OF A SODIUMHYDROXIDE

THERMALENERGYSTORAGEMODULE

Summary:

As part of the Departmentof Energy'sThermal EnergyStorageProgram,the NASA Lewis ResearchCenter was given the primaryresponsibilityforthe developmentof high temperature(>250oc) sensibleand latent heatstoragetechnology. One aspectof this effort is the engineeringevaluationof storageprototypesfor assessingthe developmentstatusoflatent heat storagemedia. Sodium hydroxideis a potentialcandidatefor near-term(priorto 1985) storagesystemsin solar thermal andutility applicationsectors. This report describesthe testingand the•

evaluationof a prototypesodiumhydroxidestoragemodule developedbyComstock and Wescott,Inc. This module, designatedas a ThermbankElectricWater Heater (TEWH),stores off-peakelectrical energy as heatfor later conversionto domestichot water needs.

Testsresultsshowthata turn-aroundefficiencyof 88% (theratioofthethermalenergyoutputto the electricalenergyinput)couldbeachievedwiththisthermalstoragemodulefor deliveryof 71ocwaterat a rateof 281/min. Somesystemdegradationwas notedafter3600hoursof operation.Inadequatesealingof the storagetankpermittedthe liquefiedsodiumhydroxidemixtureto leakinternally.The sodiumhydroxidecorrodedinstrumentationand causeda malfunctionof the heatexchangesubsystem.Thisprototypemodulehasbeenrepairedandinstalledas an auxiliaryheatingsystemin an adjacentmaintenancebuilding.

II. INTRODUCTION

There are major incentivesfor developingefficientand economicalenergy storagesystems. Energy storagemay provide economicbenefitsthroughimprovedutilizationof capitalintensiveenergyconversionanddeliverysystems,efficientutilizationof intermittentenergy sourceswhere availabilitydoes not alwayscoincidewith the demand of energy,conservationof criticalfuel reserves,and environmentalbenefits.Energymay be stored in many ways. Thermalenergy storagewarrantsparticularattentionbecausea large portionof our nations'energy isproduced,transferred,and utilizedas heat. The DOE Divisionof EnergyStorageSystems is responsiblefor formulatingand managing researchanddevelopmentin energy storagetechnology. Projectmanagementresponsibilityfor part of the Thermal EnergyStorage (TES) programwas

assigned to the Lewis Research Center for the development of hightemperature storage technology. Lewis has identified sodium hydroxideas a potential candidate medium for phase change TES systems.

The first application for TES using anhydrous sodium hydroxide wasproposed in 1958 by Comstock and Wescott for domestic space heating inconjunction with heat pumps. Off-peak electric energy was to be used tocharge TES units which assisted heat pumps during periods of highheating requirements. Sponsored by the Edison Electric Institute, andthe Philadelphia Electric Companyof Philadelphia, Pennsylvania, thisdevelopment was carried through a successful field test from 1962-1964.This effort was then discontinued because the anticipated large scaleuse of heat pumps did not materialize.

From 1964 to 1969 a cooperative development effort between Comstock andWescott and Hooker Chemical and Plastics Corporation produced a thermalstorage water heater module (Thermbank Electric Water Heater) which wasdesigned to provide hot water for all-electric buildings. This moduleutilized Thermkeep, a mixture of approximately 92% NaOHand 7% NaNO3plus a small percentage of corrosion inhibitors. Five Thermbank moduleswere successfully carried through a one-year field test in a cooperativeprogram with the Hydro Electric Power Commission of Ontario, Canada.NASALewis Research Center purchased a modified storage module, as shownin figure I, under Contract NAS3-20240 for engineering evaluation ofthis sodium hydroxide, phase-change thermal storage concept. Thisreport describes the configuration of the thermal storage module(Section III), the test hardware (Section IV), test results (Section V),and operational problem areas (Section VI).

