1 Introduction:
As a part of the SSFA for project awarded by the UNEP DTE IETC, under Output “X”, the
BIMTECH team was to demonstrate one of the identified technologies in an organization and
prepare a case study on the same.
The team has been exploring many avenues to speak to various users of energy and to
convince them to adopt the technologies as are available for using WAB as raw material and
generate either heat energy or generate electricity. Most of them had expressed their concerns
about the tar in the gas if they adopt gasifier for electricity generation and if the briquetting
route is adopted, the high initial investment cost was the concern.
At this stage, during the period of January 2013, M/s Starlit Power Systems Ltd., with their
plant located at Sohna Indri Road, Haryana came forward and readily agreed to adopt a WAB
gasifier technology. Upon inquiry with the BIMTECH team, the team recommended a set of
names of the manufacturers of gasifiers. M/s Starlit Power Systems Ltd. selected M/s
Chandarpur industries Ltd. as the technology providers.
This output covers the case study of M/s Starlit Power Systems Ltd., with their plant located
at Sohna Indri Road, Village Atta, Distt. Mewat, Haryana - 122 103 and with their Corporate
Office in New Delhi.
2 Background:
The BIMTECH team had conducted a two days workshop on “Technologies for converting
waste agricultural biomass to energy” on 25th and 26th February 2013
The workshop was attended by a large number of representatives from various manufacturers
of the system and experts working in the field of WAB to energy. A list of the participants is
provided in Annexure-1 of this report.
As a part of the project, BIMTECH was in a dialogue with the prospective user industry for a
demonstration of an appropriate technology for WAB2E. Many industries have been
showing their initial interest in adopting a WAB2E technology. One of the industries, viz:
M/s Starlit Power Systems have been showing their serious expression of interest. The
BIMTECH team had shared information about various technologies for WAB2E and also a
long list of technology providers was given to them. After a series of dialogue between the

representatives of the two sides, M/s Starlit finally decided to install a briquetting machine
and a gasifier of suitable specification in their plant for their electrical and thermal energy
needs.
In the original phase, it was expected to be used in a dual fuel mode to run the Diesel
Generator (DG) set and also use the outgoing flue gases, both from the stack and so also the
DG exhaust as a primary source of thermal energy required for melting and refining crude
Lead. The details of the case are provided in the following pages.
This report contains Case Study on implemented project at M/s Starlit Power Systems Ltd.,
with their plant located at Sohna Indri Road, Haryana, India.

3.2 Profile of the company: Starlit Power Systems Ltd. (www.starlitlead.com) is the flagship company of Starlit Group
(www.starlitgroup.net) having focus on manufacturing, trade, import & export of Lead based
products such as Refined Lead with minimum 99.97 % purity, Lead Alloys with Calcium,
Antimony, Selenium, Tin and Grey Oxide and Red lead. The annual capacity of the plant is
12,000MT with an equivalent 12,000 -15,000 MT of smelting capacity. Starlit also recycles
old lead acid batteries, lead scrap in environmentally sound manner using most accepted
technology worldwide. The plant is equipped with modern machinery and state-of-the-art
Pollution Control equipment. The plant has a complete in-house testing laboratory including
Spectrometer.

3.2.2 Products1. Remelted Lead The smelting process adopted produces soft & hard lead.
2. Refined Lead
(99.97%)
The refining process adopted produces Refined Lead Ingots with a
minimum purity level of 99.975 % by weight but achieves purity level of
99.98% in most cases.

