ISA Automation Conference & Exhibition 2013 is the first full-scale conference and tradeshow in the Gulf Region that are dedicated for process automation. The

event will focus on measurement and control latest technologies through a 3-day Technical Conference, product Ex-hibition and Training Courses and workshops. The event is held in Dammam, Saudi Arabia to emphasize on the local content and to reflect the true position of Saudi Arabia as a major market of automation products and technologies.

He has twenty five years of experience in the discipline of Process Automation and Control systems including ten years with Saudi Aramco P&CSD. Prior to joining Saudi Aramco, he was an engineering consultant with The Foxboro Company, and was involved in the design and commissioning of several major control systems used in Saudi Aramco plants. Prior to Joining DPS Engineering he worked with Fluor and Jacobs Engineering. He worked with Pratt and Whitney Canada as a Staff Control Analyst at the Research and Development Center of Systems, Controls, and Accessories.

Since joining KFUPM, his research interests has been in sensing, monitoring, and control with strong multidisciplinary research and applications especially in unmanned robot vehicles. He supervised several graduate students in their research and undergraduate students in their final capstone projects. He managed successfully different research projects.

Ahmad Basri holds a BS degree in Electrical Engineering from University of Illinois at Urbana-Champaign, IL, USA (1998). He started his career at PETRONAS in field instrumentation prior to focusing in Analytical Instrumentation in 2001.

Before joining Saudi Aramco, his last position was Technical Professional senior engineer at PETRONAS Melaka Refinery in Malaysia specializing in Analytical Instrument and Custody Measurement. Instrumentation Network standards with particular focus on ISA100. The issues of network topologies, security measures, use classes, power management and applications will be discussed.

The extensive training course will focus on the challenges related to instrument calibration, managing calibration functions/ procedures, calibration sheets and calibration frequencies. The workshop includes hands-on training on Beamex automated calibration solution, calibration of different instruments: Foundation fieldbus H1, HART, Profibus PA and analogue instruments. The Fundamentals of Machine Conditions course provides a practical approach to detecting and analyzing common rotating machinery problems using vibration monitoring and analysis. 1:00 - 5:00 The session will cover the typical life cycle of an valve actuator, starting from its basic setup to the valve over FF engineering considerations followed by the typical FF commissioning procedures of an actuator. Special attention will be paid to the multivariable nature of an actuator and its specific characteristics during operation of a valve. The second part will cover typical diagnosis methods of the FF communication but also diagnosis features of the actuator related with common practice diagnosis approaches.

The workshop starts with an overview on the basics of  control valve, including structure and principle. Then, participants will learn the basic procedure of overhauling and trouble-shooting the control valve through hands-on exercise. The later part of the workshop emphasizes more advanced maintenance methodology for field Instrument and control valve through maintenance software package.

This session will focus on improving turbomachinery system efficiency and reliability by using simulation to study integration of turbomachinery equipment and controls in a safe and cost-effective manner.  The session will analyze real-life case studies describing how using high-fidelity dynamic simulation to ‘test drive’ turbomachinery systems reduces costs, saves time, improves safety and increases availability.

Alarm management is the process of rationalizing, prioritizing and reducing alarms by configuring the process and the alarm-system to enable operators to react to alarms in a proactive and timely manner. The workshop will cover the objectives of the different standards and guidelines like EEMUA 191, ISA 18.2 and the new coming standard IEC 62682 and show how working with alarm management can help.

Q&A session where participants may bring up issues related to the implementation of functional safety for discussion with the group. The session will be moderated by Paul Gruhn. He is a long time member of the ISA 84 committee, is the primary author of the ISA book on this subject, and is the course developer and primary instructor for the ISA courses on this topic.

This workshop will analyze several new technologies and their potential impact on the world of Process Automation. The session will discuss Virtualization, wireless communications, universal I/O, and Operator Collaboration stations. An overview of the benefits and potential changes to current control systems architecture will be discussed.

This workshop will discuss key functions in operating a Metering Station, through its life cycle, such as maintaining conformity to design specification, the regulatory framework and to contractual agreements. Also addressed will be maintenance of the measurement uncertainty within specified limits, operating conditions and reporting of data generated at the Metering Station.