III. DESCRIPTIONOF THERMBANKELECTRICWATERHEATER(TEWH)MODI (SNO01)

The storage module commonly known as a Thermbank Electric Water Heater(TEWH)consists of four basic subsystems: Thermkeep storage subsystem,hot water subsystem, heat transfer subsystem, and the electricalsubsystem. Figure 2 shows schematically how these four subsystems formthe total TEWHsystem. The operation of the TEWHconsists of convertingelectrical energy to heat and storing the heat in the Thermkeepsubsystem from 293oc to 454oc. Pumps are used to circulate waterthrough a closed loop heat transfer system, converting the water tosteam in the Thermkeep subsystem and condensing the steam in the hotwater subsystem. The temperature of the water in the hot watersubsystem is controlled by this circulation system. Each subsystem isdescribed as follows in detail:

Thermkeep Storage Subsystem (see Figures 1 and 2)

The storage subsystem is essentially an insulated mild steelvessel containing 680 kg of Thermkeep, heaters, steam generator,temperature sensors, and supporting structure. Around the vessel

is placed high temperaturemineralwool insulationwhich is thenenclosedby a sheet metal shroud. Heat inputto the storagemediais suppliedby primaryand secondaryelectricheaters. Theprimaryheatersare three spiralwound,flat heaterslocatednearthe bottom of the tank, locatedconcentricallyabove each other.Secondaryhairpin-shapedheaters,called leg heaters,extend downto the main heatersand providea path for the liquidThermkeeptoexpand until the entiremass is melted. The storagecontainerisunpressurizedand ventedwith a breathertube at the centerof thetop cover.

Hot Water Subsystem(see Figures l, 2 and 3)

The hot water subsystemis an insulatedsteel vessel containing189 litersof water used for domesticpurposes. Associatedwiththe tank are a steam condenser,a thermalprobe, and a magnesiumanode. The magnesiumanode is installedto inhibitcorrosionofthe steel which is exposedto the water insidethe tank. The tankis glass-linedbut areas near plumbingconnections,etc. are notcoated and may be subjectto corrosion.

Heat TransferSubsystem(see Figures l, 2 and 3)

At the base of the storagemodule is the heat transfersubsystemthat circulateswater. The heat transfersubsystemconsistsmainly of two pumps, a reservoir,a steam generatorand acondenser. A small capacitywater reservoircontainsthe waterwhich is pumpedthroughthe steam generatingtubes locatedin thestoragesectionand throughthe condenserlocatedin the hot watersection. The two pumps are small piston pumps with a combineddeliveryof 1.7 I/min.. It is this flow which limits the peakdeliveryrate at 454oc outletto about 88 kW. The pumps deliverwater directlyto the thermal storageunit. They are drivenatlow speed through a system of belts and pulleysby a 186 wattelectricmotor. The water in the reservoiris maintainedat71oc to inhibitthermalshock when the water enters the storagesectionthroughthe two water lines at the bottomwhich connectsto the steam generator.

The steam generatoris composedof two concentric,helicalcoilsof steel tubing in which water is boiled and superheatedfor

• transferto the water tank. Each coil is fed by a separatepumpfrom the reservoir. The steam exits via the two outlet pipes atthe top of the storageunit and enters the top of the hot watersectionwhere the two steam lines form a single line. The steamis condensedin the hot water sectionand the condensatereturnedto the water reservoirtank.

Electrical Subsystem (see Figure 4)

The electrical subsystem consists of two independent heatingcircuits; main and "leg" heaters. The leg heaters are used onlyduring start-up to provide a thermal expansion path. The controlsfor the main heaters and hot water tank are located in a cabinetin front of the water tank. The controls for input to the mainheaters are solid state design and use a thermcouple as thesensing element. This element is located in a well extending upfrom the bottom of the tank. Electronic signals from the sensingelement are fed to a proportional controller that provides asignal to the three-phase power controller that manages the powerto the main heaters. The maximumpower of the main (primary)heaters is 30 kW.

The sensing element for the leg heater controller is located in awell 58.4 cm from the top of the tank. At a temperature of343°C, the controller signals the leg heaters off. A secondcontrol function is related to over-temperature protection. At482°C, the entire TEWHis de-energized. A backup protectivesystem also de-energizes the main heaters when current to the legheaters is less than normal.

The water temperature controller may be set over a range oftemperatures depending on the end use of the water. When thewater temperature does not match the control set-point, heat istransferred from storage to the facility water. The controlleralso provides a second function of ensuring the facility waterdoes not exceed the desired temperature by 22oc. The water inthe heat transfer reservoir is maintained at 71oc by means of a500 watt cartridge heater and controller.