Red Lead Oxide is manufactured from Lead Sub-Oxide/Grey Oxide
which is manufactured from above process refined lead with minimum
99.97 % purity.
5. Lead Alloys Lead - Calcium Alloy, Antimony Alloy, Antimony-Selenium Alloy
All products are produced adhering to the highest norms of safety. SPSL
has the wherewithal to produce customized Lead Alloys as may be
required for specialized applications.
3.2.3 Quality management:
SPSL works on streamlined processes and principles and is an ISO 9001:2008 & ISO
14000:2004 certified company. Necessary quality measures are maintained right from the
procurement of raw material as well as for selection of sourcing of the said raw material.
In order to meet customers’ requirement, the following quality checks are conducted at
different stages of production in accordance with Total Quality & Safety Management
Program.
3.2.3.1 Raw material testing : The raw material is lead ingots which are commercially available in the market. The material
is procured from reliable and registered vendors who have been thoroughly audited
technically & commercially. The inward material is tested for undesirable impurities through
spectrometer. The laboratory has an in-house optical emission spectrometer of
“SPECTROLAB” make Model LAB M-10.
3.2.3.2 Work In Process (WIP) testing : The stage wise in-process material are Pure Lead Balls which are used for making Lead Sub
Oxides. Pure Lead balls are tested for purity level. The accepted purity level is in the range of
99.97 to 99.99 %.
3.2.3.3 Final product testing : The final products are Lead alloys such as Lead Antimony, Lead Selenium and Lead Calcium
(as per the desired Specifications of specific clients), Pure Lead (in the form of ingots) and
Lead Sub Oxide powder (LSO powder). Standard reference samples as supplied by MBH,
UK are used for cross reference of analytical result. LSO is tested for quality parameters
trough Physico–Chemical analysis for Free Lead, Lead Monoxide, Water absorption, Acid

absorption, Retention on 240 & 325 mesh and Apparent Density (AD) using Scott
Volumeter.
3.2.4 Safety management program3.2.4.1 Safety First philosophy: In order to ensure safety against all possible types of hazards to workers and employees,
especially the fire hazards in the production/plant area, following provisions have been made:
Under ground water tank of 1,00,000 liters and overhead tanks of 10,000 liters have
been provided in the plant area
Water tanks are connected with 20 hp main pump & 7.5 hp jockey pump and all the
pumps are connected with main power & DG set
2 way fire brigade outlet is provided
3 nos. weather proof hose boxes have been installed.
16 nos. ABC type fire extinguishers of 5 kg capacity (ISI Marked) have been
provided
4 nos. CO2 type fire extinguishers of 4.5 kg capacity (ISI Marked) have been
provided.
Sand buckets have been provided at critical locations such as DG Set & Transformer
area
3.2.4.3 Electrical & Thermal Safety : All the electrical appliance and motors have appropriate earthing connection to avoid any
electrical shock hazards
Wiring has been done with ISI marked cables/wires
All motors have starters with appropriate electrical insulation and shock proof switches &
buttons have been installed.
Emergency lightings have been provided in all working areas though UPS/Inverter
Street lights have been provided to illuminate the entire street/internal roads
Workers are provided with heat and electrically insulated shock resistant hand gloves
Appropriate safety signages have been provided at critical locations for creating awareness
among workers
3.2.4.4 Mechanical Safety : All the machines have been installed at strong foundations to avoid vibrations

Workers have been provided with Protective equipment such as industrial safety shoes, mask
& helmets

3.2.5 Management teamThe company is managed by a three member strong team of technologists and entrepreneurs.
Mr. Sachin Shridhar, Director
Mr. Shridhar is the founder & Managing Director of Starlit Group. He worked with
Government of India for 12 Years after which he decided to take a plunge in the rough and
tumble of Entrepreneurship.
He set up the Company and built a business of Real Estate and Infrastructure Advisory. Over
time he cemented his relations with his Principals, most of whom insisted on an extended role
and more hands-on involvement of STARLIT in their projects. He also founded the first non-
profit Private Engineering College Institute of Engineering and Emerging Technologies
(IEET) in Himachal and remained its Chairman during the first three years of its functioning.
Mr. Surinder Pal, Director
Mr. Pal served in Municipal Corporation of Delhi (MCD) for 20 years before following his
pursuit to doing something more meaningful where he would get greater autonomy; he quit
and joined as Technical Head of Starlit. In MCD, as a more technically accomplished face of
it he was instrumental in design and successful implementation of privatization of waste
management in the city. He made huge contribution to the Projects of Multilevel Car Parking
and City Development Plan. He has vast techno-commercial experience in the field of
Infrastructure i.e., Roads, Drainage, Town Planning, Solid Waste Management and the
Municipal Functions of the basic nature.
Mr. Yogesh Gupta, Director & CEO
Mr. Yogesh Gupta is Head of Manufacturing and Recycling Plants. He has extensive
experience of more than 15 years in Waste Management Projects. He has previously worked