Condition Monitoring of rotating equipment is a common practice in many industrial plants with a goal to detect, analyze and correct machinery faults. Critical machines (turbines, compressors, large motors, etc.) are normally equipped with on-line condition monitoring and protection systems. Balance of plant equipment (motors, pumps, fans, etc.) generally are not. This machine category represents well over half of the rotating machine population and consumes a significant percentage of a maintenance budget. Often, but not always, these machines are monitored with portable data collectors as it has been either impractical or not economic to install and maintain a permanently wired system. However, the situation has now changed. A new breed of wireless condition monitoring systems promises to bridge the gap of cost of wired systems and portable systems.

optimizing crude oil stabilization Process by Measuring H2s

Among the petroleum installations at Abqaiq, Saudi Arabia, is a big processing plant known as a crude-oil stabilizer. Its main job is to get rid of hydrogen sulfide gas (H2S) by the means of heating stablizers bottoms. Accurate measurement of hydrogen sulfide concentration at the outlet of the stablizer provides critical process validation information and allows for corrective action. To carry out this measurement in real time, an “H2S in Crude Oil” analyzer is utilized which rely on UV-diode array based spectrometer. Upon the completion of the testing of this technology, the reading of this analyzer will be fed to an advanced control loop to control the temperature of the stabilizer bottoms. Substantial saving is expected to be realized due to less steam consumption and major reduction in lab sampling. This presentation will discuss about the H2S in crude online analyzers operation and its benefits to Saudi Aramco.

Many reports indicated that attackers and hackers are actively targeting Industrial Control Systems (ICS) in an effort to compromise plant floor operation. ICS is a general term that encompasses several types of control systems, including supervisory control and data acquisition (SCADA) systems, distributed control systems (DCS), programmable logic controllers (PLC), and other smaller control system configurations often found in the industrial control sectors. ICSs are used in the electric, water, oil and gas, chemical, pharmaceutical, pulp and paper, food and beverage, and discrete manufacturing industries. With the increased cyber security attacks toward this sector; enterprises should establish security framework to protect their industrial faculties against cyber security. This brings a new dimension to the plant floor. New skill-sets need to be devolved to address security mandates related to technology, people, and governance.

Over the last decade, the ICS proprietary networks were replaced with commercial off-the-self equipment using Ethernet, windows, SQL and other technologies. This shift in the technology provides simple ways to interconnect Control systems with auxiliary applications and systems but introduce other risk factors. The latest studies indicated that cyber-security became the number one enemy for CIS due to the possibility of plant disruption and shut downs. These cyber security attacks target systems such as PLCs, DCS controllers, RTUs, SCADAs, or even I/O interfaces. This initiative proposes the use of the new ISA100.11A wireless instrumentation standard to link the battery rooms’ temperature and air flow transmitters to the plant control systems wirelessly. This technology results in huge cost saving and increased connection flexibility. The benefits include enhancement to plant safe operation by continuously monitoring the battery rooms and take proactive actions to prevent batteries damage. The implementation of the wireless instrumentation is considered as the first installation in the company that is following the new ISA100.11A standard that has been put into production in 2010. This initiative resulted in huge cost saving of $1,771,000 for Abqaiq Plants. It is expected to result also in additional cost saving for Abqaiq Plants when the wireless infrastructure is utilized to connect other monitoring indications to the control systems. This technology will also result in huge cost saving when implemented in other facilities to monitor remote buildings indications. This idea has been shared with the Process & Control Systems Department in central engineering in Dhahran to help them to develop the company wireless instrumentation standard and capitalize on Abqaiq Plants experience to implement this technology in other Saudi Aramco facilities. Such implementation will open the floor for implementation of several other safety and innovation items that were difficult to implement in the past due to the limitation and high cost associated with wired connections for remote buildings and areas. The successful implementation was followed by a detailed performance study to identify system key performance indicators that include RSSI, PER, SNR, and Battery Life Cycle.

Operating organizations of custody gas metering skids in Saudi Aramco are frequently encountered with several challenges in supplying highly vital customers with gas efficiently while aiming to achieve accurate and reliable measurements. The biggest challenge NA Pipelines Department is facing is that gas metering skids are scattered away and dispersed in wide geographical area. Some metering skids are, in fact, located in highly restricted areas. Attending the locations of these metering skids for normal or urgent services mandate effective preplanning, and coordination with the appropriate organization to ensure optimum results are achieved. The other challenge is the environment in Saudi Arabia. Measurement instruments located in open atmosphere, although it is accepted in International standards, are faced with harsh and severe weather in Saudi Arabia. Sophisticated gas samplers installed in open area becomes vulnerable to dust and sand and very hot temperature in the summer. Such unique circumstances creates a challenge for maintenance organization to maintain in reliable condition, which indeed mandate the re-design of the instrumentation to achieve reliable measurement of the supplied gas to customers. Similar to other LDC, Saudi Aramco/NA Pipelines faces a continuous challenge in addressing discrepancies despite the fact that best measurement installation available in the industry are installed in Saudi Aramco metering skids. The challenge worth noting is the selection of the appropriate metering control system particularly for major metering skids. Such systems demand unique resources for operations and maintenance with special experience on small metering system and ultrasonic utilities needed to ensure accurate measurement.

