Compressed Air Systems and Air
Air Preparation ProductsDryers
When air iscompressed,the water con-tent for agiven volumeof air increas-es. When theair flowsthrough thecompressedair line, watercondensateforms inside the pipeline. If not removed,this moisture can rust pipes, shorten com-ponent life, clog air lines and reduce airflow, which all contribute to costly down-time. Water will also cause imperfectionsin spray-painted surfaces and surfacecontamination in blow-off applications.Installing an dryer removes this watervapor before it condenses in the line or indownstream equipment.
Compressed Air Systems
An efficient compressed air system doesnot just happen – it is the product of goodplanning.
An efficient system ensures minimumpressure loss in the distribution networkand the removal of contaminants (water,compressor oil, dirt, rust, pipe scale andother foreign materials).
An efficient system results in lower costsper unit of compressed air, proper tooloperation, increased component life,increased flow capacity and the reductionof sludge and rust in the main and branchlines. The system layout shown on page 3is a typical installation. The location ofcomponents may vary with any installa-tion.
Compressed Air Preparation
Before compressed air can be used topower an air driven device, it must beproperly prepared. For example, it mustbe dried, cleaned, regulated to a pressurerequired to operate the device and, insome cases, lubricated to reduce frictionin the device.
Devices that prepare compressed air foruse in air-driven tools are often calledconditioners.
Filters
Contaminants from the atmosphere (dust,moisture, pollutants)are drawn into the airsystem at the compres-sor intake. Sludge, oiland foreign matter maybe added to the airsystem by the com-pressor itself. Suchcontaminated air caninterfere with the airdriven device operationand, in time, damage it.Compressed air filters, installed upstreamfrom the air driven device, remove thesecontaminants as well as most water con-densate from the flowing compressed air.
Some applications require extremelyclean air virtually free of oil aerosols,vapors, and hydrocarbons. Oil removal(coalescing) and oil vapor removal(adsorbing) filters are used in these appli-cations.
Regulators
Air driven devices are designed to work ata certain pressure.Most devices will oper-ate at pressures inexcess of that recom-mended. However,operating at higherpressures can causeexcess torque, forceand wear and canwaste compressed air.The best operation andlife of the device canbe obtained by using the correct pressurelevel. A regulator is used to reduce andmaintain the pressure at a level requiredby the device.
Filter/Regulators
A filter/regulator com-bines the functions ofa filter and a regulator,as described in theprevious paragraphs,into one compactspace- saving unit.
Lubricators
Most moving parts require some type oflubrication. The efficien-cy of cylinders, valvesand air motors can begreatly improved if theyare supplied with therequired lubrication.
Air driven devices canbe lubricated by usingan air line lubricator, adevice for adding lubri-cating oil in aerosolform into the com-pressed air line. The air passing throughthe lubricator transports the lubricant to airtools, cylinders or other air driven deviceswhere the lubricant is deposited on mov-ing and sliding surfaces to reduce frictionand wear.
Most lubricators have a proportional oildelivery feature which automatically pro-vides a nearly constant oil-to-air ratio overa wide range of air flows.

Filter Operation
General Purpose Filters
Remove liquids and solid particles down to 5 microns, depending on theselected filter element rating.
Use for most industrial applications, such as factory compressed air lines andmachinery, and as a prefilter for the Oil Removal (Coalescing) Filter.
Oil Removal (Coalescing) Filters
Remove submicron solid particles and oil aerosols down to 0.01 micron.Maximum remaining oil content of air leaving the filter is 0.01 ppm at 70°F(21°C) with an 10 ppm inlet concentration.
Use in industrial applications that require a very clean air supply virtually freefrom oil aerosols and as a prefilter for the Oil Vapor Removal (Adsorbing)Filter.
NOTE: For a maximum service life and efficiency, oil removal filters should beprotected upstream by a 5-micron general purpose filter.
Oil Vapor Removal (Adsorbing) Filters
Remove oil vapors. Maximum remaining oil content of air leaving the filter is0.003 ppm at 70°F (21°C) within rated conditions.
Use in industrial applications that demand instrument grade air.
NOTE: Vapor removal filters MUST be protected upstream by an oil removalfilter.
NOTE
These filters will remove most liq-uid and solid particles from thecompressed air. Water vapor,however, will pass through the fil-ters and could condense into liquidform downstream. Install an airdryer if water condensationwill have a detrimental effect onthe application.

