IMPORTANT SAFETY RECOMMENDATIONS BEFORE USING THIS GENERATOR, CAREFULLY READ THE CONTENTS OF THIS MANUAL. THIS MANUAL MUST BE KEPT IN A SAFE PLACE, WHICH MUST BE KNOWN AND ACCESSIBLE TO ALL USERS FOR THE ENTIRE LIFE AND OPERATION OF THE MACHINE. THIS GENERATOR MUST ONLY BE USED FOR WELDING OPERATIONS.

1. DECLARATION OF CONFORMITY The machine described in this manual must be used professionally in an industrial environment. This machine is built in compliance with the EN 50199 standard (electromagnetic compatibility) and EN 60974-1 standard. In case of malfunction, contact a qualified technician.

1.1 WEEE DIRECTIVE The symbol on the packaging of the product indicates that it cannot be disposed of as normal domestic waste. The machine must be sent to special collection facilities and/or operators specialised in the disposal of electric/electronic waste. The correct disposal of the machine’s parts and components will help prevent potential negative consequences to the environment and human health. For more detailed information please contact your local waste disposal authorities.

2. SAFETY PRECAUTIONS The electric arc generated in welding or cutting may be harmful to you and others. Therefore, the operator must be well informed and instructed on the risks and dangers deriving from the welding operations and described in this manual.

ELECTRIC SHOCK – CAN KILL

Connect the machine to the mains power supply according to the applicable safety standards, making sure the mains installation itself complies with these standards and is fitted with an appropriate earth connection. Do not touch with bare hands the conductive elements or potentially conductive elements of the machine, its cables and electrodes, and do not use wet gloves and clothing. Insulate yourself from

the workpiece and the ground. Make sure to work in a safe environment and position.

FUMES AND GASES – CAN BE HAZARDOUS TO YOUR HEALTH

Keep your face away from welding fumes and try not to breathe the emissions. Work in a well ventilated environment and, if necessary, wear approved masks and/or personal protection devices and aspirators.

ULTRAVIOLET AND INFRARED RAYS – CAN BURN EYES AND SKIN

Protect your face and eyes with an approved welding helmet fitted with proper filtering lenses, and protect your hands and body with approved safety clothing. Use protective screens or barriers to protect others from flash, glare and sparks.

WELDING – CAN CAUSE FIRE AND BURNS

Welding spatter can cause fire and skin burns. Make sure the working environment does not have any flammable substances or materials and always wear protective clothing.

NOISE This machine does not produce noise levels exceeding 80 dB. However, it is recommended to wear approved ear protection if noise level is high.

PACEMAKERS The magnetic field generated during the arc welding process could affect the functioning of pacemakers. Wearers of life support devices (e.g. pacemakers) should consult their doctor before performing any type of welding operation.

EXPLOSIONS Do not weld near pressurised containers, explosive or potentially explosive powder, fumes or gas. Gas cylinders and pressure reducers must be in perfect working order and must be handled with care.

POWER LINE CONTROL DEVICE (PLC)

The machine comes with a patented electronic circuit called a “PLC.” The ON-OFF switch is positioned on the front panel of the machine. The domestic (household) current is normally limited to 16A. If using the machine in a domestic environment position the switch on 16A.

ATTENTION: If the machine is used mainly in an industrial environment, we recommended using a ≥16A

industrial plug. In this case, the PLC device should be positioned on 25A (industrial applications). Use power plugs above 16A for industrial applications.

OPERATION OF THE PLC DEVICE The series of PRIMA MULTI 204 machines are based on a professional generator for medium/light applications. The duty-cycle factors are rather extreme and the architecture of the inverter allows welding at high currents. When the machine is connected to a domestic (household) mains power supply, a 16A plug must be fitted on the power supply cord. The overall current requested must be below 16A in order to prevent the automatic disconnection of the system. For this purpose, the PLC device controls the current absorbed by the machine and automatically stops the welding process when the current levels absorbed reach 16A. The performance of the machine is not reduced, only the welding cycle is restricted when the requested current exceeds the limits available. The graph below shows the welding time (cycle) in relation to the type of current available – industrial (red) or domestic (green) – for a MIG welding process.