As the IEC-61850-SAS-based substation is a major cluster of the Smart Grid (SG), the Company has taken the necessary initiatives to incorporate functionalities and technologies that align with the SG roadmap of standards, technologies and requirements. With IEC 61850 at the core, supporting technologies like PRP and HSR of the IEC 62439 standard and Ethernet technologies using IP Version 6 that enable the connection of all power system components are explained. Secure NMS based on SNMP Version 3 is described, along with next generation cyber security technologies to fend off Advanced Persistent Threats (APTs). At the request of Marine Dept. – West Pier Terminal, P&CSD/Custody Measurement Unit (CMU), jointly with Endress+Hauser completed a trial to examine the performance and reliability of Coriolis meter in marine fueling application. The trial report is attached.

The existing Positive Displacement (PD) meters are subjected to frequent breakdown, repair and costly maintenance. Coriolis meter demonstrated good performance and better accuracy with limited impact even with adverse process condition of pressure drop and potential diesel contamination.

Based on this trial, P&CSD recommend Coriolis meter as a replacement of existing PD meters while revising SAES-Y-103, to include Coriolis meter in similar application.GI-405.001 is still applicable in order to maintain traceability and compliance for custody measurement.

Successful re-commissioning of the Preheat controller after the controller was down for long time. Preheat APC controller resulted in tangible benefits in terms of heat recovery, reduced fuel gas consumption and operational improvement.. The custom profit toolkits calculate heat exchanger performance parameters that are used to calculate the several of the controlled variables in the MVC. The toolkits calculate the incremental duty for the cold and hot streams for each exchanger. The relative incremental duties for a pair of parallel exchangers are calculated in DCS tags. This controller uses quadratic optimization for selected CVs. The primarily objective is to optimize the heat duties between exchangers in CDU Preheat Train “A” and “B” by manipulating (balancing) the crude flows and the hot fluids flows (LDO draw, LDO PA, HDO draw, HDO PA, RCO draw) through the exchangers, driven by the quadratic coefficients and desired optimization targets. To check benefits from Preheat APC controller and the impact of distributing crude oil feed and pump arounds on preheat trains and heaters, a performance test was conducted. The test was carried out while holding COT of heaters. Data collected to analyze performance of Preheat Trains and Heaters. The crude heater V04-H1-A was experiencing high burner fuel gas pressure without Preheat APC controller. Analysis revealed several benefits as follow:- Operational benefits of reducing Heater A fuel gas pressure.- Preheat recovery gain of 1MMBtu/Hr.- Overall Fuel gas consumption reduced by 441 NM3/Hr which is equivalent to savings of 11.5 MMBtu/Hr = 581,773 U.S.$/Year.

The ultrasonic transit time liquid flowmeters gained traction over the last decades in the oil & gas and petrochemicals industry with thousands of measurement points installed.

Another milestone has been achieved in 2012 with the first ever IEC 61508 SIL2 and SIL3 meter certified by design (TUV NORD), mainly targeted to refineries applications. Advances in the Provability of Liquid ultrasonic Meters

Turbine meters are commonly used in conjunction with ball provers or small volume (piston) provers in order to achieve traceable calibration in the field. With the increasing use of liquid ultrasonic meters for oil custody transfer purposes, there is often a desire to calibrate ultrasonic meters in the same fashion.

The difference in ultrasonic and turbine meter operating principles, means that their behavior and hence their proving requirements are different. The effects of naturally occurring turbulence on the instantaneous velocity samples of the ultrasonic meter has an detrimental influence on the short term repeatability of ultrasonic meters. Furthermore, unless appropriate steps are taken when designing the ultrasonic meter, low sample rates, delays in processing the measurements, or filtering applied to smooth the output can all have an influence on proving performance when the proving run durations are short.

This paper explores these issues and shows how repeatability and proving performance can be improved when appropriate sample and output update rates are used in conjunction with multipath ultrasonic flowmeters employing integrated flow conditioning. It is demonstrated that the influence of turbulence on ultrasonic meters can be reduced by employing particular forms of flow conditioning, and that when these are used in combination, dramatic improvements in proving performance can be achieved. Experimental data is presented from tests conducted using a ball prover and small volume provers. Also included in the analysis is data from a turbine meter for comparative purposes.

The process industry is losing trillions of dollars from underperforming control systems. The underlying root cause of these losses is the failed performance of the humble control loop.

Each control loop consists of an instrument, a controller, and a final control element, usually a valve. The loop’s fundamental responsibility is to stabilize the plant. FF HSE enables a truly networked system that allows the process owner to design an overall control infrastructure that reflects both the functional and geographic requirements of the process. Static measurement involves quantities measured by means of a tank or weighing scales, here denominated as “truck scales.” These devices are often used for weight accounting when loading certain products in to road tankers and rail cars, such as Liquefied Petroleum Gases (LPG), heated residual fuels, heated asphalt (bitumen), lubricating oils and special products such as petroleum coke and molten sulfur. Many operations are performed daily around the world, often involving large amounts of money — in custody transfer operations or for loss control of a company. This shows us the importance of this subject. This paper will present an uncertainty analysis of the weight measured during the weighing operation of a product. Based on the uncertainty analysis results, the author will propose the best practices to operate a truck scale in order to achieve the best accuracy.

