how E-t-a helps to reducedowntime at nissan plant.Production line downtime reduced by 75%!

After an axle welding line at the Sunderland plant of Nissan Motor Manufacturing (UK) suffered a major breakdown of over 160 minutes following damage to a single sensor cable, the Facility Engineer was determined to find a more reliable solution for the protection of the output loads of the Switch Mode Power Supplies (SMPS) which provide 24V DC on the line. The E-T-A ESS20 electronic circuit breaker provided the ideal solution – the axle welding line saw a drop of around 75% in 24V DC wiring fault downtime.

Chris Watt, Facility Engineer in the Stamping Shop, was quick to pick up on the results of this trial as occasional faults on the wiring

of transfer feed bars could

also lead to lengthy downtimes. The transfer feed bars move car body panels into and out of each press. Each panel may be subject to six separate pressing stages within the same press, with tool changing in between. The transfer feed bars are subject to movement, vibrations and shock, inevitably causing wiring to proximity switches and valves to suffer over time. Finding which one had failed could be a lengthy process.

Now the circuits of all the main presses are protected by ESS20s - around seventy have been retrofitted and are in service. Benefits similar to those in the Axle Plant have resulted, with wiring fault downtime in the Stamping Shop reduced by between 50% and 70%. Earth faults, for example, caused the SMPS voltage to fall below 24V which had the knock-on effect of spurious faults in other loads connected to the power supply. The MCB protecting the faulty circuit did not trip and so it was not obvious which circuit was at fault. Selective ProtectionFor any automated process powered by 24V DC switch-mode power supplies without circuits protected by devices such as the ESS20, an overload in a single circuit will cause the power supply to shut down the output to all the circuits it supplies. On recovery it may go into ‘hiccup’ mode. Traditional protection solutions do not provide the answer. Circuit breakers with fast operating characteristics would be likely to cause nuisance trips during current peaks and switching on of capacitive loads. On the other hand MCBs are too slow, and neither delayed operation, nor high performance circuit breakers will respond adequately in this situation to overcurrents. The power supply will therefore switch off completely, bringing all connected loads, i.e. the entire system, to a standstill.

The biggest advantage of the ESS20 is that it only disconnects the faulty path in the event of a failure without any negative influences on the SMPS. It offers a combination of a traditional electro-mechanical circuit breaker and electronic circuit protection in a single component. The actual voltage drop is measured and evaluated as to whether this is normal duty, an overload, or a short circuit. Depending on the type and duration of the failure, the current is limited or even switched off by a semi-conductor. After 5 seconds the electro-mechanical circuit breaker is triggered to provide physical isolation of the load circuit in accordance with EN60934. In addition, the electronic circuitry has an integral fail-safe element for its own protection. By installing ESS20 electronic circuit breakers on each load, selective protection of the load circuits is ensured to avoid disturbing all the load outputs.

Clear signalisationA bicolour LED on the front of each ESS20 provides a clear status indication. Green indicates normal duty, red indicates active current limitation due to a short circuit or overload. As soon as the ESS20 has physically isolated the faulty load circuit from the supply voltage, the LED extinguishes and the push button visibly snaps into the OFF position. Selective disconnection of an ESS20 and corresponding status or failure indication make trouble-shooting a quick and easy task. Using the manual ON/OFF button, the load circuit may be physically isolated for maintenance and other troubleshooting purposes.

Integral auxiliary contacts provide status and failure indication as a signal to a logic controller. In the case of Nissan, the status outputs from the newly installed ESS20s were connected to spare PLC inputs.

The PLC provides an immediate alarm or message output in the event of a fault in the Stamping Shop. In the Axle Plant, the factory monitoring software was modified so that failures in a particular circuit provided immediate alarms in the Control Room, identfying the particular ESS20 that had tripped and thus the circuit at fault.

Ease of mountingBoth for retrofit and new installation requirements, the E-T-A Module 17 plus provides a convenient and cost-effective solution. Modules, with a width of just 12.5mm each, are snap-fitted onto a DIN rail and integral conductors for the signal contact function immediately make contact. The supply voltage can be connected to the modules separately, or by bus bar, with spring loaded terminals minimising time and effort. With the ESS20s plugged in, the system is ready.

SummaryBy combining the ESS20 with a power distribution system, such as the E-T-A Module 17 plus, and thereby ensuring selective physical isolation according to IEC 60204-1, machinery and automated systems across a wide range of industries can be optimised with regard to both function and cost. The approach minimises downtime in the event of failures – the system will either continue working or can be restarted after a short interval to keep production losses to a minimum.