Standard Service Life Indicator — Senses air pressure upstream and downstream from the filterelement. The indicator shows green when the pressure drop is below 5 psid. As pressure differen-
tial increases across the filter element with retention of solid particles, the indicator changes fromgreen to red. When the indicator shows more red than green, the pressure differential
is in excess of 10 psid and the element should be replaced.
Coalescing Element — Coalesces submicron oil aerosols into large, heavy drops that flowdownward through the element sidewall and drop to the bowl bottom. Also removes
submicron solid particles.
Manual or Automatic Drain — Dumps accumulated liquids.
Activated Carbon Cartridge Element — Acts as an adsorbent to remove oil vapors. Ultrahigh efficiency of the carbon element optimizes air velocity and contact time to reduce the
maximum oil content in the air leaving the filter to 0.003 ppm at 70°F (21°C).
Optional Service Life Indicator — Senses air pressure upstream and downstream from the filterelement. The indicator shows green when the pressure drop is below 5 psid. As pressure differen-

Louvers — Air entering the filter is guided into a swirling pattern by the louvers. Coarse solid particles and liquids are forced to the bowl wall by centrifugal force and drop to the bottom.
Filter Element — Removes most solid particles.
Baffle — Creates a quiet zone at the bowl bottom and prevents air turbulence from pickingup liquids and returning them to the air stream.
Manual or Automatic Drain — Dumps accumulated liquids.

Regulator Operation
Operation of a T ypical Regulator
Outlet pressure is controlled by the adjusting knob. Clockwise rotationincreases and counterclockwise rotation decreases the outlet pressure setting.When the knob is rotated fully counterclockwise, no force is applied to theregulation spring, and the valve is held closed by the valve spring. Clockwiserotation of the knob compresses the regulation spring, which supplies a down-ward force on top of the flexible diaphragm. The diaphragm and valve pinmove downward forcing the valve off its seat, which allows air to flow past thevalve to the downstream system. Outlet pressure increases in the down
Operation of a Pilot Operated (Slave) Regulator with aConventional Pilot Regulator
The pilot regulator controls the pressure in the control chamber of the slaveregulator, replacing the spring force as described in Operation of a TypicalRegulator above. This pressure causes the flexible diaphragm and valve tubeof the slave regulator to move downward forcing the valve off its seat, whichallows air to flow past the valve to the downstream system. Outlet pressureincreases in the downstream system and sensing chamber and applies anupward force on the bottom of the diaphragm. The diaphragm, valve tube, andvalve move upward. Upward movement stops when the forces below thediaphragm balance the forces above the diaphragm. When there is no down-stream flow demand, the balance of forces occurs with the valve closed.When there is downstream flow demand, the balance of forces occurs whenthe valve opens sufficiently to compensate for demand, thus maintaining thedesired outlet pressure.
Operation of a Pilot Operated (Slave) Regulator with a FeedbackPilot Regulator
Operation using a feedback regulator is the same as the conventional regula-tor except that outlet pressure of the slave regulator is sensed (through thefeedback line) under the pilot diaphragm, causing the pilot valve to closewhen the desired outlet pressure is achieved. The output of the pilot regulatorwill therefore increase or decrease the pressure into the control chamber asrequired to maintain a constant pressure downstream of the slave regulator.
WARNINGThe feedback line must sense the outlet pressure of the slave regulator andmust be connected before turning on air pressure. If feedback line is not con-nected, slave regulator outlet pressure will rapidly increase to inlet pressurewhen the adjusting knob on the pilot regulator is turned clockwise.