A tunable filter optical system for on-Line and real-time Hydrocarbon gas composition Analysis

An all-optical sensor platform has been developed for hydrocarbon gas composition analysis enabling speciation and quantification of the individual hydrocarbon components in multi-component matrices of alkanes, alkynes, alkenes and/or alcohols. It performs such speciation without requiring physical separation of the compounds as performed in chromatography. The flow-through optical sensor provides unattended, real-time and consumable-free analysis suitable for on-line fuel gas analysis, combustion control, pipeline gas quality monitoring, BTU/heating value measurement and various hydrocarbon processing applications.

The system consists of a light spectrometer, a flow-through sample cell, a single-element photo-detector and electronics. The spectrometer uses a unique tunable Fabry-Perot assembly that provides wavelength scanning with high Etendue. An advanced spectral processing and chemometric algorithm provides highly accurate and robust speciation performance compensating for various spectral nonlinearities due to pressure, flow and temperature variations.

Challenges due to inherent spectral overlaps and nonlinearities will be presented, including methods of calibration and verification demonstrating the system performance in resolving interfering hydrocarbon spectra. Various test results using standard mixtures consisting of methane, ethane, propane, n-butane, iso-butane, propylene and ethylene compounds, as well as natural gas samples will be presented.

Fire and Gas Detection and Suppression Systems (FGS) have long been successfully employed as a safeguard in the process industries. Unfortunately, design methods for determining the quantity and placement of detectors have historically been less than satisfactory. Design practices based on rules of thumb and experiences have often resulted in design inconsistencies, and achievement of tolerable risk cannot be ascertained. Rule-based methods often place detectors where they are not needed and leave high risk areas unnecessarily exposed. ISA released technical report TR 84.00.07 to address this problem. This technical report explains the metrics, such as detector coverage, and techniques that can be applied to the design of FGS which results in optimal designs that are safer and more repeatable. This paper will provide an overview of the contents of the technical report, and also provide some case study examples that show how these performance-based methods result in superior designs to currently used techniques such as grid-based approaches.

A key feature of the Smart Field concept is to introduce remote operation and real time data acquisition facilities for onshore wells. Remote operation of onshore wells has strong business drivers. The ability to monitor and control the flowing of wells located several kilometers away from oil field central plant can alleviate adverse effects of operation disturbances and minimize operators’ exposure to hazards.

Historically, the remote operation in onshore oil fields focused on separation plants and has very limited application on upstream wells. The implementation of Smart Field concept in onshore fields is associated with new design of well site control system that has remote operation and surveillance functions.

Multi-Variable Controller applications are becoming an orthodox profitability maximizing investment in downstream hydrocarbon processing facilities. Left unmaintained, MVCs are subject to performance deterioration which can significantly reduce profitability benefits. A set of key performance metrics are utilized to measure the health of MVCs. A case study is presented in this paper to analyze performance of an MVC for an NGL train consisting of Deethanizer, Depropanizer,and Debutanizer. The analysis examines the quality of multivariable model and product quality inferential model. Within that context, controller service factors and behavior are examined. Model quality addresses variability and predictability. Controller behavior addresses constrained action and sub-controllers interaction. Product giveaway, and throughput changes are used as economic performance indicators. Performance of regulatory control base layer is also examined with emphasis on control valves due to their direct influence on the performance of MVC. Case analysis emphasizes corrective course of action taken and subsequent results.

Turbo Expanders reduce gas pressure, and the pressure reduction is associated with temperature reduction as well as generating power that can be used in rotating compressors. Observing the function of the compressor and the turbo expander may seem paradoxical where one is compresses the gas while the other reduces its pressure through rotating motion. It is this concept that is used in building the turbo expander block (module) in all the process simulation engines. However, in reality it is a totally different modeling theory. Attention is typically given to compressor curves (head vs. flow vs. efficiency), surge curves and stonewall curves. Most process simulators can model compressors very well and can plot the trajectory of the operating point, as well as how close it is to surge. They can hence combine this with the surge controllers and take action by opening or closing the surge valve.

In turbo expander blocks (module) process simulators give you access to enter the head vs. flow vs. efficiency numbers, but this is not accurate. The expanders’ operation is affected by too many parameters in addition to being connected to a re-compressor which greatly impacts its behavior.This paper/presentation will be about how to best model turbo expanders to reflect its actual behavior in the most accurate means possible.

Partial Stroke Testing (PST) is now an Oil & Gas industry accepted online technique, to help prove the functionality of final element assemblies used in safety functions. This allows the operator to demonstrate that Emergency Shutdown Valves will work to a minimum performance level when required, and operate on demand.

