Tube Mill Machine Techni-cian Robert Boese likes his job because it’s different every day.

The problem was that every few days, a weld head on one of six tube mill machines would blow, causing hours of work and expensive downtime.

“When there’s a bad weld, the material crashes into the plate and the weld head blows up,” Robert said. “The weld heads are pure copper, so they can be rebuilt, but each one costs several thousand dollars. And they are a pain to change.”

The issue became critical when the R-500 machine went through seven weld heads in two weeks, exhausting the supply. The ma-chine was down for 4 days while the heads were rebuilt.

“When a tube mill goes down, it puts the workload onto the other machines so they’re running around the clock,” Robert said. “That puts stress on the machines and the teams.”

Robert used his 10 years of experience in the tube mill area to craft a potential solution to the

problem—a piece of aluminum mounted to the roller stand.

“I didn’t change the process at all; I knew we needed to keep the weld head in place. Once my idea was approved, I got a piece of stock aluminum from Tool & Die and installed it as a bracket,” Robert said.

Two and a half months later, a weld head broke on R-500.

“I was changing weld heads two to three times a week before the fix,” Robert said.

Robert’s bracket was cross-lined to all tube mill machines and he submitted his idea as his first BEAM.

BEAM—Because Every Associ-ate Matters—is the DMMI sugges-tion system. BEAM focuses on giving associates the opportunity to voice their ideas, learn the Kaizen process and improve DENSO through innovative suggestions and implemen-tation. No idea

is too small. And depending on the impact of the idea, BEAM can also mean financial rewards.

“You’re probably already doing things that could be BEAM’ed,”

Robert said. “Large or small, as long as it has an impact, your ideas can really pay off.”

Thanks to his

bracket BEAM, Robert spends less time rebuilding weld heads and is already hard at work on his next improvement idea.

In his spare time, you may find him on a quiet lake using his new fishing boat motor.

“I inherited a boat from my dad, but it was missing its

motor,” Robert said. “That’s what I used my BEAM award for.”

Keeping Tube Mill Machines in Line

Even six years later, Mang Tuang vividly remembers an image he saw during his new associate orientation. The image was part of a Safety Alert about someone who drilled a screw into their hand, right into bone. “It was traumatizing. I was about to go out and assemble HVACs using that same type of drill. Right from

day 1, safety had to be a priority.”

Mang believes safety is a foundation of all work and having a good understanding of an action’s consequences will help make safety a priority. Both Mang and his wife are DENSO associates, so if either of them is injured at work, the consequences to his family would be

financial, emotional and potentially catastrophic.

He expects his co-workers to have the same vision for safety. Mang encourages his team to be leaders in safety by setting good examples for others to follow. He knows it’s possible.

“Safety is like having a fountain in a desert. It is lifesaving.”
