SECTION 1. INTRODUCTION A. PURPOSE This Supplement to the 737-300/400/500 Maintenance Planning Data Document (D6-38278) contains the changes to the 737-400 maintenance tasks and frequencies that apply to aircraft converted to all cargo configurations with a main deck cargo door. The information in this document supplements the information in the basic Maintenance Planning Data Document. The complete list of maintenance tasks comprises the tasks given in D6-38278 MPD and the changes or additions introduced by this supplement. Converted Aircraft Designation:

SF – Special Freighter This supplement uses the same section numbers as D6-38278. Only those sections that are affected by the STC are included. The basic document will be referred to in this supplement where applicable. The definitions of check intervals (A, C) is as specified in D6-38278, Page 1-5. B. REVISIONS This supplement will be revised periodically. Upon revision the Revision Record page should be filled out and the applicable pages inserted into the document.

GENERAL The basic D6-38278 MPD shows the breakdown of the aircraft into 7 major zones, and figures for each of the major zones with further breakdown in zone identification. The cargo door is considered a major structural component and therefore is identified with an individual zone number, with further breakdown in zone identification shown in Figure 3-1. Air Transport Association Specification Spec 2200 is used for guidelines in identifying the zone.

SECTION 4. ACCESS DOORS AND PANELS

4.1 GENERAL All maintenance access doors and panels are identified as described in Section 4 of D6-38278 MPD. The conversion replaces the complete main deck sidewall and ceiling panels. For access to equipment or structure located behind main deck liners remove the respective cargo liner or ceiling panel. Figure 4-1 shown in this supplement shows the MDCD access panels. The table accompanying the figure describes the panel location and estimated man-hours to gain access to each area. Operators should adjust these estimates based on their own procedures and experience. 4.2 ACCESS DOOR AND PANEL ILLUSTRATIONS The access panel numbers and location are illustrated in figure 4-1.

SECTION 6. SYSTEMS MAINTENANCE PROGRAMS A. SCOPE This section of the MPD outlines the scheduled maintenance tasks for the new or modified Systems Maintenance Program. The scheduled maintenance tasks are added or revised for the 737-400 with main deck cargo door installed, all other tasks described in Section 6 of D6-38278 MPD do not change. B. TASKS ITEM NUMBERING

1. When the original MPD already contains a task with a matching task description the same task number is used but the IAI AMM reference is called out. 2. Task numbering of new tasks added by the conversion consists of the system ATA code (two groups) a designator C and a running number.

C. TASK CODES GLOSSARY

IN - INSPECTION - An examination of an item against a specific standard. This is a potential failure finding task. GVI - GENERAL VISUAL INSPECTION - A visual examination of an interior or exterior area, installation or assembly to

detect obvious damage, failure, or irregularity. This level of inspection is made from within touching distance unless otherwise specified.

DI - DETAILED INSPECTION - An intensive examination of a specific item, installation, or assembly to detect damage, failure, or irregularity.

SVC - SERVICING - Any act of consumable replenishment for the purpose of maintaining inherent design capabilities. OP - OPERATIONAL CHECK - A failure finding task to determine if an item is fulfilling its intended purposes. Does not

require quantitative tolerances. FC - FUNCTIONAL CHECK - A quantitative check to determine if one or more functions of an item perform within

specified limits. This is a potential failure finding task. RST - RESTORATION - Reworking, replacement of parts or cleaning necessary to return an item to a specific standard.

A. SCOPE The structural inspection program described in Section 7 of D6-38278 is revised here for specific tasks affected or added due to the installation of a main deck cargo door including tasks necessary as a result of the evaluation per Section 10. The modification to the aircraft for conversion from a passenger to a cargo aircraft includes the installation of a main deck cargo door and the associated reinforced door surround structure between station 328 and station 500C, between s-4R and s-21L. This area of the fuselage is reinforced to support the installation of a main deck cargo door. The main deck cargo door is a non-plug outward opening cargo door installed on the left side between Sta 360 to Sta 500, for access to the main cabin. The door utilizes a piano type hinge along the upper edge and uses a hook latch type mechanism along the lower edge to pull the door into the faired position and to latch it in place. An additional lock mechanism locks the individual hook latches. The hook latches as well as the lift mechanism are operated by hydraulic actuators powered by the airplane hydraulic system “A”. A manual handle operable from the interior and exterior of the door operates the lock mechanism. Separate electrical system provides door closed, latched and locked indication to the flight deck and to the door operator panel.

A. SCOPE The CPCP program described in section 10 of D6-38278 is revised here for specific tasks affected or added due to the conversion to a cargo aircraft with a main deck cargo door. The task summary page basic format from D6-38278 is retained here. The initial inspection for the affected sections of the fuselage is accomplished when the reinforcement structure is installed. The CPCP for added structure including the main deck cargo door is intended to control corrosion to Level 1 or better, the same as the basic program. Refer to MPD D6-38278 Section 10, Revision Feb 2006 or later approved revision, paragraph 10.4.1 for definition of the BASIC TASK.

CORROSION LEVEL 1: Level 1 corrosion is described as corrosion occurring between successive inspections that is local and can be reworked within allowables described in the supplement to the SRM Supplement. or Cumulative light corrosion blend out over several inspections exceeds the allowable limits. CORROSION LEVEL 2: Corrosion occurring between successive inspections that requires a single re-work/blend-out which then exceeds allowable limits, requiring a repair/reinforcement, or complete or partial replacement of a PSE or other structure listed in the baseline program. or Corrosion occurring between successive inspections that is widespread and requires a single blend-out approaching allowable rework limits. CORROSION LEVEL 3 Corrosion found during the first or subsequent inspections, which is determined to be an urgent Airworthiness concern, requiring expeditious action. Details of the corrosion finding and planned action should be expeditiously reported to the appropriate regulatory authority. An inspection program that results in the occurrence of Level 2 or Level 3 corrosion is not acceptable and will require program adjustment to reduce damage to Level 1 or better. Level 3 findings require timely inspections to verify the structural integrity of the remaining aircraft in the operators 737-400 fleet. Level 3 corrosion should be reported to the FAA and CAAI within 7 days after the corrosion is determined to be Level 3.

B. 737-400 BASELINE PROGRAM The CPCP program described in section 10 of D6-38278 is supplemented to add changes to the corrosion program based on MSG-3 Guidelines. The following evaluations and subsequent inspections use the following parameters: RATING SYSTEM based on 0, 1, 2 where 2 is best. CODE: Visibility 0 = poor, 1 = adequate, 2 = good, Exp to Adverse Environment 0 = yes, 1 = sometime, 2 = no, Sensitivity to damage size 0 = high, 1 = med, 2 = low; Environmental Protection: 0 = standard, 1 = extra, 2 = special ; Sensitivity to damage growth: 0 = high, 1 = med, 2 = low; Residual Strength after Damage: 0 = low, 1 = med, 2 = high; Likelihood of accidental damage: 0 = high, 1 = med, 2 = low Rated for 3 parameters: EDR (corrosion) EDR (stress corrosion) ADR Interpretation: Sum of each category determines inspection intervals: 1 = lowest practical interval, 2 through 4 = intermediate intervals, 4 and greater = maximum interval considered adequate.