as Head of E-Waste Vertical /CEO of M/s Ramky Cimelia E-Waste Management Limited.
He had also worked as Deputy Director – Environmental Engineering Division of the
prestigious National Productivity Council (under the Ministry of Commerce and Industry,
Government of India) for 12 years. Mr Yogesh has Masters Degree in Environmental
Engineering and Bachelors Degree in Civil Engineering. He has an indepth exposure to
International practices in waste management as he has participated in various Conferences &
Training Programs on Municipal & Hazardous Waste in USA, South Korea, Germany &
Switzerland.
3.2.6 Clients:The company has an impressive list of domestic and international customers. A few of them
are;

4 Lead Battery recycling plant. The proposed Lead Acid Battery recycling plant is based on the process that can separate the
Lead from lead battery. The final output product of this process is lead powder without any
plastic inside, Pb-Sb alloy from grid, Ebonite from separator, PP from case etc.
This battery recycling plant from input of waste battery to recycled Lead powder (PbO), Pb-
Sb Alloy, PP, consists of 4 modules:
a) Breaking unit
b) Separation unit
c) Desulfurization unit, and
d) Effluent treatment system.

5 The present scenario:
While the entire project encompasses the procurement, breaking and recycling of various
battery parts, the company has started with the intermediate process of refining and marketing
of Lead and various oxides and alloys of lead.
In due course of time, the company has planned to integrate the processes in the forward and
backward channels, viz: in forward integration, the company will be manufacturing new
batteries and in the backward integration the company will be procuring old/used batteries
and recycling them, almost 100%.

5.2 Forward and Backward integration plans:5.2.1 Present Plant and machinery:The company has the following equipment installed in their works.

At present stage, the company has started operations in the area of buying crude/raw Lead,
refining it and producing various oxides and alloys of Lead. At a subsequent stage in very
near future, the company has plans in place to extend the operations in both, the forward and
the backward integration. In the forward integration plan, the company has planned to make
complete new batteries for automotive sector. In the backward integration stage, the company
has planned to buy old and used batteries, disintegrate them in to different basic components
like the battery body, acid, lead plates and plastics. These ingredients are planned totally to be
recycled in the plant so as to make the recycled material totally usable for manufacturing new
batteries.
6 Process Energy requirement:The entire range of operations in the plant demand two forms of energy, viz: (i) The
electricity and (ii) thermal energy for various melting, refining and processes like oxidation
and reduction operations.
6.1 Estimating the energy requirements of the plant:
The plant has a set of four heat consuming equipment viz: i- the melting and refining furnace,
ii- the oxidation furnace and iii- the reduction rotary kiln.