All current PST systems, however, suffer from at least one of the following compromises; limited diagnostic coverage from the inability to test solenoid valves; compatible only with pneumatic actuators; increase in the number of safe failures thus increasing the risk of spurious trips; unable to test the valve at the designed operating speed; or requiring additional electronic units to be fitted and engineered.

Oil and gas processing facilities are facing growing challenges to meet environmental, health and safety requirements nowadays set by authorities. Especially requirements for the process valves’ fugitive emission capabilities have enormously grown during the last two decades.

It requires expertise to understand the different requirements of the FE standards. Direct comparison of different fugitive emission standards is not that straightforward. The fugitive emission standards can be estimated as a more or less strict standard for the valves based on the analysis of FE standards and extensive laboratory based research knowledge. That information can be transferred to a valuable end user benefit.

There are several common valve related fugitive emission standards like normative standards (e.g API624, FCI-91-1), international standards (e.g ISO 15848), end user specs (e.g Shell SPE 77/312) or some of them are set by a country’s legislation like (e.g EPA 40 Parts 60/63, TA-Luft).

The common leakage standards can be summarized so that out of the current valve related fugitive emissionstandards ISO 15848 offers the most comprehensive leakage level classification and testing procedures to evaluate valves’ FE performance in different, simulated operating conditions. That allows an easy comparison of valves’ fugitive emission performance.

Based on experience from a variety of projects in the oil and gas sector, this presentation provides an examination of various factors known to influence successful selection and execution of obsolescence projects.

Organisations that fail to address obsolescence risk reduced systems reliability which directly affects production and has the potential to compromise safety integrity. Both issues require proactive management to prevent unacceptable loss.Project definition is challenging. The number of items considered potentially obsolete often grows as initial project work continues. There are often several options available to resolve obsolescence of a specific item which requires different levels of commitment from different departments, resulting in scope for debates and delays.

Organisations often find that obtaining project sanction is particularly difficult owing to organisational misalignment of technical experts, stakeholders, and budget holders. As a consequence, projects are often started significantly late, often after losses have occurred.

Useful and comprehensive diagnostic information about field devices prevents unplanned downtimes of plants; one of the primary enemies in process industry.

Recommendations for diagnosis and self-monitoring of field devices are shown in NAMUR NE107, which because of its simplicity, is being increasingly demanded by users, device manufacturers and system vendors alike. The new field device diagnostic specification, released by Fieldbus foundation, standardizes the implementation of NE107 in FOUNDATION fieldbus (FF) devices and control systems and the corresponding configuration for the display of diagnostic information. Because of the standardization, the engineering effort is now clearly reduced. The implementation allows an assignment of process specific diagnostics, i.e. role based diagnostic information, and ensures in that way, that the information is available for the right people at the right time.

The presentation shows a practical example for the implementation of field device diagnostics using information with instructions for recommended corrective actions and detailed help to address issues. The role based diagnostic information ensures easier and faster commissioning as well as simplified troubleshooting. A concept for predictive maintenance will be presented based on tools, which are using the availability of diagnostic information for easier management of field devices during the complete life cycle. iPds valve Modification

OverviewThe IPDS (Improved Product Discharge System) is the Key in transferring the Product movement from the Reactor and any delay in product movement will result in loss of Production and an extended outage of the IPDS system will end up in the shutdown of the reactor causing a loss to the tune of 60 T/Hr. Each reactor has 2 (two) IPDS and each IPDS employees 11 valves. Any failure in any of these 11 valves will result in the entire loss of the IPDS system.

Valve IssuesFrequent failures of the pilot relays as well as Solenoid Operated Valves (SOVs) were faced and each time the valve is stuck thereby holding the movement of the product from the reactor to the Product Purge bin. On analysis, we found certain foreign particles inside the small orifices of SOV’s as well as pilot relays which is obstructing the flow of air through these accessories and holding the valve from opening or closing.

Solutionwe came up with a solution of having a single SOV of 3⁄4” size (size equivalent of pilot relays) and by installing a single SOV of the size of pilot relays, we can eliminate completely the pilot relays thereby eliminating the chance of these foreign particles getting stuck inside these relays as well as SOVs.

dP Meter diagnostics: developments and capabilities

Prognosis is a condition based monitoring system for Differential Pressure Meters using patented technology and first developed for commercial use in 2010.

During the last three years, this system (Prognosis) has been developed with a very simple and flexible user interface meaning that the Operator gains instant assurance of the accuracy of a meter as well as automatic notification of a potential measurement bias; allowing more control over maintenance activities, auditable evidence of meter performance and easier consolidation of miss-measurements.

After a large quantity of test data and field data, the DP Meter Diagnostics system ‘Prognosis’ has proven to be technically sound and practically workable, effective and powerful in the information it provides to Operators. This presentation explains both the qualitative information which the system provides based on different diagnostic results and also the type of quantitative information which can be offered.

