge and competence in different functions of the organisation, a correspondingly broad scope and two-day course was designed.

TARGET AUDIENCEQA personnel, product managers, project managers in product development, product planners, leaders/spokespersons of cross-functional and cross-organisational development teams, persons responsible for components, the supplier’s customer team and project leaders, key account managers.

CONTENTThe course imparts knowledge about maturity level methods (assessment, content, control and report sys-tematics) that are necessary in maturity level regulatory processes in the product development process. Furthermore, the measurement criteria are worked out in detail in workshop mode. Finally, the content is ap-plied in practice during a group exercise at an “interdisciplinary round table”.

In order to guarantee the technical functioning of modern vehicles, cleanliness in the assembled systems and fluid circuits is increasingly important. Past experience has shown that in order to guarantee cleanliness quality, the cleanliness of the assembly components is decisive but not sufficient on its own.

After cleaning individual parts, many influencing factors and processes can cause re-contamination of parts or assembly groups with functionality-critical particles. The identification and assessment of these detrac-tions from cleanliness quality and the selection of (cost-)efficient preventive and corrective actions constitute a comprehensive challenge.

VDA Volume 19.2 – Technical Cleanliness in Assembly – Environment, Logistics, Personnel and Assembly Equipment, introduced by VDA QMC in 2010, is the first comprehensive guideline to structured planning of a cleanliness-compliant assembly line and its adjoining areas.

OBJECTIVESThe course enables participants to deduce and assess actions for preventing re-contamination based on the cleanliness specifications of parts or systems. The guideline and the training course divide the substantial cleanliness planning or optimising processes into compact and manageable individual packages. The sepa-rate but comprehensive treatment of the influencing factors environment, logistics, personnel and assembly equipment, and the methods for measuring the factors that influence cleanliness, enable the participants to approach technical cleanliness independently and systematically, and also to identify non-productive or excessive cleanliness actions, so that misdirected investments are avoided.

TARGET AUDIENCEThis course addresses the qualification of automotive and supplier personnel tasked with planning and optimising production based on technical cleanliness, especially assembly planners and process owners of existing assemblies, logisticians or facilities engineers. Furthermore, the course is also suited to constructors and developers, quality representatives or personnel responsible for managing technical cleanliness in the customer-supplier relationship. Due to the similar cleanliness requirements in the aerospace, hydraulics and precision engineering sectors, this course is also suitable for personnel from these backgrounds.

Due to evermore complex electronics in vehicles, the incidence of failures of these components also rises. If a safety-relevant component is affected, a worst-case scenario could include damage to humans. For example, if an ESC control unit in a vehicle causes unwarranted full braking at high speeds, this could lead to significant personal and material damage.

In order to minimise this type of risk, safety-relevant electronic systems should be developed taking the pertinent standards into account. Electric / electronic systems with a safety-relevant function were first developed on the basis of IEC 61508.

The standard IEC 61508 is universally valid and can be applied to any safety-relevant products, for example a safety switch relay for emergency shut-down. But this standard is no longer sufficient or not specific enough for modern applications in the automotive sector. Hence the development of a new standard: ISO 26262.

It is applied by automotive manufacturers as well as by their suppliers and testing institutes. If, for example, an automotive manufacturer or supplier develops a safety-relevant system or component, they are obliged to comply with existing safety standards such as ISO 26262. When developing a component to ISO 26262, the involvement of an organisationally independent entity (e.g. external testing institute or internal QM depart-ment) is compulsory. Apart from certifying safety, this testing by an independent testing entity can also serve to minimize risk of product liability in a legal sense.

According to the opinion of German functional safety experts, ISO 26262 constitutes animportant contribution to the state of the art and technology in relation to the functional safety of road vehicles.

The modular training programme consists of four training modules:

ISO 26262 – “FUNCTIONAL SAFETY”ID 901