*** Through discussions, it was established that the plant would be needing heat energy
only in any two of the processes at a givn point of time. The combinations could be
either A and B, or C and D
With the above considerations, it was decided to provide a gasifier system which can produce
electricity in a dual fuel mode and also provide the needed thermal energy for the processes.
This was planned to be a co-generation system.
Accordingly, it was decided that a 540 KWt equivalent of gasifier system (with an
approximately 180 Kgs. of biomass consumption per hour) may be installed. The company
was advised that there were a large number of suppliers to provide the needed equipment.
After a series of meetings and visits by various suppliers, the company decided to place it’s
supply order on M/s Chandarpur Works, Yamunanagar, Haryana.
The entire gasifier system was supplied and commissioned in the month of March/April
2013.
6.2 The operating constraints and issues:
While the gasifier was commissioned and operationalised with the dual fuel mode diesel
generator system, the initial one month of time was spent in trying to sort out the teething
troubles, primarily of a stabilized electricity generation capacity and that of the tar removal.
As has been the experience in the past, the generator set could not be operated for longer
durations and had to be very frequently stopped for cleaning the head and the manifolds. The
DG Set was also getting heated even at 60 % of electrical load. The company took the hard
and painful decision of discontinuing with the power generation options, but decided to
continue with the thermal energy generation route.
While waiting for the supply of an appropriate briquetting plant, the company has started
using waste woody biomass with shrubs trunks and plant stem bio products.
It may be noted that the smelting is a reduction process where Oxygen in the product is taken
out by burning carbon in an oxygen starved reducing atmosphere.
The company had been buying raw charcoal from the open market at an average price of Rs.
18,000 per metric tone. It was explained to the management that the char produced during the
gasification process can be used for the purpose. In a typical biomass or wood chips based

gasification, the production of the char is of the order of about 30% by weight of the biomass
input or input.
Based upon what has been estimated earlier in the report, the company can generate about 40
Metric Tonnes of the char annually (based on an average 80% capacity utilization), which
would be equivalent of about Rs. 720,000 per year. This would emerge as an added bonus
from the technology choice.
6.2 Potential for savings in HSD at national level:
6.2.1 Lead Industry in India1
Lead is a bluish grey, heavy metal and has excellent resistance to environmental corrosion.
Because of it’s malleability, the metal needs toughening by adding small amounts of
antimony or other metals as alloying agents. Lead, in it’s natural form, is normally associated
with other minerals viz: Zinc, Silver and Copper. Fractions of some other elements like Gold
are also found in some deposits of lead ore. The primary lead ore is concentrated and smelted
in blast furnace with additions of Limestone and Coke for reduction. Lead has become one of
the most useful commodities in present times, primarily due to the large scale production of
various lead based products, mainly the automobile batteries.
The use of lead has increased to the tune of about 4 million tons per year worldwide. Almost
half of this i.e. nearly 2 million tons per year is produced in Asia alone.
Production of secondary lead through recycling route is widely practiced across the world
and it is estimated that about 50 to 60 percent of worldwide lead is coming through this route.
It is one of the most sustainable and recyclable commodities. The lead production process
consumes less energy as compared to the production of any other metal. It can be recycled
indefinitely, without loss of its physical or chemical properties.
6.2.2 Demand and SupplyIn 2012, the global lead mine production increased by 11.5%, over that of 2011. Global
refined lead production increased by 0.22% from 10.594 million metric tonnes (MMT) in
2011 to 10.617 MMT in 2012. As compared to this, in 2012, refined lead production in India
was around 169,300 MT2, just ablout 1.5% of global production. The main producers of lead
in India are Hindustan Zinc Limited (HZL) and Indian Lead Limited (ILL).

India had an increase in production of about 8.9% from 2011 to 2012, while the increase in
consumption was estimated to be about 15.6%
6.2.3 Lead-usage for different purposes: 2 The following table provides a bird’s eye view of different applications or uses of lead. It is
quite clear that the batteries sector takes the lion’s share. Considering the applications of
batteries in various spheres of economic activity, it offers easy collection of spent batteries
and thus easy recycling. The following Table 6.2.3 provides a bird’s eye view of the share of
consumption of lead by different sectors.

