GAS Welding Torches & Accessories

Often referred to as Oxy Fuel Cutting and Welding this

process utilises the mixing of a fuel gas, most

commonly LPG or Acetylene with Oxygen to produce a

high heat flame.

The Oxy Acetylene process produces a flame of

around 3200° Celsius while the Oxy LPG flame is about

400° cooler and measures approximately 2800°

Celsius.

Acetylene is the hottest fuel gas available to man and is

generally regarded as the most effective cutting fuel.

While LPG is considerably cheaper than Acetylene it

requires almost twice the amount of Oxygen to achieve

its 2800°.

MMA Arc Welding Process

Manual Metal Arc or Stick welding refers to the

process of joining metals by striking an electric arc

between a flux coated filler material (electrode) and

the metal that needs to be welded (parent metal).

The Electrode carries the current to provide the

electric arc and also provides the filler material. The

flux coating burns away and provides the shielding

atmosphere to protect the weld pool.

The heat generated by the arc melts both the parent

metal as well as the electrode allowing the two to

merge together to form a solid mass. MA weldingM

remains a very popular and efficient way of joining

metals and is still widely used today.

Alternating Current (AC)

An electrical current that reverses its direction at

regular intervals, such as 60 cycles alternating

current (AC), or 60 hertz.

Amperage

The measurement of the amount of electricity flowing

past a given point in a conductor per second. Current

is another name for amperage.

Arc

The physical gap between the end of the electrode

and the base metal. The physical gap causes heat

due to resistance of current flow and arc rays.

Current

Another name for amperage. The amount of

electricity flowing past a point in a conductor every

second

Direct Current (DC)

Flows in one direction and does not reverse its

direction of flow as does alternating current.

Direct Current Electrode Negativ (DCEN)e

The specific direction of current flow through a

welding circuit when the electrode lead is connected

to the negative terminal and the work lead is

connected to the positive terminal of a DC welding

machine. Also called direct current, straight polarity

(DCSP).

Direct Current Electrode Positive (DCEP)

The specific direction of current flow through a

welding circuit when the electrode lead is connected

to a positive terminal and the work lead is connected

to a negative terminal to a DC welding machine. Also

called direct current, reverse polarity (DCRP).

Duty Cycle

The number of minutes out of a 10-minute time

period an arc welding machine can be operated at

maximum rated output. An example would be 60%

duty cycle at 300 amps. This would mean that at 300

amps the welding machine can be used for 6 minutes

and then must be allowed to cool with the fan motor

running for

4 minutes. (Some manufacturers rate machines on a

5 minute cycle).

The MIG process is one of the most common methods

of joining mild steel, stainless steels and aluminium

used in industry today.

Metal Inert Gas or MIG welding gets its name from the

inert shielding gas used instead of flux. It is also often

referred to as CO2 Welding gas of choice. Today

various different mixed gasses are used, these gasses

are predominantly CO2 to which other gasses have

been added to increase the efficiency of the gas.

In the MIG process a roll of continuous wire is fed

through a MIG Torch or Gun to the work piece. On

contact with the parent metal this wire creates the arc

as well as provides the filler material for the weld.

MIG welding is fast and efficient with good quality

welds being achieved on most weldable materials.

Globular Transfer

Globular transfer is the state of transfer between short-circuiting and

spray arc transfer. Large globules of wire are ejected off the end of

the wire and enter the weld pool. Globular transfer requires that the

voltage, amperage and wire feed speed are higher than the settings

for short circuit transfer. The limitations of globular transfer are the

presence of spatter. Welding is limited to flat positions and

horizontally fillet welds and only for material thicker than 3mm.

Spray Arc Transfer

Spray arc transfer “sprays” a stream of tiny molten droplets across

the arc, from the wire to the base metal. Spray arc transfer uses

higher voltage, wire feed speeds and amperage values in relation to

the above mentioned transfer modes. It also requires an Argon rich

shielding gas mixture. The advantage of spray arc transfer is a high

deposition with good fusion and penetration. A good weld bead

appearance with very little spatter. Its limitations are that it can only

be used on thicker materials in the flat and horizontal positions.

33 Modes of GMAW Transfer

Short Circuit Transfer

In this process the wire actually short circuits or touches the base metal usually between 90 - 200 times per second. When in short circuit

transfer the wire feed speeds, voltages and deposition rate is usually lower than with other type of metal transfer. Short circuit transfer is very

versatile process allowing the welder to weld on thin or thick metals in any position. Its limitations are a relatively low deposition rate, lack of

fusion on thicker metals and increased weld spatter

The MIG wire is short circuited to base metal. There is no current and thus no arc.

There is an increase in resistance resulting in the heating of the wire. This results in the wire melting and the bottle neck effect.