Prognosis can be used as a condition based monitoring device on Wet Gas applications (indicating both increases and decreases in liquid loading), on Steam Injection applications (indicating both increases and decreases in steam quality) and on high viscosity hydrocarbons where the Reynolds number is low and the Discharge Coefficient is very sensitive to Reynolds number. Recent test data illustrates how Prognosis allows an operator a good estimation of the viscosity of heavy oil, the Reynolds number and a good measurement of the mass flow rate, as well as valuable insight into the general condition of the meter.

The adoption of this technology can see significant operational savings to be made during the life of a field.

Fire and Gas Detection and Suppression Systems (FGS) have long been successfully employed as a safeguard in the process industries. Unfortunately, design methods for determining the quantity and placement of detectors have historically been less than satisfactory. Design practices based on rules of thumb and experiences have often resulted in design inconsistencies, and achievement of tolerable risk cannot be ascertained. Rule-based methods often place detectors where they are not needed and leave high risk areas unnecessarily exposed. ISA released technical report TR 84.00.07 to address this problem. This technical report explains the metrics, such as detector coverage, and techniques that can be applied to the design of FGS which results in optimal designs that are safer and more repeatable. This paper will provide an overview of the contents of the technical report, and also provide some case study examples that show how these performance-based methods result in superior designs to currently used techniques such as grid-based approaches.

Propane quenching increases refrigeration cycle efficiency

In the Oil&Gas business there are several places in which a compressor is needed to complete the intended gas processing. Rotary compressors call for a surge protection systems to prevent they are heavily damaged during operational transients. An overview of industry best practices for compressor surge protection will be given as an introduction for the audience. Then, referring in particular to refrigeration cycles for LNG, an introductory analysis of the process and the impact that the air-coolers have on it will be given. Air coolers, in fact, slow down the surge protection systems introducing a response delay which is proportional to their volume. To overcome this response delay anti-surge valves are usually oversized. Moreover the air cooler bay can be huge in terms of space needed for its installation and it is also a maintenance intensive device although this is not always evident from the beginning. The air coolers have also to perform their duty in usually warm environments, thus resulting less effective in guaranteeing an adequate low temperature to compressor intake. Finally a new approach to the surge protection, based on the availability of the liquefied refrigerator, will be proposed. Its advantage and its engineering challenges will be discussed. Its potential for reduce capital expenditure and operational costs will be also analyzed, based on some simplified assumptions to exploit the potential of this new philosophy of compressor surge protection.

In detecting hazardous gases, technology diversification helps mitigate the potential spread of hazardous events. Technology diversification refers both to the principle behind protection layers, whereby safety layers that don’t share common failures are designed to reduce the probability and severity of hazardous events, and to the various means of detection that when layered reduce the likelihood that detectors will fail to detect a hazard. Detection methods comprise both conventional gas detection (catalytic, point IR, open path IR, electrochemical, MOS) and novel techniques like ultrasonic gas leak detection and gas cloud imaging. Examples from oil and gas exploration and production and refining and computer simulations will be presented to illustrate the role of technology diversity in enhancing system effectiveness. Success technology diversification, it will be shown, depends on matching the detection technologies so that the limitations of one are offset by the strengths of others.

The ISA100 committee is part of ISA and was formed in 2005 to establish standards and related information for industrial wireless. One of the first ISA100 activities was to create the ISA100.11a open wireless networking technology standard developed by the International Society of Automation (ISA) to deploy managed wireless networks in industrial plants. Application of nonlinear model predictive control to formaldehyde production via catalytic oxidation of methanol

Formaldehyde is produced on a large scale as an important intermediate in the chemical industry.The industrial processes for formaldehyde production are based on catalytic oxidation of methanol.The control of the formaldehyde production generally involves maintaining the operating conditions at the optimum values. This task is not trivial mainly due to the nonlinear behavior and to the process sensitivity to load changes and other disturbances. These characteristics are especially associated with the extremely temperature sensitive nature of the reactive mixture.

The objective of this work is to apply an advanced control strategy to the formaldehyde production based on the direct catalytic oxidation of methanol to formaldehyde using iron molybdate as catalyst.

Because of the significant advantages in processes that exhibit nonlinear behavior, the nonlinear model predictive control technology based on a first principle model is applied by simulation to control the process.

For safety and economical reasons, the main control objective is to maintain an optimum reactor temperature profile and the final product parameters, mitigating the influence of disturbances.

Simulation results demonstrate good disturbance rejection and servo- performance of this advanced control strategy. Besides, the same nonlinear model may be used in the framework for online estimation and monitoring of key process performance parameters.