It is the electrochemical properties of lead that enable it’s use in storage batteries in all motor
vehicles, and for back-up power supplies for house hold inverters, solar energy and UPS
systems.
Compounds of lead are brightly coloured lead oxides, leaded glasses and leaded glazes for
ceramics are some typical applications. China, Australia, USA, Peru, Canada and Mexico are
some of the main producers of lead mineral. It is reported that these six countries produce
about 75% of world output.
All industrialized nations use lead. The USA is by far the greatest consumer most of it being
used for batteries. Other major consumers are China, UK, Germany, Japan, Republic of
Korea France and Italy. Spain, Mexico and Brazil are known to be using comparatively lesser
quantities.
In the recycling sector, about 90% of the lead scrap comes from the battery industry. A
sudden growth in the automobile sector plus the boom in the information technology, TV and
computer display monitors and telecom sector have been pushing the demand for lead-acid
batteries. Lead, being a material which renders it for easy recycling and can be remelted any
number of times. With appropriate technology and processes to remove impurities during

recycling, the recycled secondary lead is as good as the primary lead produced from virgin
ore.
6.2.4 Lead recyclers in India3
Worldwide, around 3 million tons of lead is produced from secondary sources each year, by
recycling scrap lead products such as sheet, pipe and batteries. In fact in the western world
today, more lead is produced through recycling than by mining. About three fourths of the
total lead is used by products which enable recycling. This is why lead has the highest
recycling rate of all the common non-ferrous metals.
India’s primary demand is for the battery industries. This demand is estimated to be growing
at the rate of 6-7%/Year and is expected to continue to further grow in the future. India’s
present annual demand for lead is about 170,000 Kgs. This demand is being met through
mining of primary lead ore and recycling used lead. Considering that about 50% of lead
comes through the recycling route in India, we have the potential of about 85,000 MT/Yr of
lead recycling being done in the country. At an average growth rate of demand of lead @ 7%
annually, the total recycled lead in 2020 is estimated to be of the order of about 150,000 MT.
A selected list of major recyclers of lead is provided in Annexure 6. From this list, it can be
observed that India has a lead recycling capacity of more tha 1 Million MT per annum, far
exceeding the projected demand for recycling lead.
7 Estimation of Fossil fuel savings and resultant GHG reduction:
The plant is designed for processing of 18,000 MT Lead per year.
The consumption of Diesel was estimated to be 20 Ltrs. Per hour for a total batch cycle time
of 22 Hrs. or say 440 Ltrs of HSD per batch of 18 Tonnes
OR say 440/18 = 24.44 Ltrs. HSD per Ton of Lead processed

7.1 GHG reduction:
7.1.1: At company levelIn terms of the GHG, this results in to reduction of about 1160 Tonnes of CO2.
The estimations have been made based on the reported figures of 3.15 kg CO2/ 1 kg HSD fuel
or 2.64 kg / 1 ltr HSD fuel4
7.1.2 At national level:Considering the annual recycled lead of the order of 85,000 MT , the projected GHG
reduction will be of the order of about 5,500 MT of CO2 at current level and will be of the
order of about 11,000 MT of CO2 by the year 2020.
7.2 Economics of adopting WAB2E technology:The company had invested a total of Rs. 3,936,420 (About US $ 80,000 @ Rs. 50 per USD
at that time)
The details of costs of the gasifier plant are provided in Annexure – 2.
From out of this, the company will be receiving a subsidy of about Rs. 364,000 from the
Ministry of New and Renewable Energy (MNRE) Government of India. The subsidy amount
has not yet been received and hence has not been considered for any economics calculations.

The net investment of the company can be considered to be Rs. 3,936,000
The monetary value of annual HSD requirement/consumption would have been = 440,000

&&: The estimates are based on the commercial offers made by three suppliers of
technologies for briquetting WAB. The highest of the variable costs have been considered for
the calculations, and the same have been further rounded off to the next level of Rs. 2.00 per
Kg. whereas the actual variable cost of electricity and total manpower is only about Rs. 1.50
per Kg. The consolidated figures of different suppliers are provided in Table 7.2.2 below
and the details of their commercial offers are provided in Annexures 3 through Annexure 5.