Filter/Regulator Operation
1 Adjusting Knob controls outlet pressure setting — clockwise rotationincreases and counterclockwise rotation decreases outlet pressuresetting.
2 Regulating Spring is compressed when adjusting knob is rotatedclockwise, which applies a downward force on top of flexiblediaphragm.
3 Flexible Diaphragm and Valve Pin move downward, forcing Valveoff the valve seat. Air flows past valve to downstream system.
4 Sensing Chamber — Pressure increases in downstream system andin the sensing chamber and applies an increasing upward force on thediaphragm bottom. The diaphragm, valve pin, and valve moveupward, compressing the regulating spring. Upward movement stopswhen the forces below the diaphragm balance the forces above thediaphragm. When there is no downstream flow demand, the balanceof forces occurs when the valve opens enough to compensate fordemand, thus maintaining the desired outlet pressure.
5 Louvers — Air entering the filter/regulator is guided into a swirlingpattern by the louvers. Coarse solid particles and liquids are forced tothe bowl wall by centrifugal force and drop to the bottom.
6 Filter Element removes most solid particles.
7 Baffle creates a quiet zone at the bottom of the bowl and prevents airturbulence from picking up liquids and returning the liquids to the airstream.

Micro-Fog T ool Lubricators – For lubrication of one or more air driventools or devices.
Micro-Fog Lubricators inject a finely divided fog of oil into a flowing streamof compressed air to automatically provide the proper internal lubrication ofair operated tools and other devices. Oil is injected only when there is an airflow thru the lubricator. Micro-Fog density is controlled by the drip rateadjusting knob (1). Counterclockwise rotation of the knob increases andclockwise rotation decreases the Micro-Fog density.
The lubricator uses a flexible flow sensor (5) to control the flow of a smallamount of inlet air into the reservoir (9) thru the fog generator (3) inproportion to the air flow past the sensor. The high velocity air flowingthrough the generator aspirates oil up the siphon tube (8) into the sight-feeddome (2), where it drips downward through the needle valve orifice (4) intothe generator. The oil drops are then atomized and mixed with air flowingthru the generator into the reservoir. Most of the larger oil particles return tothe
Oil-Fog T ool Lubricators – For lubrication of a single air driven tool ordevice.
Oil-Fog Lubricators inject a fog of oil into a flowing stream of compressed airto automatically provide the proper internal lubrication of one air operatedtool or other device. Oil is injected only when there is an air flow through thelubricator.
The lubricator reservoir (5) is pressurized through the charge valve (4).Whenever there is an air flow thru the lubricator, the flexible flow sensor (3)in the lubricator throat creates a small pressure drop that is proportional tothe rate of air flow. The drop in pressure is sensed in the sight-feed dome(2) thru the nozzle passage (7). This establishes a pressure drop across theneedle valve orifice (6) which aspirates oil upward thru the siphon tube (9)into the sight-feed dome where it drips into the nozzle passage and theninto the lubricator throat. The adjusting knob (1) controls the oil drip rate.The oil drops are atomized by the air flowing through the lubricator throatand are carried downstream as oil-fog. All the drops visible in the sight-feed

Air entering the lubricator flows thru the venturi (1) into the reservoir (2). Theair passing thru the venturi creates a pressure differential which aspirates oilfrom the reservoir up the siphon tube (3) to the sight-feed dome (4) where itdrips into the venturi. The air and oil action at the venturi creates a finelydivided oil aerosol in the upper part of the oil reservoir. Most of the larger

dome are delivered downstream to the device being lubricated. The proportional controlafforded by the flow sensor provides a nearly constant oil-to-air density ratio over a widerange of air flows. The check ball (8) keeps the siphon tube full of oil during periods ofno air flow.
The charge valve (4) controls the rate of reservoir pressurization and allowsdepressurization for refilling without shutting off the air pressure. When the oil fill plug(not shown) is loosened, a bleed orifice is exposed which reduces the reservoirpressure. This pressure causes the charge valve (4) to close and restrict air flow intothe reservoir to eliminate blow-back when adding fresh oil. When the fill plug isreplaced, the reservoir repressurizes through the charge valve. The charge valve openswhen inlet pressure is reached. The charge valve is not used with bidirectionallubricators and lubricators having 2 or 5 gallon reservoirs. These lubricators cannot berefilled under pressure unless the lubricator is equipped with an optional quick-fill cap orremote fill device.