The wire separates from weld pool, creating the arc. A small piece of wire is deposited which forms a weld pool.

Arc length and voltage are at their maximum while the resulting heat generated by the arc flattens the pool.

Wire feed speed overcomes the heat of the arc and wire approaches base metal again.

Arc is off and the short circuit cycle starts again.

TIG Welding Torches & Accessories

GTAW or Gas Tungsten Arc Welding is more

commonly referred to as TIG or Tungsten Inert Gas. In

TIG welding a non-consumable Tungsten electrode

(held in a TIG Torch) provides an electric welding arc

with the parent metal.

Shielding Gas, most commonly Argon is delivered via

the same TIG Torch to protect the weld pool. In this

process welds can be made by additionally adding

filler material or in the case of Fusion welding not

require any additional filler.

TIG welding is one of the most precise ways to join

metals and is the hardest of all the processes to

master. Most materials require a DC power source to

facilitate TIG welding and these can be as simple as

the 200 Amp scratch start machines to purpose built

TIG units such as the MAT9051K or MAT9059K.

Aluminium and its alloys however require an AC/DC

High Frequency unit which are generally far more

expensive than their DC counterparts.

torch the power cable carries not only the current but also

the water for cooling. It is fitted with a large USA Male nut

The gas hose is fitted with a 3/8th right

hand thread male nipple and tail while

the water hose has a 3/8th left

hand thread male nipple and tail

� VRD stands for Voltage Reduction Device� A VRD reduces the maximum open circuit voltage across the output terminals to below 15 volts� This is a safety requirement of most mines in South Africa when the unit is to be operated

underground or in damp conditions

� The presence of a VRD can however cause difficulty in the striking and re-striking ofthe arc with less skilled operators. This is because the machine has to rapidly changefrom the reduced open circuit voltage of below 15 volts to the open circuit voltage ofaround 56 volts necessary to strike the arc.

Gouging

Gouging is used in joint preparation and for the removal of defective welds.

Gouging is similar to gas cutting. An oxyfuel gas flame heats up the piece to be

worked to ignition temperature, and the cutting oxygen jet combusts and carries away

the molten metal. The equipment is the same as in gas cutting; only the nozzle needs

to be changed. In gas cutting, the cutting oxygen beam is directed at the work piece

at a ninety-degree angle, while in gouging the oxygen beam is almost parallel with the

surface of the piece to be worked.

An oxyfuel gas flame can also be used in flame cleaning, to clean surfaces of rust, mill

scale, paint, grease and dust. Examples of processes include the treatment of steel

and concrete surfaces, as well as of offshore constructions

Alternating Current (AC):

An electrical current that reverses direction of current flow at regular

intervals, e.g. 50 times per second (50 cycles, or 50 Hz).

Amperage:

The measurement of the amount of electricity flowing past a given

point in a conductor per second. Measured in amperes (amps).

Arc:

The electric current across the physical gap between the end of the

electrode and the grounded base metal. This gap causes the arc to

have tremendous heat (10,000 deg F) due to resistance of current

flow across the gap.

Arc Length:

The distance of the gap between the tip of the electrode and the

grounded work piece when welding.

Arc Voltage:

The electrical voltage present when welding, measured across the

welding arc between the electrode tip and the surface of the weld

pool.

Backfire:

When an oxy-fuel flame burns back into the tip of the torch, and is

usually accompanied by a loud popping sound. Can be caused by

having the tip too close to the work piece, obstructed gas flow

through the tip due to dirt or slag, or an overheated tip.

Base Metal:

The metal being welded, brazed, soldered, or cut.

Bevel:

A weld preparation where the plate edge is tapered.

Bevel Angle:

An angle made at the edge of a plate to taper the edge in preparation

for welding. This angle refers to the metal removed.

Brazing:

A joining process using a filler metal with a melting temperature

above 850 degrees F, but below the melting temperature of the base

material.

Butt Joint:

Welded joint design where the joining edges are in the same plane.

Circuit:

The complete path or route traveled by the electrical current. A

normal welding circuit travels through the machine, electrode cable

and holder, work piece, earth clamp and earth cable in a direction

depending on mode and polarity.

Conductor:

A material that is a good electrical path for current to flow with the

least amount of resistance. Most metals are good electrical

conductors.

Constant Current (CC):

A welding power source where the operator sets the amperage and

the voltage delivered is proportional to a negative volt-amp curve. The

voltage will change with different arc lengths while only slightly

varying the amperage, thus the name constant current. Stick welding

and TIG welding use CC power sources.