PLC CURVE Based on what was previously said, the graph to the side shows the duty-cycle factors. The red lines refer to industrial currents while the green lines to domestic currents, which as mentioned are limited to 16A. In this last case, the PLC device must be set on 16A.

PLC - PANEL When the PLC device enters into operation, the machine stops functioning and the front display indicates the time necessary for its reset (countdown). The welding process can resume once the timer reaches “0”. Refer to the curves (graphs) indicated in order to prevent unexpected interruptions when welding in a domestic environment.

STANDBY

When not used continuously the machine enters into “STANDBY” in order to reduce consumption to 10 W. The “STANDBY” LED will light up. The cooling fan enters into function only when required. When welding at low current, it will enter into function at irregular intervals.

MOTOR GENERATOR – CONTROL OF CURRENT PEAKS The standard machine is also set up to operate with motor generators and/or long power supply cords, within the voltage limits of 180 V and 270 V. When the voltage exceeds these limits, the machine stops functioning and the front display will indicate the current peak, as shown in the figure. Reset the machine by turning it off and on.

GAS CONNECTION The generator is fitted with two gas connection tubes: one tube relates to the ARGON gas cylinder for welding aluminium alloys and CU-Si alloys, normally connected to outlets 1 and 2; and the other tube relates to the ARGON-CO2 MIX (mixture of 82% Ar and 18% CO2) gas cylinder for welding on mild steel with SG2 wire, normally connected to outlet 3. Other types of gas and materials can be used, such as for example, the mixture recommended for welding stainless steel is 98% ARGON and 2% CO2. In this case, it is recommended to use outlet 3 and to position the program on outlet 3 for welding stainless steel. Connect the pressure reducer on the cylinders, then connect the gas tubes, open the cylinders and adjust the gas output at around 14 litres/minutes for each outlet.

ATTENTION: Make sure the cylinders are well secured to the cylinder support before proceeding with the welding process.

LOADING OF WIRE COILS The machine is set up to use wire coils with a diameter of 200 mm. The welding machine can weld any type of material on any of the torch outlets. In order to simplify its use in the car-refinishing sector, we recommend adopting the following wire sequence. Outlet “1” for welding aluminium alloys with Ø 1 mm aluminium wire. Outlet “2” for braze welding carbon steel with Cu-Si3, Ø 0.8-1.0 mm wire. Outlet “3” for welding carbon steel with SG2, Ø 0.6-0.8-1.0 mm wire.

For each of the wire feed units: a) make sure the wire feed rollers are positioned according to the diameter of the wire used; b) position the coil, insert the wire between the rollers and in the Euro connection, and then secure the rollers

properly; c) connect the MIG/MAG torch; d) press the torch button, the wire will exit slowly for the first five seconds and then stop. At this point, “INC 10” will

appear on the display. Quickly release and press the button again, the wire will start feeding again at a speed of around 10 m/min. The wire is fed only when the button is pressed. In this phase, the supply of gas is blocked to prevent useless waste.

The PRIMA MULTI 200 welding machine is set up to weld on 5 independent torch outlets.

ATTENTION: THE RELATIVE PROGRAMS WITH THE ADJUSTMENTS MEMORISED CAN ALSO BE RETRIEVED VIA THE WELDING BUTTONS POSITIONED ON EACH TORCH. THE ADJUSTMENTS ARE MEMORISED AT EACH WELDING PROCEDURE, AND REMAIN THE SAME FOR THE SUBSEQUENT WELDING PROCEDURE, EVEN AFTER ANOTHER TORCH HAS BEEN USED OR AFTER THE WELDING MACHINE HAS BEEN TURNED OFF.