● Centralized bearing lubricator system does notrequire ready access to the lubrication points.Controls can easily be installed to start-up andshutdown the lubricator with the machine. No returnlines to the lubricator are required.
● Less oil consumption – Micro-Fog Lubricatordelivers a fog of oil to the application points.Bearing surfaces are coated with a thin oil film (themost effective lubrication form). Daily oilconsumption can often be reduced from quarts tofluid ounces.
● Longer bearing life – air carrying the lubricantpasses through the bearing housing, reducingbearing temperature and contamination.
● Lubricator system can be interlocked with machineoperation or an alarm system.

Relief valves are used in compressed air systems to retard excessive airpressure buildup and thereby help prevent damage to system components.Relief pressure is controlled by the adjusting knob (1). Clockwise rotationincreases and counterclockwise rotation decreases the relief pressuresetting.
Inlet pressure is applied to the bottom of the diaphragm (2) and tends tomove the diaphragm upward and off the diaphragm seat (3). The reliefspring (4) applies a downward force on the diaphragm and tends to hold thediaphragm down against the seat. If the air pressure force becomes greaterthan the relief spring force, the diaphragm will move upward away from theseat. This allows air to escape through the outlet port. When the inlet airpressure decreases to the relief pressure setting, the downward force of therelief spring becomes greater than the upward force of the inlet air pressure.The diaphragm then moves down against the seat, preventing further reliefflow.

The flow values in the preceding table are based on a pressure drop of 10% of the applied pressure per 100 feet of pipe for 1/8", 1/4",3/8", and 1/2" pipe sizes; and a pressure drop of 5% of the applied pressure per 100 feet of pipe for 3/4", 1", 1-1/4", 2", 2-1/2", and 3"pipe sizes.
When selecting the individual FRL Unit, the airconsumption of the tools to be serviced should becorrelated with the flow capacity of the FRL Unit.Norgren FRL Units have been designed to flow air in
excess of that indicated in the following table. The tablegives recommended flows for pipe sizes at listedpressures and should be used to determine appropriatepiping for air systems.

Absence of an Industrial Standard for RatingPneumatic Filter Elements There is not an industry wide standard for establishingthe micron rating of pneumatic filter elements.Standards by various industry associations, includingthe National Fluid Power Association (NFPA) andInternational Standard Organization (ISO), are indiscussion. In the absence of an industry standard,some manufacturers of pneumatic filters make claimsconcerning the micron rating of their so called“standard” element which can not be substantiated andare probably not valid.
Norgren’ s Method of Rating and T esting Pneumatic Filter Elements Norgren particle removal filter elements are rated by thesize of the particle they will trap (i.e., a 40-micronelement will remove particles 40-microns and larger).Norgren tests filter elements by using standard coarseand fine test dusts of known particle size distribution.Coarse dust consists of 12% particles smaller than 5-microns; fine grain dust consists of 39% particlessmaller than 5-microns. Test results show that aNorgren filter element rated at 40-microns actuallyremoves over 98% of particles 5-microns and larger.
How to Size a Filter ElementThe downstream equipment being protected determinesthe micron rating of the filter element. Industrial tools,such as air hammers and drills, typically require only a40-micron element. Air operated instruments and small,high speed tools typically require a 5-micron element.Always consult the equipment manufacturer for filtrationrequirements.
Generally, the smaller the micron rating of the element,● the higher the pressure drop across the filter,● the shorter the element service life.
Therefore, the use of a 5-micron element where a 40-micron is adequate penalizes the customer in increasedpressure losses and frequent down time for changing orcleaning the filter element.
ISO Standard 8573-1. Compressed Air for General Use Contaminant’s found in industrial compressed airsystems include solid particles, water, and oil. ISO 8573-1:1991 provides a simple method of classifying thesecontaminant’s. A quality class required for a particularapplication can be defined by listing, in order, the classrequired for solids, water, and oil.
Examples:
Air of Quality Class 2.2.2 is filtered to 1µm solid particlesize, dried to -40°C pressure dewpoint, and filtered to anoil concentration of 0.1mg/m3.
Air of Quality Class 5.3.4 is filtered to 40µm solid particlesize, dried to -20°C pressure dewpoint, and filtered to anoil concentration of 5mg/m3.
When a class for a particular contaminant solid, water, oroil is not specified, the number designating the class isreplaced with a hyphen.
Example: Air of Quality Class 1.–.1 does not specify thepressure dewpoint.