This is a simple method to obtain the PI/PID setting which gives the acceptable performance and robustness for a broad range of the processes. The method requires closed-loop step setpoint experiment using a proportional only controller with gain Kc0. The controller integral and derivative time (τI and τD) is mainly a function of the time to reach the first peak (tp). The proposed tuning method gives consistently better performance and robustness for broad class of processes.

securing the Plant systems and networks: The Human factor

Successful cyber attacks which bypass security defenses of oil & gas and utility companies can lead to catastrophic accidents, well exceeding financial losses due to operation interruption and critical equipment damage, and possibly involving human injuries or fatalities. With the rising number and sophistication of cyber security attacks targeting oil & gas and utility plants and facilities worldwide, we discuss our efforts in securing the plants by developing and delivering industrial control security (ICS) training to Saudi Aramco plant automation network administrators and raising technical competencies in this important field, and modifying plant administrators’ official job description and career development map to include security responsibilities, skills and training. The development of demilitarized zone (DMZ) training material based on best security practices such as defense in depth and layered topologies, hands-on laboratory, and test-based certification of plant automation network administrators is presented. In the near future, we will focus our efforts on raising ICS competencies in oil & gas plants and communities at large, via the offering of short courses and certifications, conducting research, studies, and consultations, and publishing best practices in cyber security and industrial control security.

Meter Performance testing - dynamic similtude in Action

When manufacturing custody transfer flow meters the factory flow range test forms an integral part of the process. Meters such as positive displacement (PD) and turbine meters are tested over the normal flow range of that meter, using a light petroleum fluid, of viscosity 2cSt to 4cSt typically.

Ultrasonic meters & multi-viscosity turbine meters are can be applied on a range of applications from low to high viscosity. When used on light product applications, similar low viscosity factory tests work well. Where these velocity inference meters are to be applied over a wide viscosity range they must be tested over the “dynamic performance range” the meter will encounter in service. When dealing with more viscous products, for example heavy crude oils an ultrasonic meter requires the development of an algorithm to compensate for the effect of viscosity. The capabilities and accuracy of the factory test will determine how well these meters perform under actual operating conditions.

Over 120 years ago Osborne Reynolds focused on flow. His experiments defined the term Reynolds Number. This dimensionless number quantitatively defines the condition of flow in a pipe. As Reynolds Number is primarily the ratio of inertial to viscous forces, the dynamic or measurement range for a particular meter can therefore be determined by the flow and viscosity range.

The variation in Reynolds Number for an application plays an important part in determining the measurement accuracy for some meters. Thus Dynamic testing and the relationship between the measurement accuracy of a meter and dynamic testing will be the focus of this paper.

improve Plant safety and integrity through Process control

A study was performed by Miller (2000) on 26000 PID control loops data collected between 1998 & 1999 and the result showed that two thirds of the controllers were classified as unacceptable performers. Later, HUGO (2002) reported more than 88% of control loops perform ineffectively. These figures clearly shows that current operation practices do not consider the process control layer as one of the plant layers of protection that need to be well maintained to improve plant safety. Even though, BPCS is considered the first layer of protection after inherently safe plant design. As a result of current operation practices, many catastrophic refinery incidents had occurred. These incidents could have been avoided if the BPCS layer was working effectively and well maintained. In addition to its regulatory function, BPCS could be used to enhance plant safety by minimizing the escalation of process deviation and plant upsets to a major disaster. BPCS also enhance plant performance by reducing rate of equipment trips and failure, minimizing flaring (carbon credit), optimizing energy consumption and maximizing asset integrity. The BP Texas City Refinery (March 2005) with some other incidents will be discussed. A catastrophic release of hydrocarbons resulted in fires and explosions that caused the deaths of 15 workers and injured more than 170 others. The BP final report clearly states that the incident would not have occurred if the process control system was placed on automatic control during the startup when the raffinate tower level passed 50%.

Saudi Aramco states the total domestic energy demand is expected to rise from about 3.4 million barrels per day of oil equivalent in 2009 to approximately 8.3 million barrels per day of oil equivalent in 2028, or a growth of almost 250 percent. If we do not conserve energy and make the energy chain efficient - the increased domestic consumption will result in a decrease in oil exports to the level of 7 million barrels per day by 2028. This is a reduction of more than 3 million barrels per day.

Chemical Industry trends are also not favorable with respect to significant increase in feed costs, decrease in feed quality and more demanding product quality requirements . Further the environmental regulations have become stricter with respect to emissions. There is indeed a perfect storm as the chemical plants are hit on the feed , product and emissions side

Mismeasurements in custody transfer systems

Flow measurement systems used for the custody transfer of oil and gas are designed to tolerate failing equipment without comprising the overall measurement accuracy. Spare meter runs and backup (redundant) equipment are highly efficient in avoiding measurement errors in case of a failing flow meter, transducer or flow computer. By promptly switching over to the spare equipment a measurement error is practically avoided. Hardware failures can be detected instantly and acted upon accordingly. More subtle measurement issues (‘mismeasurements’) are less obvious to detect and are usually revealed only at calibration, maintenance, audit or mass balance, if detected at all. Mismeasurements may not only have major financial impacts, especially when left unnoticed for a longer period of time but also require specialized personnel to analyze, quantify, document and correct the errors and to adjust prior accounting periods.