IV. TEST CONFIGURATION

After functionaltests at the contractors'facility,the ThermbankElectricWater Heater (TEWH)was installedat the NASA LewisResearchCenter. Domesticwater and three phase power wereconnectedto the TEWH as shown in Figure 3. The pressureregulatorshown in Figure 3 was required in order to reduce thepressure surges caused by water supply demandsplaced on thesystem by other facilities.

The alarm systemof the data recordingmodule was used toautomaticallycycle the TEWH from the dischargeto the chargemode. Chargingwas initiatedat 293oc. For the dischargeconditionbeginningat 454oc, the heaterswere turned off anddomesticwater was circulatedthroughthe hot water subsystem.This automaticcycle controlwas used only for tests where theTEWH was operatedfor long periodsof unattendedoperations.

Data channel and corresponding parameters are listed in Table I. Thelocations of sensors are shown in Figure 3. A wattmeter was used tomeasure the power to the leg heaters, main heaters and the heater in theheat transfer reservoir. Power to the recirculating pumps andelectronic control devices was not measured as part of the total powerinput to the TEWH.

V. RESULTS

After the TEWHwas installed, the Thermkeep was heated to 454oc, and acheck-out test was performed to determine the integrity of the safetycontrols on the TEWH. The Thermkeep was allowed to cool to lO0OCbefore reheating to 454oc for the initial discharge test. Atemperature-time profile is presented in Figure 5 showing thetemperatures at various locations during the initial heating cycle fromlO0OCto 454oc: Results from the following test series aresummarized and compared with the module specifications in Table II.

ENERGYDISCHARGETEST

An energy discharge test was performed to determine the maximumenergyrate available to the facility water system and the time period the TEWHcould maintain this energy discharge rate. The TEWHwas allowed tothermally stabilize at the 454oc value for several hours while thepower remained on the main electric heaters during this stabilizationperiod. With the hot water temperature control set at 71oc, the TEWHmodule was discharged at a facility water flow rate of 28 I/min. anddata recorded every 3 minutes. Figures 6 and 7 show curves of theenergy transfer rate versus time and versus total energy extracted.

TIME TO HEATHOTWATERSYSTEM

The time required for the TEWHto furnish the potential user with hotwater is important• A test was conducted to determine the time requiredto heat 189 liters from 19oc to 71oc with a Thermkeep startingtemperature of 468oc. The heat input to the water was calculated tobe between 11.45 and 12.16 kW depending on the ability of the hot watertemperature controller to turn the pumps off at the same temperature setpoint of 71oc. The recovery time was approximately 8-9 minutes.

STATIC HEATLOSSTEST

• To obtain information on the cool down of the Thermkeep and the qualityof the insulation, power to the unit was turned off after the Thermkeepwas heated to 465oc. The TEWHwas allowed to be in a static state fora period of 236 hours. A resulting temperature-time curve is presentedin Figure 8. Using the enthalpy versus temperature curve in Figure 9and assuming the entire 682 kg of Thermkeep followed the temperatureprofile of Figure 8, the energy loss versus time was calculated and isshown in Figure I0.

DISCHARGEANDCHARGECYCLETEST

Cycle tests were performed on the TEWHto determine a discharge/chargeenergy efficiency. Using the contact closures located on the datasystem to switch the TEWHfrom the discharge to the charge mode, theTEWHwas cycled 31 times. A typical discharge and charge cycle is shownin Figure II. All the temperatures were not plotted for clarityreasons. Typical values for the electrical energy input and thermaloutput for a cycle were 189 kwe-hr and 166 kwt-hr; using thesevalues cyclic efficiency Cthermal output/electrical input) was 88%.

DISCHARGETEST AT VARIOUSWATERFLOWRATES

To determine a performance map of the TEWHfor different applications,the TEWHwas discharged at various flow rates. The temperaturedifference (_T) between inlet and outlet of the hot water sectionversus time is shown in Figure 12. ThefT variation at the 7.57 I/min.and 3.79 I/min. flow rates was caused by the water temperaturecontroller cycling the two heat transfer pumps on and off while thepumps remained on for the higher flow rates. It was also noted thatcontinuous pumping tended to decrease the variations of the outlet watertemperature. The maximumthermal output for these tests was found to belimited by the heat transfer system and was calculated to be 89.6 KW.