IMPORTANT BEFORE STARTING ANY TYPE OF WELDING PROCESS, PRESS THE

BUTTON OF THE TORCH YOU WANT TO USE. THE MACHINE RECOGNISES

THE TORCH AND PLACES ITSELF ON THE APPROPRIATE PROGRAM. THE

The thickness of the base materials is calculated according to a normal horizontal welding procedure. In case of joints or different positions, increase or reduce the current/thickness values.

ADJUSTMENT OF THE ARC LENGTH

The arc length has thermal effects on the welding to be executed, and therefore, depends on the thickness of the piece to be welded. Effects of the arc length on the welding process.

LONG ARC (+):

The welding becomes flatter and the bead becomes wider, consequently the welding temperature increases.

SHORT ARC (-):

The welding becomes more concentrated and the bead becomes smaller, consequently the welding temperature decreases.

ADJUSTMENT OF THE INDUCTANCE

Effect of the adjustment of the inductance on the weld bead.

HIGH INDUCTANCE (+)

With a high inductance, the welding gets wider and the penetration decreases.

LOW INDUCTANCE (-)

With a low inductance, the welding gets smaller and the penetration increases.

ADJUSTMENT OF MANUAL MIG/MAG WELDING This adjustment is for using the welding machine as an inverter generator, with separate adjustments of the arc voltage, wire speed, inductance and post-gas value.

To weld in MIG/MAG manual mode, press the torch button you want to use, then select the “MANUAL” icon and make the necessary adjustments before starting to weld. Every adjustment is memorised and remains available even after the generator has been turned off.

ADJUSTMENT OF SYNERGIC MIG/MAG WELDING Synergic MIG/MAG welding is the adjustment system that allows adjusting only one value instead of every parameter that contributes to the welding quality. All the other values are automatically set by the machine according to the internal programs. These programs can be selected from the front panel based on the material to be welded and the type of wire to be used.

To weld in Synergic MIG/MAG mode, press the button of the torch that you want to use, and then select the “SYNERGIC” icon. Select the program with the material and diameter of the wire. Make the adjustments by setting the values and then start welding. Each adjustment is memorised and remains available even after the generator has been turned off.

ADJUSTMENT OF PULSED SYNERGIC MIG-MAG WELDING Synergic MIG/MAG welding is the adjustment system that allows adjusting only one value instead of every parameter that contributes to the welding quality. All the other values are automatically set by the machine according to the internal programs. These programs can be selected from the front panel based on the material to be welded and the type of wire to be used. Pulsed arc is a special welding procedure that allows welding in conditions of Pulsed-Arc transfer even at low and very low currents, thus making it particularly suitable for precision welding and for welding thin workpieces.

To weld in Pulsed Synergic MIG/MAG mode, press the button of the torch you want to use, and then select the “MIG PULSE” icon. Select the program with the material and diameter of the wire. Make the adjustments by setting the values and then start welding. Every adjustment is memorised and remains available even after the generator has been turned off.

ADJUSTMENT OF SYNERGIC LEVELS MIG/MAG

In Synergic Levels MIG welding, the machine adjustments are preset for thicknesses commonly used by the generator when working on car bodies and the like. The welding characteristic is similar to that of synergic MIG, with the difference being that only the thickness of the workpiece is adjusted. The values for executing welding points with the optimal adjustment between the welding current and time are memorised in the TIMER function.

To weld in Synergic Levels MIG/MAG, press the button of the torch you want to use, and then press the key to select the procedure until the “MIG SYNERGIC” icon and “LEVELS” icon light up at the same time. Select the program with the material and wire diameter. Make the adjustments by selecting the thickness of the workpiece and then start welding. Every adjustment is memorised and remains available even after the generator has been turned off. For in-between thicknesses, select the larger thickness; the thickness adjustment relates to the butt joint, for welding at an angle, set a thickness that is 50% larger than the workpiece.

This adjustment allows setting the percentage of the welding current of the cold time compared to the actual welding current. For example, setting a value of 50 means that the welding current of the cold time is 50% below that of the actual welding current of the hot time.