Applications such as refrigerated cabinets, compressor cooling, under floor convection heating and stirrer motors moved to the design believing it fulfilled all their requirements. Since then global priorities have changed and people are looking towards higher efficiencies and energy saving, making the Q motor less favourable when selecting a fan.

The ESM (Energy Saving Motor) was released with great success in the shape of the W1G200-EC87-20 (RS Stock No. 701-3583). This fan offered an energy saving alternative to the Q motor for new build applications offering a one piece

assembly of motor, impeller and wallring offering paybacks within a year.

This still left a gap for the retrofitting of existing applications currently fitted with Q motors. When you consider that there are approximately

1 million Q motors in use in the UK today a simple, easy to swap solution makes perfect sense. So, a design brief to develop a high efficiency EC (electronically commutated) motor was put into action. This motor had to use the existing impeller, guards and ring mounts associated with the Q motor and have the same overall footprint but with dramatically improved efficiency.

From this design brief the iQ motor was born. Externally there is nothing to distinguish the iQ motor from the standard Q motor, meaning it can be swapped out with no changes to the existing application. The inside of the motor on the other hand is significantly different having a newly developed highly efficient EC motor offering energy savings of around 70% compared to the Q motor. It connects to a standard 230Vac supply and can be used with standard Q motor impellers of up to 300mm diameter.

Q motors are highly inefficient shaded pole motors running on low cost sleeve bearings which results in a motor efficiency of at best 25% and a high degree of waste heat being generated. EC motors on the other hand

are permanent magnet DC (direct current) motors which run from an AC power supply and use low friction ball bearings. Their high efficiency comes in the main from the absence of secondary copper windings and their inherent losses, an efficiency which is maintained across the speed range. The result is a motor which uses significantly less energy and lasts many times longer giving a whole life cost which is lower than the cheaper Q motor which it replaces.The iQ motor is already being

specified on several large supermarket retrofit projects and won the 2010 Cooling Industry Award for Refrigeration Product of the Year. Now it’s also available to service engineers everywhere through RS Components

Q. We have a quite a few seasonal workers in our factory, not all of whom have the local language as their first language which is an additional concern when isolating, maintaining and locking out machines. Do you have any special tips?

A. If any of your co-workers are not familiar with reading local language, the visual nature of any lockout device becomes imperative. A tag with a warning sign is easy to distinguish in any language and will flag up that a machine has been locked-out well before any padlock can be spotted or problem occurs.

Q. How do I draw up an efficient LOTO programme?

A. This is quite topical at the moment with seasonal shutdowns. If you don’t already have a plan in place, the first step is to develop a written programme specifically

for your premises. You cannot take a “one size fits all” approach to effective Lockout/Tagout. The programme needs to cover identifying and writing procedures for the control of hazardous energy and preparation for shutdown, equipment isolation, lockout/tagout application, release of stored energy and verification of energy isolation for each piece of equipment. Next you must have employee training to ensure all those affected are familiar with the procedures. Finally, and fairly obviously, you must implement the lockout procedures for different energy sources from electrical, pneumatic, to steam, gas and liquids. In addition, there are Seven Steps to good Lockout/Tagout Implementation which are:

Step 1: Preparation. Prepare for a shut down of the energy source. Identify the type of energy used ie., electrical or mechanical and its potential hazards, locate the isolator and prepare to ‘lock off’ the energy source.

Step 2: Notification. Inform operators and supervisors who may be affected by isolating the machinery and inform them of the work being undertaken.

Step 3: Shutdown. Turn off the equipment or machine.

Step 4: Lock Off. Lock-off all energy sources using the appropriate Brady lockout devices. Apply the lock so no one can turn the switch or valve while the work is being undertaken. Warn against accidental use by attaching lockout warning tags.

Step 5: Test. Test all machine controls, valves and electrical circuits to ensure energy is completely isolated.

Step 6: Repair or Rework. Perform maintenance and/or servicing.

Step 7: Return to Service. When all work/maintenance has been carried out and lockout/tagout devices removed, be sure to test and visually check that all tools and mechanical and electrical lockout devices have been removed. Before bringing machinery back on-line, be sure to alert all workers.

Q. There seems to be a wide choice of padlocks on the market with a wide range of price, what should I look for?

A. The Brady Safety Padlock is a safer alternative to a metal lock as its body does not conduct electricity and the design of its key chamber prevents an electrical charge travelling from shackle to the key thus protecting workers from shock. It has also undergone extensive anti-corrosion testing to ensure optimum performance even after a 168 hour salt-water test. Different versions are available in standard colour-coding to correspond with different hazards and they are also available as either keyed-separately or keyed-alike sets.