8.1 Features of the gasifier system The selected gasifier was of throat less design (having no cone). The reason for
selecting this design was due to the fact that in throated Gasifiers, the conical portion
of the throat needs to be replaced after every 300 - 500 hours, and so also the air
nozzles, thus increasing the maintenance costs & shut down times.
The gasifier has castable refractory lining of 350 mm thick. The material of the
refractory is White Heat K. The white heat K is most superior refractory castable, due
to which the gasifier does not require any replacement of refractory lining up to about
8000 working hrs., as compared to the other models which need such replacements at
a frequency of about 2,000 hrs.
The gasifier is positive pressure type. This ensures uniform air distribution and better
gasification. For this purpose, two separate blowers are provided, the Primary blower
and the Secondary blower.
The gasifier reactor temperature is maintained at more than 1000ºC. This is necessary
to crack most of the tar in the fuel, so that the syngas generated has minimum tar
which is subsequently reduced to under 10 mg/NM3 in the gas scrubbing and cleaning
sub system. For maintaining high temperature in the reactor, the inlet air from
outgoing gas is pre heated. This helps in increasing the thermal efficiency of Gasifier
on one side and reduction of the tar in to raw gas on the other. For the above purpose,
air pre heater, shell & tube type heat exchanger are provided.
The Rotary Grate of the gasifier is run by a totally enclosed double stage gear box.
The rotary grate is also made from SS - 310
All the parts exposed to high temperature hot gases are made from SS-304, such as
Drain Tub, Grate, Air Nozzles and Bottom portion of gasifier.
The variable speed drive (VSD) provided for grate & blower ensures high efficiency
even at lower loading/capacity utilization.
8.2 Technical specifications: The gasifier is designed to handle 180 Kgs. of Biomass per hour.
The max thermal output from biomass with a Calorific Value of 3,500 Kcals/kg is 4 .72 lacs
Kcal/hr.
The Gas Treatment plant has a total combined output of 450 NM3 /hour with calorific value
of more than1,050 kcal/NM3.

Synthesis gas is generated from the biomass as specified.
The gasifier is capable of replacing 45 liters of liquid fuels (HSD) per hour.
The gasifier has been designed to supply enough gas required by all the four furnaces all
together.
If the Rotary reduction furnace consuming about 30 Ltr. Of HSD per hour is not running
(which is normally the case), the gas can be used to run a diesel genset of 125 kva rating to
run in a dual fuel mode.
In the dual fuel mode, the quality of the gas ensures 60% replacement of HSD.

9 Process description of Gasifier in briefThe biomass is loaded to the skip bucket manually and is charged in the Gasifier every one
hour or as and when the biomass level goes low.
Controlled amount of air, as required for the gasification process, is sucked through the air
nozzles by a VFD driven blower. The Gasifier is fired through air nozzles that are provided in
the upper shell coil with the help of ignition torch.
Initially the produced gas is passed through flare outlet near the tar box where it is ignited at
test flare to check whether the gas quality is right for supplying to the burner or not. When
the gas is found ready, the gate valve near the tar box is opened and flare valve is closed.
After the Gasifier gas out let the gas passes through a hot air cyclone and then to ventury
scrubber where the gas is scrubbed and in the process also cooled to around 60 deg C. It
consists of a spray nozzle mechanism which washes the producer gas with a wide sprayed
water jet. Water is recycled from ventury pit to spray nozzle continuously.
After the ventury scrubber, the gas passes through blower and then to a tar box. A pressure
transmitter is mounted near the tar boxes, which will automatic control the gas pressure as per
burner requirement. The gas then enters to burner.
For ash removal, the grate is rotated automatically by a grate rotating motor through timer in
specific time intervals as per load and bed level variation. In wet ash discharge system the ash
is continuously discharged with the help of a mud pump and then goes to the circulating pond
passing through a mesh for screening out ash and char from water. Ash and char will collect
manually for further disposal.
A fountain type cooling tower is provided for cooling of scrubber water.
The gas flow and other controls are programmed in control panel with a range of instruments
measuring level, temperature, pressures of air and gas at different points of the Gasifier.