Constant Voltage (CV):

A welding power source where the operator sets the voltage and the

machine delivers a relatively stable, consistent voltage regardless of

the amperage output. The result is a relatively flat volt-amp curve (as

opposed to the drooping volt-amp curve of a constant current (CC)

machine. MIG and Flux-cored welding use CV power sources.

Contact Tip:

The guide tube at the end of a MIG gun where the wire picks up the

welding current and comes out of the gun.

Contactor:

An electrical “switch” that is used to energise/de-energise the output

of a welding machine to the terminals. Can be mechanical or solid

state design with no moving parts and thus no arcing of contact

points.

Current:

The amount of electricity flowing past a point in a conductor every

second, measured in amps.

Cycle:

In electricity, a cycle equals 360 electrical degrees. For alternating

current (AC), current flow is in one direction through a circuit for 180

degrees and then in the opposite direction for the other 180 degrees.

For 50-cycle power, a cycle is repeated 50 times per second and is

called the Frequency, which is expressed in Hertz (Hz).

Direct Current:

Current that flows in one direction (negative-to-positive) and does not

reverse its direction of flow in the electrical cycle, as it does with

alternating current (AC).

Direct Current Electrode Negative (DCEN):

The direction of current flow through the welding circuit is from the

electrode lead connected to the negative terminal to the work lead is

connected to the positive terminal of a DC welding machine. Also

know as straight polarity.

Direct Current Electrode Positive (DCEP):

The direction of current flow through a welding circuit is from the work

lead connected to the negative terminal to the electrode lead

connected to the positive terminal of a DC welding machine. Also

known as reverse polarity.

Duty Cycle:

The number of minutes out of a 10-minute time period an arc welding

machine can be operated (actually welding) at maximum rated output

to avoid overheating. For example, a welder with a 60% duty cycle

rated at 250 amps can have actual arc time at 250 amps of 6 minutes

out of a 10-minute period; the other 4 minutes must be off-arc time to

cool the components. Duty cycle is a proportional, so as the welding

amperage decreases, the effective duty cycle increases.

Ferrous:

Refers to any metal that contains primarily iron, e.g. steel, stainless

steel and cast iron.

Filler Metal:

Metal that is added into a welded, brazed, or soldered joint.

Fillet Weld:

A weld that is used to join base metal surfaces that are approximately

90 degrees to each other, as used on T-joint, inside corner joint or lap

joint and has a cross- sectional shape that is generally triangular.

Flashback:

The ignition of mixed gases (oxygen and a fuel gas) inside a piece of

torch equipment, resulting from a reverse flow of gases in the torch

equipment. Can be controlled with the use of flashback arrestors.

Flat Position:

When welding is done from the top side of a joint, it is in the flat

position if the face of the weld is approximately horizontal.

Flux Cored Arc Welding (FCAW):

An arc welding process which melts and joins metals by heating them

with an arc between a continuous, consumable tubular electrode wire

(consumable) and the work piece. Shielding is obtained from a flux

contained within the electrode's tubular core. Depending upon the

type of flux-cored wire, added shielding may or may not be provided

from externally supplied gas or gas mixture.

Frequency:

The number of electrical cycle changes made by an alternating

current in one second. Usually referred to as “hertz per second” or

“cycles per second”.

Gas Metal Arc Welding (GMAW):

An arc welding process which joins metals with an electric arc that is

created between a continuously fed solid filler wire (consumable)

electrode and the work piece. Externally supplied gas or gas mixtures

provide shielding for GMAW. Sometimes called MIG welding (Metal

Inert Gas).

Gas Nozzle:

That part of a MIG or TIG torch that directs the shielding gas flow over

the weld area. In MIG it is often referred to as a Shroud while in TIG a

Ceramic

Gas Tungsten Arc Welding (GTAW):

Also called TIG welding (Tungsten Inert Gas); a welding process which

joins metals by heating them with a tungsten electrode which does not

become part of the completed weld. Filler metal is sometimes

manually added and argon inert gas or inert gas mixtures are used for

shielding.

Heat Affected Zone (HAZ):

The portion of a weld that has not melted, but has changed due to the

heat of adjacent welding. The Head Affected Zone is between the

weld deposit and the unaffected base metal, and the physical makeup

and/or mechanical properties of this zone may be different after

welding.

High Frequency:

An electrical current with a cycle above 50,000 Hz; it is used in TIG

welding to initiate arc transfer without touching the base metal and to

stabilize AC TIG arc welding when welding aluminum

Horizontal Position:

Weld position where the weld orientation is horizontal to the ground

and the face of the weld is 90 degrees to the ground (perpendicular

to the line of travel.

Inductance:

A electrical “slowing down” of the changes in current, as if the

electrons were sluggish, by an electrical device (inductor).