VI. OPERATIONALPROBLEMAREAS

During the 3600 hours of operation, the following problem areas in theprototype equipment were noted:

Controls and Heater (2800 hours)

The main heater, consisting of three elements, is normallyelectrically insulated from ground; however, one element failedby shorting to ground. This failure caused the controller tooverride electrically the set point and power was maintained tothe module. Whenthe Thermkeep reached the overtemperaturelimit, a second controller deactivated the entire TEWH. Aninvestigation of the circuitry confirmed that the controllerwould maintain the power supply if only one phase was grounded.

A potential solution was to replace the proportional controllerwith a contactor-type, on-off controller which is not sensitiveto ground faults. This is a viable solution only is thetemperature overshoot of the heat storage medium is acceptable.The temperature overshoot of the Thermkeep was investigated andfound to be within 1 to 2% of the temperature set point on thecontroller; well within acceptable limits. Therefore, the lessexpensive on-off controller was installed and testing continued,using two of the three main heating elements, for an additional800 hours.

Based on the above, it was determined that the TEWHcan besuccessfully operated with an "on-off" contactor switch ratherthan the proportional type without any degradation inperformance. In addition, since it was physically impossible toreplace the grounded heater element, it is strongly recommendedthat future electrically heated storage modules be designed withexternally installed heater elements.

Heat Transfer System and Storage Section

The test series was terminated after 3600 hours of operation whena crack (see Figure 13) developed in one of the steam exit linesof the heat transfer system. This resulted in the loss of theentire water inventory in the heat transfer loop. The crack,located on the backside of a welded penetration, may have beeninitiated by thermal cycling. This failure mechanism could notbe verified; however, thermal expansion is a known problem areaat the inlet side of the storage tank.

During the analysis of the heat transfer system failure, it wasdiscovered that at sometime during the test series, the Thermkeepstorage media leaked past the upper flange seal. This seal ismade of monel to eliminate migration (creeping) of theThermkeep. This seal failure was further compounded by theimproper installation of the flange. Only 6 of the 24 bolts wereinstalled properly during manufacturing. Damageto externalcomponents by the storage media included: the electrical powerleads, thermocouples, high temperature limit sensor, and theinsulating blocks around the terminals to the heaters.

Based on the above failures, it is recommended that containmentvessels for these media be of an "all welded" type construction.In addition, all critical control sensors, should be protectedfrom the salt or made from compatible materials. To avoid acomplete loss of water inventory in the heat transfer system itis recommended that a "low level fluid sensor" be incorporated aspart of the TEWHcontrol system. This protection must beincorporated to prevent damage to the circulating pumps when theTEWHis operated unattended.

CONCLUDINGREMARKS

• This sodium hydroxide thermal storage module was operated for 3600 hoursand the performance was equal to or exceeded the original specificationsdemonstrating that phase change thermal energy storage units aretechnically feasible for commercial and domestic applications. However,malfunctions were encountered with the Thermkeep storage and electricalcontrol sections. All of the malfunctions that were discovered appearto be correctable by changes in the fabrication process, in the controlcomponents, and in the control logic.

The followingchanges are recommendedfor modificationto similarorfuture storagemodules: l) the Thermkeepstoragesectionshould bere-designedto allow replacementof the heaterelements,2) the saltcontainmentvessel should be of welded constructionand boltedtypeconnectionseliminated,3) the 3 phase proportionalcontrollershould bereplacedwith a controllerwhich does not exhibitthe groundingcontrolproblem,4) all criticalcontrolcomponentsshouldbe compatiblewiththe storagemedia or protectedfrom the potentiallycorrosiveenvironment.

16. Abstract

As part of the Department of Energy's Thermal Energy Storage Program, the NASA Lewis

Research Center performed an engineering evaluation of storage prototypes to assess the

development status of latent heat storage media. This report describes the testing and the

evaluation of a prototype sodium hydroxide module developed by Comstock and Wescott, Inc.

This module stored off-peak electrical energy as heat for later conversion to domestic hotwater needs.