The paper focusses on the adequate management of mismeasurements in custody transfer systems by describing a methodology to automatically detect mismeasurements in real-time and to quantify and correct measurement errors in a fully automated and traceable manner bringing flow measurement systems to the next level of sophistication.

Accurate measurement of natural gas flows and the properties of the gas are crucial where custody transfer measurements between parties take place, as these measurements have a large financial impact. A limited measurement uncertainty might seem easy to achieve, but systematic errors are easily made and can have large consequences. Automation of the meter-to-bill process plays a crucial role in this.

Based on decades of experience DNV KEMA has developed a classification model under the tradition of ‘DNV recommended best industry practices’, in which the choices regarding design, operation and calibration activities are linked to the financial magnitude of the traded energy volumes. The bigger the financial magnitude of a measurement the lower the target measurement uncertainty should be, limiting the financial risks. A proper measurement is not only achieved by good design, but also by well-defined metrological confirmation (i.e. calibrations, maintenance), automated handling of parameters and data, and making sure that processes and the organization are also fit-for-purpose.

This model provides guidelines to achieve an appropriate measurement uncertainty for custody transfer measurements. Next to metering itself, the data processing chain is also vulnerable to human errors. By automating the meter-to-bill process, minimizing manual actions, adding automated verification actions and introducing a “four eyes” validation system, the risks of data processing errors are reduced.

This presentation will emphasize both the importance of correct measurements and of data processing, to increase awareness that a correct fiscal measurement alone is not sufficient for correct billing.

Laser based optograftM and “Pipe-centric” Process/sampling interfaces: A new Paradigm for Process Analysis

The OptoX product line comprises a laser-based Process RAMAN spectrometer (OptografTM) and integrated process/sampling/optical probe interfaces (OptoDRS/OptoAST) that represent an implementation of the “PIPE-CENTRIC” paradigm for process analysis.

A short summary of the OptografTM will be provided to demonstrate its behavior as an “optical” chromatograph i.e. the RAMAN gas phase spectra are analyzed exactly the same way as a chromatogram without the need for columns, valves, carrier gas etc. to achieve speciation. In addition, it is the only spectroscopic technique that can measure the H2, N2 diatomics.

Most of the presentation will be focused on the dilemma of any analyzer being the hostage/prisoner of the sampling system i.e. the performance and reliability of the analyzer are totally dependent on the performance and the reliability of the sampling system.

The “pipe-centric” concept will be highlighted and contrasted with the traditional “shelter-centric” model of process analysis and how this latter model is partially the reason for the “analyzer as hostage” dilemma.The “pipe-centric” OptoX implementation will be presented as the solution of the “hostage” dilemma by integrating the analyzer with the sampling system and operating the sampling system and analyzer proper as a single integrated analyzer system. The Application of clamp-on ultrasonic flowmeters in gas Measurement

Being aware of its limited resources, “efficiency” has become a key point when it comes to energy. Clearly, the main focus here is on the consumer’s side: Making efficient use of energy has been identified as a central goal. Nevertheless, efficiency is also crucial in production, processing and transport operations. Due to the demanding process conditions and often harsh environments found there, conventional differential pressure measurements are still most commonly used in order to determine flow rates. Beside their vulnerability to wear and tear, those conventional have another major disadvantage which is still too rarely taken into account: They cause a pressure loss and therefore affect the effectivity of the plant. With an example from Australia we will show how non-intrusive gas flow measurement with ultrasonic clamp-on technology allows for improving plant performances not only in terms of availability, but also of throughput. Due to its practical benefits, ultrasonic clamp-on technology for gas flow measurement has evolved within less than ten years from an outsider method to a well established measurement practise. Flow measurement with ultrasonic clamp-on technology means: no wear and tear by the medium, no risk of leakages, no pressure loss and, above all, unlimited plant availability. Since ultrasonic transducers are simply attached to the outside of the pipe, no pipe work is required. Installation and set up of the measurement equipment is done while ongoing operation. In one of the most most advanced integrated gas plants in the world, located at the north-western coast of Australia, process experts identified one major limitation for maximized gas throughput: pressure drops caused by large size orifice plates. The operators therefore decided to replace 15 main line orifices by non-intrusive flowmeters and to utilize this project as an opportunity to qualify one or two suppliers of this kind of instrumentation. After pre-qualifying FLEXIM and another manufacturer of clamp-on ultrasonic gas flowmeters, both competitors where requested to deliver a trial unit for a 9 month qualification test. The qualification was planned and supervised by a metering consultant. With our paper, which is to be presented at the ISA SAS Automation Conference 2013, our aim is firstly to present the observations and results gained during this long term test and evaluation period. Secondly, we aim to discuss the particular challenges encountered in similar applications in gas production, transport and storage operations and to demonstrate appropriate solutions.