Inert Gas:

A gas that will not chemically combine with any known element-

argon, helium, xenon, radon, neon, and krypton. Argon and helium

are used as shielding gases for welding because of this non-

reactivity.

Inverter:

A welding power source which increases the frequency of the

incoming primary power, usually AC and converts it to DC by means

of electronic components. This allows for a much smaller and lighter

unit with improved electrical characteristics for welding, including

faster response time and more control for wave-shaping and pulse

welding.

Kerf:

The space that is left in the base material after it has been cut with an

oxy-fuel or plasma cutting process.

Lap Joint:

A joint that is produced when two or more members of the weld

overlap one another.

Lift Arc:

An arc starting method built into a TIG power source to allow contact-

type starts. Although tungsten electrode contact is made to the work

piece, the reduced amperage of this circuit eliminates any tungsten

contamination. The Tungsten electrode is brought into contact with

the work piece and the arc is initiated upon lifting the Tungsten away.

Load Voltage:

The voltage measured between the output terminals of a welding

machine while a welder is welding. It includes the actual arc welding

voltage, as well as any voltage drop through connections and weld

cables.

Microprocessor:

One or more integrated circuits that can be programmed with stored

instructions to perform a variety of functions.

Nonferrous:

A metal that contains no iron, e.g. aluminum, copper, bronze, brass,

tin, lead, gold, silver, etc.

Open Circuit Voltage (OCV):

The voltage present between the output terminals of a welding

machine while the welder is not welding and no current is flowing in

the circuit because the circuit is open. The voltage is impressed

upon the circuit, however, so that when the circuit is completed, the

current will flow immediately.

Output Control:

An electrical switch that is used to energise/de-energise output

terminals of a welding machine.

Overhead Position:

Welding joint position where the weld joint is above the operator and

the joint face is substantially facing the down.

Parameters:

The welding settings on a welding machine such as voltage and

amperage, normally read on a voltmeter and an ammeter. It may also

include things as travel speed, electrode size, torch angle, electrode

extension, as well as weld joint position and preparation.

Pass:

The progression of welding along a weld joint as the weld bead is

laid down.

Porosity:

Voids or holes in a weld bead formed by entrapment of gas and

impurities.

Preheat:

In oxy-fuel cutting, bringing the base material to kindling temperature

before introducing the cutting oxygen stream.

In arc welding the work piece can be manually pre-heated to

eliminate residual stresses from building up due to the rapid

temperature input of the welding process.

Pulse Welding:

Varying the parameters of a welding process (peak current,

background current, time, etc) in a controlled way to limit heat input

into the base material.

Reverse Flow:

The flow of gases in torch equipment from the high-pressure side to

the low-pressure side, due to a blocked tip, excessive pressures, or

lack of pressure on one side. This results in a dangerous mixture of

gases within the torch equipment that may result in a flashback. Can

be prevented with the use of reverse-flow check valves.

Reverse Polarity:

See Direct Current Electrode Negative (DCEN).

Rheostat:

A variable resistor to electrically control welding machine output.

Root Gap:

The opening between the two sides of a joint to be welded.

Semi-automatic:

Term used for MIG welding when it is done without automation, i.e. is

done manually by a welder manipulating the MIG gun.

Short Circuit Welding:

In MIG welding, a lower voltage process where the filler wire is

transferred by actually touching and “short-circuiting” on the work

piece many times a second, each time welding a small quantity of

filler material onto the base material.

Slag:

In oxy-fuel cutting, the molten material that is removed from the cut. In

welding, the non-metallic material that floats to the top of the weld

puddle.

Soldering:

A joining process where the filler metal melts at a temperature below

850 degrees F, and below the melting temperature of the base

material.

Spatter:

The metal particles that are expelled during the welding process and

do not become part of the weld bead.

Spray Welding:

In MIG welding, a higher voltage process where the filler wire is

actually vaporized and transferred across the arc gap as tiny particles

to the weld bead.

Straight Polarity:

See Direct Current Electrode Positive (DCEP).

Stringer Bead:

A weld bead made without any weaving motion to increase the width.

Tack Weld:

A short weld made to hold weld pieces in proper alignment until the

final weld is made.

Tensile Strength:

The maximum load a material can endure per cross-sectional area

before failing, measured in kg per square cm.

Underbead Cracking:

A crack in the heat-affected zone adjacent to a weld that doesn't

extend into the weld itself

Undercut:

A groove melted into the base material adjacent to the toe or root of

the weld that is unfilled with weld material.

Vertical Position:

The welding position where the weld axis is essentially vertical, i.e.

perpendicular to the ground.

Weaving:

A welding technique where the bead is widened by depositing the

weld metal in an oscillating motion.

Welding:

A joining process where the base materials are melted and coalesced

together into one piece, with or without the addition of like filler

material.
